The winding assembly follows rigorousquality standards. High cleanliness, highquality parts, tight manufacturing toler-ances and constant 6-Sigma measure-ments ensure very low impedance varia-tion.

Electrical design rulesContinuous trials and experiments verify the transformers’s short-circuit strength. Theyalso result in extensive design rules and acceptance criteria to evaluate the stresseseach winding design can handle.

Mechanical design rulesABB’s mechanical design rules are built on well-developed calculation methods thatalready on the drawing board allow us to define factors such as noise level, losses andshort-circuit strength.

Core designThe core design is a direct result of each customer’s evaluation of factors such as losses, noise and weight. For demanding applications only top quality laser-scribedsteel is used. All designs utilise step-lap joints and rigid clamping using Ascecond, asemi-conducting tape that both keep the core sheets together and gives the core asmoother, more efficient electrode shape.

Winding designSophisticated calculation methods give proper winding dimensions for optimal electricalstress distribution.Together with extremely tight manufacturing tolerances this ensuresboth mechanical and dielectric stability.

Gasket system for superior tightnessCoolers, bushings, pipes and covers – all need tight, leak-proof gaskets to protect thetransformer and the environment. TrafoStar utilises nitrid rubber gaskets in grooves toensure superior tightness.

Corrosion protectionThe environment friendly corrosion protection system of ABB’s transformers is devel-oped to meet the demands of all climates.

Drying and fillingABB pays particular care to the drying and filling process. Perfect control of the insula-tion paper moisture level ensures efficient electric withstanding capability. During dryingthe windings are subjected to cycles of pressure to make the insulation material settleand to establish the final winding height. Warm oil is then vacuum filled from the bottomof the tank, which makes sure that each and every oil channel is filled.

Skilled craftsmenABB’s assembly personnel go through continuous training and education in areas suchas joining and soldering. Key personnel also do proficiency exams every year wheretheir test parts are cut and X-rayed.

CleanlinessNo electrically conducting particles are allowed to enter the active parts of the trans-former. Therefore, all our factories have special clean areas where sensitive manufactur-ing processes take place.

StrategyTrafoStar includes a program for continuous improvement. Constant measure-ment and careful statistics about achieved tolerances give important input to new designs and product improvements.

Processes under controlThrough elaborate 6-Sigma measurements of each little production step, weknow that our designs are perfectly put together on the workshop floor.

Low scatterThe design and manufacturing quality is verified during testing. Quite simply, testresults that are close to what was predicted during the design phase indicate thatour processes are under control and that equipment quality is right. And we striveto reduce the test result scatter to an absolute minimum.

Partial discharge freeOne effect of the TrafoStar modularised design is that we can make our trans-formers practically partial discharge free. We make sure that there are no sharpedges, that the conductors are round and smooth, that the insulating material is absolutely dry before filling and that all manufacturing is performed in cleanworkshops.

Hot spots under controlAdvanced calculations, experiments, measurements and statistics help us reducehot spots to a minimum. Thus, we can already at the design phase determinepotential areas with high leakage flux and take appropriate action in the form ofmaterial choice, manufacturing tolerances or even re-design.

Power transformers are vital components in power transmissions systems and in electrically intensive industries. New patterns of interconnecting power networksand a trend to increase power generation capacity means that the short-circuitduty of power transformers is becoming more and more severe.

Therefore, ABB puts a lot of effort into understanding short-circuit forces andeffects. Indeed, unlike most other manufacturers, our approach is not only theo-retical and restricted to purely statistical considerations of the electromagneticforces. Instead ABB builds its know-how on a large and unique experiencegained from more than 115 short-circuit tests performed on full-scale powertransformers as well as from short-circuit events in the field.

Full scale short-circuit tests include transformers rated from 10 MVA to 775 MVA, which is the largest short circuit tested power transformer in the world. And theyinclude practically all transformer designs and types, from single concentric todouble concentric winding arrangements, and from generator step-units to inter-connecting power transformers.

ABB Power Transformer’s vision is to be a world-class manufacturer, makingworld class transformers. This vision is quantified according to the 6-Sigmamethodology. Technically, 6-Sigma quality means a quality level allowing less than0.000003 defects per opportunity, i. e. 3 defects per one million opportunities.And 6-Sigma makes good business sense. Our customers appreciate high quality, and for us it costs less to manufacture parts and products rightly from the beginning rather than fix and adjust them later.

Quality is quantifiableTo assess quality, ABB has made a long-term commitment to keep close track of statistics and to use this knowledge to constantly improve processes and solutions. And we don’t rely on old experiences, judgements and beliefs – onlysystematic assembly of hard facts and analyses will do. The ultimate goal is toreduce variances to a minimum.

Steady improvementAll 27 ABB Power Transformer plants worldwide are now involved in the 6-Sigmaquality control program. All employees are informed and educated, and everyprocess is analysed and measured in a program of constant improvement. 6-Sigma also means that it is possible to track quality. Every step in the design,manufacturing and delivery process is checked and signed, which gives goodfeed-back if systematic faults occur.

So far we have seen a multitude of positive short-term results, both in manufac-turing and non-manufacturing processes. One example is the winding height ofcore transformers manufactured at our plant in Córdoba, Spain. In only two yearsthe number of faults has been reduced by 90%.

Other successful 6-Sigma projects are: Measurements on winding conductors forlower variances in loss measurements. Continuous measurements of dimensionsand cooling channels in the windings for lower scatter in temperature measure-ments. Close measurements and analyses of drying processes for better dryingand lower partial discharge in the transformers. Naturally, these processes arenow used by all our transformer factories.
