Gerpex Press Fit System Introduction

EmmetiMultilayer Pipe Factory - Forcate Italy

On the 9th of January 2009 Emmeti Spa built and developed a dedicated PE-Xb/Al/PE-Xb multilayer pipe factory in Forcate (PN), Italy covering 10,000m2 in order to accomodate two production lines, research and development facilities, as well as a fully equipped post manufacture quality and stress test laboratory to ensure maximum reliabilty and quality of the finished product.

The factory has the capacity to produce upto 35,000,000 metres per year. This along with the production facilty in Ponte S.Marco which produces the Press Fit range and other brass fittings means that Emmeti can now offer a full Press Fit solution including pipe, press fittings and tooling.

The manufacturing process of Emmeti multilayer pipe is subject to stringent control checks which are carried out before, during and after production from the raw material analysis through to the finished product performance checks. The purpose built analytical laboratory is equipped to carry out the following tests:

Quality Controls

Melt Flow Index (MFI)Verifies compliance of the polymer raw materials to be used.

Enlargement TestTest performed both in production and in the laboratory to verify the quality of welds and the adhesion of individual layers.

Ball TestTo ensure that there are noocclusions or deformations on the interior wall of the pipe by using compressed air to pass a ball through the pipe.

Dimensional control in

productionAutomatic computerised control of pipe dimensions.

INK TestEnsure that the strip of aluminium is free of imperfections and clean.

PeelingTests the resistance todelamination between the inner and the aluminium layers

Pressure cyclesTests a system consisting of the pipe and fittingssubjected to 10,000 pressure cycles (from 1 to 30 bar) at 23 °C with a frequency of 0.5 Hz.

Thermal cyclesTests a system consisting of the pipe and fittings subjected to 5000 temperature cycles (20 to 95 °C) of 30 minutes each with a pressure of 10 bar.

Resistance to internal pressureTests resistance to a specific internal pressure at 95°C; the pressure value is chosen in relation to the size of pipe (maximum diameter, aluminium thickness) and the duration of the test (22h, 165h, 1000h), by referring to the relative regression curves.

Verification of cross-

linkingVerification performed in the laboratory to check the correct level (%) of cross-linking of the materials

Vibration TestVibration tests a systemconsisting of the pipe andfittings subjected to 330alternating bending cycleswith an internal pressure of15 bar at room temperature.

Gerpex - The Full Press Fit System

Types of Applications

Gerpex is the Emmeti range of Multilayer pipe, press fittings and tooling developed for use with heating (Wall Hung Radiator and Underfloor Heating) and hot and cold plumbing systems.

High resistance to pressure Resistant to pressures up to a maximum of 10 bar (at 95°C).

Reduced linear expansion The linear expansion in relation to a variation in temperature is comparable with that of copper.

£

Thermal insulation The system is available with an insulating coating which meets the following fire safety standards: European Standard Class 1 (UNI 9177) - DL-s2-d2 (EN 13501-1).

£

Low internal resistance The smooth interior surface of the pipe prevents limescale deposits and promotes the smooth flow of fluid thus considerably reducing pressure drops across the system.

£ High resistance to temperatures Resistance to temperatures up to a maximum of 95°C.

£

Resistance to damage and abrasion This is due to the resistance of the aluminium layer and of the layers in PE-X used in the construction of the pipe.

£

Solid oxygen barrier The aluminium layer makes the Gerpex pipe impermeable to oxygen that would cause corrosion of the system’s metallic components by providing a solid barrier.

Resistance to external chemical agents Gerpex pipes embedded in walls or buried under flooring are resistant to “acidic” and “alkaline” environments.

Complete resistance to electrochemical corrosion The materials used in the pipe’s construction and the adoption in the fittings of a special dielectric element mean that the fittings are fully resistant to electrochemical corrosion.

Reduced weight and rapid installation Thanks to its low specific weight and the ability to bend easily, the Gerpex System is extremely easy to install. Once bent into the desired position, the pipe remains in that position just as a metallic pipe would do. Attaching pipe fittings is quick and simple giving it a significant advantage over using traditional materials.

