    INTRODUCTION

    The FLEXAIR Valve is a highly versatile pressure controlvalve with many assembly combinations for a wide variety ofcontrol functions. There are three valve cavities in the bodywhich may contain several types of valve assemblies or may beplugged. Two standard handle lengths, plus an adjustable

    handle, are available. Various handle guide inserts limit thehandle motion to the desired areas of travel. The handle returncharacteristic may be one of three different types.

    Since its introduction, the Flexair Valve has undergone anumber of design changes and modifications to improveperformance and satisfy customers requests. The engineeringperformance and production quality of the current valve are theresult of years of field service.

    This publication points out most of the design changes thataffect interchangeability of parts and, thus, assist you inupdating your valve. Major repair kits, which include necessaryconversion kits if applicable, are listed in the Part Number

    Index on the last pages of this publication. When these kits areinstalled as recommended, the result should be a fully rebuilt,current Flexair Valve. Partial repair kits are listed by modeldesignation under Repair & Conversion Kits.

    Installation and General Maintenance Recommendations

    WARNING! The user of these devices

    must conform to all applicableelectrical, mechanical, piping and othercodes in the installation, operation orrepair of these devices.

    INSTALLATION! Do not attempt toinstall, operate or repair these deviceswithout proper training in the techniqueof working on pneumatic or hydraulicsystems and devices, unless undertrained supervision.

    Compressed air and hydraulic systemscontain high levels of stored energy.Do not attempt to connect, disconnector repair these products when asystem is under pressure. Alwaysexhaust or drain the pressure from asystem before performing any servicework. Failure to do so can result inserious personal injury.

    MOUNTING! Devices should bemounted and positioned in such amanner that they cannot beaccidentally operated.

    WARNING: INSTALLATIONAND MOUNTING

    Maintenance

    Major repair kits, which include necessary conversion kits, arelisted in the Part Number Index (page 17). For partial repair kitsby model designation, see Repair & Conversion Kits on page 16.

    NOTE: Every 500 hours of operation, clean and lubricate thefollowing portions of the valve (it is not necessary to remove thevalve from its mounting): slots inside the latch cover (9); slots,

    center hole, underside and groove on the detent latch (108);edges of the handle guide insert and the four detent lugs on thecover (14). Lubricate with Sun Oil Company C-8-91-1, Sunaplex780, Texaco Marfax-0 or equivalent grease.

    Every 1000 hours of operation, using the above lubricant,additionally clean and lubricate the following (it is not necessary toremove the valve from its mounting): contact ends of the setscrews (27); handle shafts (29); contact surface (top) of the fullpressure adjusting caps (33); and the inside of the handle shaftbearing (24). Refer to the Assembly View on page 5 for otherlubrication points.

    OPERATION

    Pressure Graduating Valves

    The precise pressure control of theFlexair valve, and its ability to changeoutlet pressure in small increments isobtained through the use of a springbalanced piston. With the handle in thecenter position, the inlet valve is heldclosed by the inlet spring. The outletport is connected to atmospherethrough the hollow plunger in the inletvalve. When the handle is moved, theexhaust valve moves down to seal offthe exhaust port. Further movementunseats the inlet valve to connect theinlet port to the outlet port and theunderside of the piston. Air pressurebuilds up in the outlet line andunderneath the piston. When the airpressure (working on the pistons area)overcomes a spring on top of the piston,the inlet valve seats.

    Further movement of the handle toincrease pressure depresses the valveassembly, and again opens the supplyvalve. Pressure is increased in theoutlet line and below the piston untilanother balanced condition occurs atthe higher pressure.

    Movement of the handle to decreasepressure decreases the force on thevalve assembly, and allows the airpressure and return spring to raise thepiston and unseat the exhaust valve.

    Pressure is therefore vented from theoutlet line until it is reduced to the valuecalled for by the handle position.

    Should leakage or a temperaturevariation occur that would change theoutlet line pressure called for by thehandle position, this deviation inpressure opens either the inlet valve orexhaust valve to restore the correctpressure.

    3 Way Valves

    With the handle in the center position

    the inlet valve is held closed by the inletspring. The outlet port is connected toatmosphere through the hollow plunger.When the handle is moved, the exhaustvalve moves down to seal off theexhaust port and unseat the inlet valve.The inlet pressure then pressurizes theoutlet port to full pressure.

    Movement of the handle back tocenter position allows the inlet spring toclose off the inlet port and open thedelivery port to exhaust.

