Advantages of AirPro®

AirPro® piping systems are specifically designed for compressed air and has CRN certification. AirPro® is made of Solvay Eltex TUB 124 blue high density polyethylene (HDPE) resin and is extremely ductile, light weight, corrosion resistant and creates minimal system pressure drop. Installation is faster, more flexible and installed cost is lower than metal systems.AirPro® is not affected by condensate and moist environments which cause most metal systems to scale, pit or corrode, resulting in increased system pressure drop. It is chemically resistant to synthetic and mineral oils in the air released by compressors1.PE 100 provides excellent chemical resistance to a multitude of acids, alkalies and hydrocarbons. 1 Consult factory for actual recommendations.

Permissible Operating Pressures for AirPro®

AirPro® piping systems are designed for continuous operating temperature of 20°C at a maximum operating pressure of 230 psi (16 bar). The values detailed in the table show the acceptable permanent pressure for pipe and fittings in industrial compressed-air piping systems for a particular operating temperature and operating period.

Pipe SizingDesigning pipe line sizes for a compressed air system is considerably different from designing a fluid system. Gases are compressible, so there are more variables to be considered. Designs should take current and future demands into account to prevent unnecessary pressure drops. Elevated pressure drops represent unrecoverable energy and financial losses.

Main LinesNormal compressed air systems incorporate two types of lines, the mains and the branches. A generally accepted value for velocity through a main air line is 6 meters per second. The main lines are used to carry the bulk of the compressed air and undersizing them can create large pressure drops and high velocities throughout the system. Undersized mains can also cause additional problems from condensed water as high air velocities can pick up this water and carry it down the line. In general, systems should be oversized rather than undersized. Oversizing will create a greater initial expense but will generally prove to be cost effective over time. Properly sized mains reduce pressure drop and velocity and the extra volume acts as an added receiver, reducing compressor demand and allowing for future expansion.

FittingsFittings (such as 90° elbows) increase the flow resistance and pressure drop of the complete system caused by the change in flow direction. The influence of the fittings can be calculated by means of equivalent lengths which can then be added to the pipe length using the following formula.

Nomogram for Calculation of Pipe Outside Diameter

Approximation formula for calculating Pipe Inside DiameterThe pipe inside diameter is normally calculated by means of an approximation formula assuming that the compressed-air temperature is equivalent to the intake temperature.

A suitable approximation can be achieved by the following equation:

A second method is to calculate the pipe outside diameter by using a nomogram based on the formula above. The nomogram shown is specially adapted to Air-Pro pipes and relates directly to the required outside diameter. The outside diameter can be calculated by entering the known parameters such as pressure drop, operating pressure, flowrate and length of piping system. The use of the outside diameter is advantageous as a subsequent conversion from inside to outside diameter is no longer required. Another advantage of the nomogram is to find the fifth parameter when four parameters are known.

Supporting DistancesThe support distances normally depend on the mechanical properties of the pipe material, the pipe dimension, the specific weight of the flow media, the operating temperature and the piping layout. The support distances shown in the table refer to compressed air with a density of 1.3 kg/m³. The calculation of the support distances is based on a maximum deflection between two pipe supports of Length (L)/500.

To achieve wider support distances especially for smaller pipe diameters (da 20 – 40mm), continuous pipe supports can be used.

For vertical piping the specified distances can be increased by about 50%.

Thermal Expansion and Flexibility AnalysisThermoplastic materials will expand and contract with changes in temperature. Note: This could be a temperature change from the initial installation temperature.

To calculate the expected expansions, use the following simplified equation and type into the fields below:

Design of Expansion Loops and OffsetsTo accommodate large expansions in long straight runs of pipe, an expansion loop or offset can be designed into a system. To determine the size of a loop or offset, use the following two equations and type into the fields below:

Condensate DrainerCondensate can form due to temperature and pressure changes (especially in systems without effective air drying) and can cause problems with corroding and damaging of equipment.

The most cost-effective solution to prevent water from entering the branch lines is to use goose neck fittings for the installation of tees, drawing air off the top of the main line, leaving condensed water. A water drainer which offers better protection can also be used for complicated piping systems.

Testing a SystemTesting an Air-Pro system can take place shortly after the installation is complete (normally one hour after the last weld) because the joining procedure does not require a curing time.

The system should be brought up to 50 psi and checked for leaks. The test should continue in gradual steps of 10 psi until the desired pressure is reached (usually 1.5 times design pressure). Each joint should be checked using a soap solution that will bubble if a leak is present.

Note: There will be some gradual drop in pressure due to the natural creep and elongation of the pipe wall as well as the compression of the air.

Hold pressure for 1 hour. If the pressure has decreased without any indication of a leak, increase it to the original level. If pressure loss is not evident, continue testing for a minimum of 2 hours to a recommended duration of 12 hours.

Installation

Welding ProcedureThe AirPro® light weight design allows for easy installation and is assembled using socket fusion equipment. For socket welding, the pipe end and socket fittings are heated to welding temperature by means of a socket and spigot heater inserts. Socket welding may be manually performed on pipe diameters up to 2.0” (63 mm). Larger sizes require a Bench Socket Tool due to the required joining forces. In sizes greater than 1”, a bench style machine may be preferred for ease of operation.

Socket fusion is fairly tolerant to weather conditions and is simple to do. Untrained personnel can be trained in a short period of time to make consistent and reliable joints. Mechanically the welds are reliable, and fairly easy to inspect. Socket fusion is ideal for smaller systems and is quite simple and practical for welding 1/2” to 1”. Systems consisting primarily of 3” and 4” are better suited for butt fusion, as the equipment is smaller and easier to use in tight locations.

Socket Welding ProcedureA brief procedure is outlined below for welding AirPro® systems.

1) A. Assemble tool with appropriate heater inserts for the pipe size to be welded. Prepare work area and, if available, insert heater in a vice for easier usage (hand held machine).

B. Plug in the heater (110VAC) and heat to a temperature between 250 to 270oC (482 to 518oF).

2) A. Cut the pipe faces at right angles and remove the burrs with a deburring tool. For sizes 1-1/4” and larger the ends of the pipe must be chamferred using a scraper tool. Work the pipe face until the blades of the scraper are flush with the pipe end.

B. Clean the pipe and fitting surfaces with lint free paper and isopropyl alcohol.

C. Mark the depth of the socket on the pipe in order to ensure that the pipe is inserted to the correct depth during heating (per chart).

D. Clean heater inserts and check the unit’s temperature.

3) A. Align the pipe and fitting in the machine with the heating element inserts.

B. Quickly and smoothly push the fitting and pipe in an axial direction until the fitting bottoms out and the pipe reaches the marked depth (per chart).

C. Heat for the indicated times (per chart).

D. After heating time is finished, quickly remove pieces from the heater and fit them together until pipe has been inserted to the mark. Allow time to cool (per chart).

Installation

Electrofusion Welding ProcedureIn electro-fusion welding, special socket couplings with integrated resistance wires are used. When a current is applied to the outer terminals on the couplings, the wires heat up and weld the socket to the pipes, resulting in a smooth surface. This welding method features low voltage, ease of use and high automation. Welders have bar code identification to automatically set the level and duration of the welding current during the welding process and stores them for use in assemblies where traceability of each weld is necessary.

The pipeline for compressed air in the largest engine factory of the BMW group all done with Air-Pro PE 100 blue pipe and fittings in sizes from 20mm up to 110mm. The piping system is designed for maximum operating pressure of 120 psi (8 bar) and a life time of more then 50 years. All pipe and fittings are welded together through socket welding and electro fusion welding.