Easily connects to copper compression Emmeti developed compression fittings enable Gerpex to be connected to copper compression fittings up to 28mm such as tap connectors, isolation valves and radiator valves.

The Gerpex System including the multilayer pipe that is cross linked polyethelene (PE-Xb) is suitable for use with:

• Heating systems• Chilled water air-conditioning systems• Hot and Cold plumbing systems• Compressed air systems

Bonding (Cross-linking)Bonding or cross-linking is the process by which the polyethylene achieves its chemical/mechanical characteristics following the formation of bonds between the polymer chains.

The bonded polyethylene used in Gerpex multilayer pipes is of the PE-Xb type and is obtained with the silane method. In this process, high-density grafted polyethylene is used i.e. a silane additive is used with a small amount of peroxide being added to act as an initiator.

There are 4 bonding methods:

The process begins with a combined extrusion of grafted polyethylene granules and a catalyst (max 5 %). Subsequently, the

cross-linking process is achieved by placing the pipe in contact with water at high temperature (or steam).

In the first phase, the water acts as reagent (hydrolysis) and methanol is produced.

In the second and last phase, water is produced (condensation) as a result of reactions triggered by the catalyst.

This therefore creates intermolecular bridges inside the material that improvesthe characteristics of the pipe in terms of:

• Resistance over time to temperature and pressure

• Resistance to corrosion

• Chemical resistance

• The ability to use the pipe with both high and low temperatures

Gerpex Multilayer Pipe

Construction

Multilayer pipe for plumbing systems made of composite material through a technologically advanced process with which a PE-Xb (cross linked polyethylene) pipe is combined to an aluminium core (minimum thickness 0.2 mm) welded on top, coated on the outside with another layer of PE-Xb (PE-HD, size 40-75).

Gerpex pipes combine the processing and durability advantages of a plastic pipe to the sturdiness and dimensional stability to temperature and pressure of a metal pipe.

Available in rolls with diameters of DN 16, 20, 26, 32 and in bars DN 16, 20, 26, 32, 40, 50, 63, 75. The pipe on rolls is also available with closed cell expanded polyethylene sheath.

Certification and qualityThe features and performance of Gerpex pipe is verified and certified by numerous quality marks and international standards.

In particular, Gerpex pipe has obtained the DVGW certificate of quality regarding the prestigious German institution Technical Regulation W542, as well as KIWA in accordance with UNI EN ISO 21003. The Gerpex pipe is WRAS approved certificate number: 1404093.

WRAS approval certifies that the Gerpex system has been examined, tested and found, when correctly installed, to comply with the requirments of the United Kingdom Water Supply (Water Fittings) Regaulations/Scottish Water Byelaws.

FeaturesGerpex press-fittings have been designed to be used in conjunction with the Gerpex Multilayer pipe as a press fit system with no requirement for hot works. This type of joint has become increasingly more popular due to its simple and quick installation, along with high working temperature and pressure capability.

The Press Jaw, specific for every diameter of fittings, compresses a stainless steel sleeve, which secures the pipe onto the core of the fitting. The hydraulic and mechanical sealing is guaranteed by the special profile of the fitting and the double O-ring.

After pressing, the fitting produces a joint with maximum strength and durability.

Gerpex Press Fittings

Construction Details

The stainless steel sleeve is connected onto the fitting by blue plastic ring.

Each sleeve has the indication of the diameter and production data engraved (year week).

The plastic ring has four important functions:

• it prevents di-electric contact between the layer of aluminium of the pipe and the brass body of the fitting, thus preventing the risk of possible corrosion

• it provides sight holes to ensure that the pipe has been fully inserted into the fitting

• it guides the correct positioning of the jaws around the fitting

• fixes the sleeve to the fitting

Fitting construction:

1. The Gerpex range of fittings are constructed with a brass nickel plated body (nickel plating is only on surfaces not in contact with the carried fluid)

2. The blue plastic collar has sight holes which allow the installer to be sure that the pipe has been inserted fully into the fitting before pressing.