    Disassembly

    Periodically remove the valvefrom its mounting and disassemblefor cleaning, inspection andcomplete lubrication. Refer to theapplicable exploded view for order ofdisassembly.

    When the valve units are removedfrom cavities 1 and 2 make surethey are reinstalled in the samecavities from which they wereremoved to prevent possiblechanges in the opera t ingcharacteristics of the valve. Up to1970, in some valves, there werefrom one to three 0.005 shimslocated on top of the graduatedspring assembly (34).

    The number of shims requiredwas stamped on the underside of

    the spring housing (32) adjacent tothe applicable cavity. However, itwas found that these shims were notnecessa r y f o r t he p r ope rperformance of the valve, and theymay be discarded. The loss of space

    can be compensated by adjustingthe set screws (27) so that there is a0.001 to 0.003 (0.03 to 0.08 mm)clearance between the screw andcap (33). See pages 5 & 6.

    NOTE: The graduating springassembly (34) is set at the factoryand should not be disassembled

    (see pages 8 & 10).

    Cleaning1. Clean all metal parts with a

    nonflammable solvent.

    2. Wash all rubber parts withsoap and water.

    3. Rinse parts thoroughly andblow dry with a low pressure.

    4. Inspect all parts and replacethose which are worn ordamaged.

    ReassemblyRefer to the applicable exploded

    and assem b ly v iews andreassemble the valve. No specialtools are required. As the assembly

    proceeds, follow the previouslynoted lubrication recommendations.

    1. Lubricate all metal-to-metalcontact surfaces with samelubricant as noted underMaintenance note for 500and 1000 hours (page 2).

    2. Lubricate all rubber partswith Dow Corning Number55 Pneumatic Grease.

    3. A f t e r r eas sem b ly i scomplete, test for correctoperation and evidence ofleakage.

    NOTE: When reinstalling thegraduating valve assembly (34) incavities 1 and 2, make sure that theflat sides of the spring washers facetoward cavity 3 (see illustration on

    page 8). If improperly installed,these washers will interfere with thevalve operation in cavity 3. beforetightening the spring housing (32) tothe body (64), be sure thesewashers are entirely seated in therecess provided in the body.

    Levers

    The yoke on the handle lever varies in dimensions between centers (Dimension A) toobtain an essentially common handle force for both long and short handles. Normally,the close-yoke lever (30A) is used with the short handle (6A), and the wide-yoke lever(30B) requires the long handle (6B) or adjustable handle (6E). Even lighter handleforces can be obtained by combining the close-yoke lever with the long handle. Thelever and handle combinations for special handle and variations from standard arenoted in the Part Number Index.

    Choice of graduating springs for valve cavities 1 and 2 is directly related to the widthof the lever yoke (see Graduating Spring Assemblies page 10 and 11).

    PRELOAD SPRING ASSEMBLIES

    GRADUATING SPRING ASSEMBLIES

    (Ref. 34 of Parts List Cavities 1 & 2 BodyAssemblies)

    All graduating spring assemblies for cavities 1 and

    2 are made from four basic assemblies, each color-coded for easy recognition and reference. Pressureranges and part numbers change only because of thelever used, adjustment for full pressure, or theaddition of shims for preload.

    The pressure range and full pressure aspect of thegraduating spring assemblies installed in eachFlexairValve are listed in the Part Number Index.On standard valves the suffix of the complete partnumber also indicates the maximum pressure forsprings furnished in cavities 1 and 2.

    The lever used (see Levers page 3) is directlyrelated to the length of the handle, which is indicated

    by the first digit of the model designation. Exceptionsto the normal handle and lever combinations arenoted in the index.

    Example: A Flexair Valve in service has thefollowing information on its nameplate:

    The Part Number Index lists P54649-0000 as astandard valve with a spring assembly in both cavities1 and 2, and without the full pressure feature. Thesuffix of the part number on the valve nameplateshows the maximum pressure of the springs installedin cavities 1 and 2 to be 55 psi (3.8 bar) and 75 psi(5.1 bar), respectively. Both on the nameplate and inthe Index, the first digit of the model designationindicates the valve uses a long handle and,consequently, a wide-yoke lever.

    ADJUSTMENT

    Do not attempt to adjust the graduating spring assembly.The required operating pressure range is set at thefactory and locked in position.

    Dimension A is 2.420 (61.5mm) for current graduatingspring assemblies with a round exhaust valve seat, and

    2.400 (61mm) for earlier assemblies with a flat seat (seeGraduating Spring Assemblies for conversion of flat toround seats). If inspection shows a deviation from Dimension

    A the complete graduating spring assembly should bereplaced.

    Full pressure engagement is normally set at16 (419mm) of handle travel from center position. At thenormal setting, Dimension B is 2.755 (700mm) when aclose-yoke handle lever (30B) is used. If adjustment isnecessary, hold the spring guide stationary with a wrenchand use a 5/32 Allen wrench to adjust the full pressureadjusting screw. Turn the adjusting screw clockwise to causea decrease of Dimension B and the full pressure feature toengage at a later point in the travel path of the handle.Turning the adjusting screw counter-clockwise will cause anincrease in Dimension B and an earlier engagement of thefull pressure feature. The full pressure may be completelynullified by turning the screw in until slightly below the springguide. To prevent altering the pressure range of thegraduating spring assembly, the spring guide must beheld stationary during these adjustments.

    As the set screw (27) and cap (33) wear, the resulting freehandle travel may prevent a valve unit from being actuated

    when the handle is at the normal three degrees from center.To remove lost handle motion, place the handle perfectlyvertical in the center of the handle guide insert and adjust thescrew (27) until there is 0.001 to 0.003 (0.03 to 0.08 mm)clearance between the screw and cap.

    The detenting force of the handle (6) may be varied asdesired, but excessive force should be avoided to reducewear on detent lugs and detent latch (10B). Force is changedby turning the latch spring cover (7) clockwise to increase theforce and counterclockwise to decrease force.

    The adjustable handle (6E) can be varied in length andlocked in place by means of a handle extension (2) and

    locknut (3). Holding the handle extension firmly, turn thelocknut clockwise until the extension moves freely up anddown the handle. Holding the extension at the desiredposition, turn the locknut counterclockwise until the extensionis securely in place. The holding force of the friction brakecan be adjusted by tightening or loosening the screw (17) asdesired.

    Since the delivery line pressure called for by any handleposition is a function of the graduating spring rate, leakage ortemperature variations that occur in the delivery line areautomatically compensated for within the valve assembly.

    The detent latch was originally designed cross-slotted to accommodate a lever with pin. By rotating thelatch 90 the handle detent feature could be nullified.

    Subsequently, the handle lever was redesigned witha key slot instead of a pin hole. Concurrently, thedetent latch was redesigned with a T slot for use witheither a pin (new size) on the old lever or key on thenew lever. The keyed lever also required rotating thelatch 90 to nullify the detent feature. Since the Tslotted latch could not be rotated on the pinned lever, aretainer (9C) was substituted when a replacement latchwas required for non-detented handle operation usingthe pinned lever. Later still, levers were furnished withboth a key slot and a pin hole.

    On the current design, the T slotted detent latch and

    the retainer have been retained, but the key slot in thelever has been omitted in favor of the pin and hole.Keys are not recommended as a service part, and theirreplacement with the current lever and pin is urged.

    GRADUATING SPRING ASSEMBLIES

    The current graduating spring assemblies listed onthe facing page include a rounded exhaust valve seat.This rounded seat is used with the current valveplunger, Part No. R431006833 (Old Part No.P -066554-00000) (see Ref. 41 of Parts List Body

    Assemblies).

    IMPORTANT: These two assemblies are inter-changeable, but the exhaust valve seat is compatibleonly with its associated plunger because importanttolerances are involved.

    If replacement of the complete graduating springassembly is required, make sure the current valve

    plunger in used. If only repair of an assembly with aflat seat is necessary, convert as follows, using the

    TEST ARRANGEMENT DIAGRAM

    NOTES:

    1. REXROTH TASKMASTER timing volume, New Part Number

    R434002899 (Old P/N TM -058887-00225), can be used forthe volumes indicated. Three (3) set ups required (cavity 1, 2,3).

    2. The supply air lines to the valve and delivery lines must be fullsize as shown. Line length must not exceed 3 ft. (1 meter)between the supply valve and IN port, and between theOUT port and delivery test volumes. Piping connections musthave zero leakage, and must not restrict the flow. If quickcouplers are used, be sure they are full-flow or oversize.

    3. It is recommended that as large of a gauge as practical beused on the delivery lines. A 6 (152mm) test gauge isrecommended.

    4. Close supply lines when all testing has been completed andremove test valve.

    TESTING AND TEST SETUP

    After any repair or adjustment, the Flexair Valveshould be tested using procedures and testarrangements described in this section. Pressure controlvalves of this nature should be tested for the following:

    1. Function

    2. Pressure range

    3. Leakage

    4. Response

    5. Mechanical detent

    6. Spring return models

    7. Friction models

    The adjustments affecting these points have been

    described in the previous section. General instructionsfor accomplishing the above tests follow.