3. The stainless steel collar is marked with the fitting size and Emmeti branding and when crimped onto the pipe and fitting gives clear visual indication of crimping.

4. The two O-ring system gives greater confidence when fitting, these are made from EPDM peroxide 70SH.

Gerpex Compression Fittings

Transitional fitting that allows Gerpex MLCP to be connected to conventional copper compression for con-nection to tap connectors, isolation valves, radiator valves etc. Due to compression connection, hot works are completely eliminated from the system.

A Monoblocco fitting developed to allow MLCP to be connected to standard copper compression fittings. For example, 16mm MLCP can be connected to a 15mm lever valve by using code 28110230.

Gerpex Installation

All installation operations must be carried out at temperatures above -10 °C and below 45 °C to avoid any possible damage to the materials.

In case of temperatures below 0 °C, store the materials (pipes and fittings) at a higher temperature before use.

Removal of packaging from the pipe 1. Pay attention not to damage the pipe when removing the

packaging tape from the roll.

2. For insulated pipe, make sure you do not cut into insulating sheath.

Surface mounted installation In surface mounted installations, in false ceilings, in the gaps of dry wall systems (e.g. plasterboard) and in shafts, the pipes must be adequately secured with suitable collars placed at a distance of no more than the value shown in the table below.

Surface embedded installation In surface embedded installations, the pipes must be suitably secured with ties and there must be a minimum distance between them of 80 cm on straight lengths, and placed 30 cm before and after each bend.

For this type of installation it is preferable to lay insulated pipe that has a foam sheath covering or pass the pipe through flexible tubing.

Press fittings: in laying concealed piping, the press fittings must be protected from corrosion that can result from contact with chemicals contained in plasters and mortars.

It is possible to use boxing, adhesive tapes specifically adapted for such applications, or coverings in an expanded plastic material that has been adequately sealed.

It is preferable to use elbow unions to form curves on pipes with a diameter greater than 26mm.

In bending the pipe you must also avoid putting pressure on the unions already installed and the distance between a union and the beginning of the bend must be greater than 5xØ, where Ø is the external diameter of the pipe.

Thermal expansionDuring the installation phase, pay particular attention to thermal expansion that can particularly affect multilayer pipes. The elongation a pipe undergoes as a result of a variation in temperature can be calculated with the following formula:

α is the coefficient of linear expansion, equal to 0.026 mm/m K for insulated pipes;

L is the initial length of the pipe (m);

In order to guarantee the free movement of pipes in an installation inside a vertical shaft with horizontal branches, the branches must have a minimum free length Ls and the passage through the side wall of the shaft should be free and the pipe protected with a sheath (Fig. A and B).

Where pipes are concealed or embedded in screed (laid in the floor), thermal expansion can be compensated for by creating an insulated curve at least every 10m (for example with an insulating foam sheath or by passing the pipe through flexible tubing).

Note: where the pipes are being used in radiant circuits (spiral or serpentine for underfloor heating/cooling), these guidelines do not apply!

In surface mounted installations or installations in false ceilings and shafts, longitudinal thermal expansion can be compensated for through careful arrangement of fixed and sliding brackets (points), depending on the type of installation, thus providing suitable thermal expansion compensators.

Ø = External diameter of pipe (mm)

C = Material constant (for insulated pipes C=33)

In case the size of the shaft doesn’t allow for a compensator of length Ls, the hole in the side wall should be increased in size and at the same time the tube should be protected with an insulating sheath of thickness S≥ 1,5xDL (Fig. C).

Multi-jaw press fittings

CuttingCut the multilayer pipe with a pipe cutter or shears, verifying that the cut is perpendicular to the pipe axis. (Fig. A and B)

Calibration - FlaringCalibrate the cut end using the relevant calibrator, which calibrates and flares the ends of the pipe (Fig. C).This operation is essential, as it ensures the correct internal diameter of the pipe and creates the rounded internal edge that eases insertion of the fitting.

Insertion the fittingInsert the fitting into the pipe fully home; the sight hole in the plastic ring ensures correct insertion can be seen (Fig. D).