    1. Function: The Flexair Valves are spring returned,3 way pressure graduating valves. A handleactuates the valve to increase, decrease ormaintain graduated air pressure to the deliveryline. This function should be checked using testarrangement shown.

    2. Pressure range Cavities 1, 2 & 3: Supplypressure at IN port will be delivered asgraduated pressure to OUT port delivery linedepending on range of control spring being usedand handle position. In handle release position theOUT line is at zero pressure setting. Moving thehandle actuates the graduating control portion todeliver graduated pressure to the OUT line. SeeAdjustment (page 11) to adjust the valve. Aftervalve is adjusted, check that minimum andmaximum pressure ranges are generated indelivery line per valve part number.

    3. Leakage: Set supply pressure to 20 psi (1.4 bar)above maximum delivery pressure of valve beingtested. Using soap solution, coat the valve at pipe

    bracket and spring housing parting lines. Noleakage is permitted in any handle position.3a. On all valves with spring ranges less than

    100 psi (6.9 bar), set supply line pressure to 100psi (6.9 bar). Move handle to full travel positionand hold. Close valve in supply line to IN port,and valve in delivery line from OUT port to trapthe supply pressure at the valve. Observe theOUT delivery line pressure gauge. A pressuredrop of no more than 3 psi (0.2 bar) in 30 secondsis0permitted.

    3b. On all valves with spring ranges 100 psi (6.9bar) and above, set supply line pressure to 100psi (6.9 bar). Move handle to deliver 95 psi (6.5bar) to delivery line from OUT port. Close valve

    in supply line to IN port, and valve in delivery linefrom OUT port to trap the supply pressure at thevalve. Observe the OUT delivery line pressuregauge. A pressure drop of no more than 3 psi (0.2bar) in 30 seconds is permitted.

    4. Response: Move handle to full travel position.Fully open the valve at delivery volume so that airexhausts through the choke plug. Observe thedelivery line pressure gauge. A pressure drop ofno more than 3 psi (0.2 bar) is permitted.Release handle.

    5. Mechanical detent: (D Models only) Connect aspring scale just under the knob. Move handlefrom neutral position to Position #1. A minimumof 4 to 6 lbs. (1.8 to 2.7 kg) should be required topull handle until 30 psi (2.0 bar) output isindicated. Adjust detent knob to proper load.Repeat by moving handle toward Position #2.

    6. Spring return models: Must return to centerposition from all positions when released.

    7. Friction models: Must remain in any positionthat the handle is in.

    1. WARNING: FLUID MEDIABosch Rexroth pneumatic devices are designed and tested foruse with filtered, clean, dry, chemical free air at pressures andtemperatures within the specified limits of the device. For usewith media other than air or for human life support systems,Bosch Rexroth must be consulted. Hydraulic cylinders are

    designed for operation with filtered, clean, petroleum basedhydraulic fluid; operation using fire-resistant or other specialtypes of fluids may require special packing and seals. Consultthe factory.2. WARNING: MATERIAL COMPATIBILITYDamage to product seals or other parts caused by the use ofnoncompatible lubricants, oil additives or synthetic lubricants inthe air system compressor or line lubrication devices voidsBosch Rexroth's warranty and can result in product failure orother malfunction. See lubrication recommendations below.

    AIR LINE LUBRICANTS! In service higher than 18 cycles perminute or with continuous flow of air through the device, an airline lubricator is recommended.* (Do not use line lubrication withvacuum products.) However, the lubricator must be maintainedsince the oil will wash out the grease, and lack of lubrication willgreatly shorten the life expectancy. The oils used in the

    lubricator must be compatible with the elastomers in the device.The elastomers are normally BUNA-N, NEOPRENE, VITON,SILICONE and HYTREL. Bosch Rexroth recommends the useof only petroleum based oils without synthetic additives, and withan aniline point between 180 F and 210 F.COMPRESSOR LUBRICANTS! All compressors (with theexception of special "oil free" units) pass oil mist or vapor fromthe internal crankcase lubricating system through to thecompressed air. Since even small amounts of non-compatiblelubricants can cause severe seal deterioration (which couldresult in component and system failure) special care should betaken in selecting compatible compressor lubricants. It isrecommended that users review the National Fluid PowerAssociation "Recommended Guide Lines For Use Of SyntheticLubricants In Pneumatic Fluid Power Systems" (NFPA T1.9.2-1978).3. WARNING: INSTALLATION AND MOUNTING

    The user of these devices must conform to all applicableelectrical, mechanical, piping and other codes in the installation,operation or repair of these devices.