PressingPlace the jaws around the blue plastic ring (Fig. E) by matching the collar of the plastic ring with the groove of the jaws (Fig. F). Start the hydraulic press-fitting tool until it clicks, signalling the completion of the press-fitting operation (Fig. G). The operation must be done carefully so that the pipes are kept free of any tension. Once the fitting has been pressed, avoid placing the joint under any tension.

Completion of pressingRemove the pressing device and open the jaws again.

Compression FittingsGerpex Multi-Layer Pipe can also be used with Emmeti developed compression fittings to connect to heating or plumbing manifolds and also to compression fittings including 15, 22 and 28mm copper compression. These fittings enable the installer to connect to tap connectors, isolation valves and radiator valves or to transition onto copper tales with no requirement for hot works.

4.1 Preparation of PipePipe preparation is carried out in the same way for compression as with press fittings. See Fig. A, B and C.

4.2 Pipe ConnectionOnce the pipe has been prepared it should be inserted into the monoblocco fitting. Please ensure that pipe is aligned and push onto fitting, do not turn on insertion as this could potentially disturb or damage the double O-ring. Se Fig. H

The pipe is clamped onto the brass insert of the fitting by the split olive when tightened onto the compression fitting as shown. Take care not to over tighten the fitting onto the compression connection as this could damage the O-ring seal on the face of the fitting.

Project NameHinkley Point C Workers Accommodation

Project BackgroundThe new Hinkley Point C is the first in a new generation of power stations. Constructed in Somerset Hinkley Point C will create 25,000 employment opportunities and, once completed, it will provide approximately 900 jobs throughout the 60 years of operation.

To accommodate the substantial construction workforce required to deliver such an important project, new worker accommodation campuses have been created in Bridgwater and at the Hinkley Point C site.

Bridgwater A Campus is the largest of these developments and provides living space and recreational facilities for 850 workers within 25 separate accommodation buildings. The Hinkley Point C Onsite Campus provides living space for 646 workers within 19 separate accommodation buildings.

The new accommodation buildings were modular built with all modules being constructed at factory facilities, this included a large proportion of MEP services which reduced the onsite installation time.

Emmeti’s SolutionInstead of using traditional soldered copper pipe on the project the mechanical contractor chose to utilise Emmeti’s Gerpex Multi-Layer Composite Pipe and Gerpex Press Fittings.

Ranging in size from 16mm up to 75mm the pipework and fittings were easily used in conjunction with all the customer’s standard system components (drain valves, shower mixers, thermostatic blenders) by using Emmeti’s patented Monoblocco connector system.

Each individual outlet is supplied using a continuous length of pipe from the manifold, with joints at the outlet and at the manifold only. This eliminates all concealed intermediate joints in the system and allows for individual isolation.

With the level of complexity in our mechanical risers we had a limited amount of space to install domestic services and heating runs, however with the pipe system having an aluminium core it could be manipulated allowing up to create swept bends to not only reduce pressure loss but also allowing us to install in an efficient and logical manner.

Another point to note is the quality of the crimping system. With a build of brass and aluminium that incorporated a double o-ring for peace of mind, it’s a robust fitting capable of withstand up to 10 bar of pressure. After dressing and attaching the fitting it takes only seconds to crimp allowing us to install elements of work very efficiently and in an ordered manner.

Finally, the support from the Emmeti team has been superb, from can-do attitude from the guys and girls in the office, to the great support and visits from the development department to the early morning and late-night calls from the head of technical to ensure that I was happy with the service I was receiving and the product I was installing. Emmeti’s SolutionInstead of using traditional soldered copper pipe on the project the mechanical contractor chose to make use of Emmeti’s Gerpex Multi-Layer Composite Pipe and Gerpex Press Fittings.

Ranging in size from 16mm up to 63mm the pipework and fittings were easily used in conjunction with all the customer’s standard system components (drain valves, shower mixers, thermostatic blenders) by using Emmeti’s patented Monoblocco connector system.

The radiator heating system was completed using Emmeti’s MLCP pipe work with point to point manifolds used in each apartment.