    INSTALLATION ! Do not attempt to install, operate or repairthese devices without proper training in the technique of workingon pneumatic or hydraulic systems and devices, unless undertrained supervision. Compressed air and hydraulic systemscontain high levels of stored energy. Do not attempt to connect,disconnect or repair these products when a system is under

    pressure. Always exhaust or drain the pressure from a systembefore performing any service work. Failure to do so can resultin serious personal injury.MOUNTING! Devices should be mounted and positioned in sucha manner that they cannot be accidentally operated.4. WARNING: APPLICATION AND USE OF PRODUCTSThe possibility does exist for any device or accessory to fail tooperate properly through misuse, wear or malfunction. The usermust consider these possibilities and should provide appropriatesafe guards in the application or system design to preventpersonal injury or property damage in the event of a malfunction.5. WARNING: CONVERSION, MAINTENANCE AND REPAIRWhen a device is disassembled for conversion to a differentconfiguration, maintenance or repair, the device must be testedfor leakage and proper operation after being reassembled andprior to installation.

    MAINTENANCE AND REPAIR! Maintenance periods should bescheduled in accordance with frequency of use and workingconditions. All Bosch Rexroth products should provide aminimum of 1,000,000 cycles of maintenance free service whenused and lubricated as recommended. However, these productsshould be visually inspected for defects and given an "in system"operating performance and leakage test once a year. Wheredevices require a major repair as a result of the one millioncycles, one year, or routine inspection, the device must bedisassembled, cleaned, inspected, parts replaced as required,rebuilt and tested for leakage and proper operation prior toinstallation. See individual catalogs for specific cycle lifeestimates.6. PRODUCT CHANGESProduct changes including specifications, features, designs andavailability are subject to change at any time without notice. Forcritical dimensions or specifications, contact factory.

    *Many Bosch Rexroth pneumatic valves and cylinders canoperate with or without air line lubrication; see individual salescatalogs for details.

    LIMITATIONS OF WARRANTIES & REMEDIESBosch Rexroth warrants its products sold by it to be free from defects in material and workmanship to the following:For twelve months after shipment Bosch Rexroth will repair or replace (F.O.B. our works), at its option, any equipment which undernormal conditions of use and service proves to be defective in material or workmanship at no charge to the purchaser. No charge willbe made for labor with respect to defects covered by this Warranty, provided that the work is done by Bosch Rexroth or any of itsauthorized service facilities. However, this Warranty does not cover expenses incurred in the removal and reinstallation of anyproduct, nor any downtime incurred, whether or not proved defective.All repairs and replacement parts provided under this Warranty policy will assume the identity, for warranty purposes, of the partreplaced, and the warranty on such replacement parts will expire when the warranty on the original part would have expired. Claimsmust be submitted within thirty days of the failure or be subject to rejection.This Warranty is not transferable beyond the first using purchaser. Specifically, excluded from this Warranty are failures caused by

    misuse, neglect, abuse, improper operation or filtration, extreme temperatures, or unauthorized service or parts. This Warranty alsoexcludes the use of lubricants, fluids or air line additives that are not compatible with seals or diaphragms used in the products. ThisWarranty sets out the purchaser's exclusive remedies with respect to products covered by it, whether for negligence or otherwise.Neither, Bosch Rexroth nor any of its affiliates will be liable for consequential or incidental damages or other losses or expensesincurred by reason of the use or sale of such products. Our liability (except as to title) arising out of the sale, use or operation of anyproduct or parts, whether on warranty, contract or negligence (including claims for consequential or incidental damage) shall not inany event exceed the cost of replacing the defective products and, upon expiration of the warranted period as herein provided, allsuch liability is terminated. THIS WARRANTY IS IN LIEU OF ALL OTHER WARRANTIES, EXPRESS OR IMPLIED, WHETHER FORMERCHANTABILITY OR FITNESS FOR A PARTICULAR PURPOSE OR OTHERWISE. No attempt to alter, amend or extend thisWarranty shall be effective unless authorized in writing by an officer of Bosch Rexroth Corporation.Bosch Rexroth reserves the right to discontinue manufacture of any product, or change product materials, design or specificationswithout notice.
