    Survivor. It’s a reality-based television show that has taken our culture by storm.

    Interestingly enough, its theme of “Outwit, Outplay, Outlast” could easily apply

    to machinery that operates in a hostile environment. The Southern States Co-op

    Statesville Fertilizer Plant in Statesville, North Carolina is one such place. The

    constant exposure to chemical agents designed to speed growth, combined with

    high humidity levels, has turned this farmers’ cooperative factory into a corrosive-

    inducing, metal-eating monster and its mechanics into masters of prevention and

    repair. And which brand of wheel loader has outlasted the rest? Kawasaki.

    Bagged fertilizer is palletized andshrink-wrapped for delivery. Theplant processes about 35,000 tonsof bagged fertilizer a year andserves 192 retail locations.

    THE SETTING

    Southern States is one of the largestfarmer-owned cooperatives in the UnitedStates. With about 1,200 retail locationsin 23 states, the Cooperative purchases,manufactures, distributes, or processesfeed, seed, fertilizer, farm supplies, andfuel. All these endeavors require mills,plants, terminals, and warehouses —and the equipment to run them. TheCooperative’s Statesville Fertilizer Plantuses a number of 60 ZIV, ZIV-2, and ZVKawasaki loaders.

    “We use our loaders for everythinghere,” says Bruce Gray, Plant Manager,Statesville Fertilizer Plant. “We make90,000 tons of fertilizer a year. Theloaders unload our raw materials, fillbins and hoppers for both the blendedand ammoniated production lines, blend mixes, bag mixes, and more.”“Whenever we have heavy lifting, orneed to dig something out, or raisesomething, we use our loaders,” addsJames Williams, Equipment Manager.

    THE RESEARCH

    Statesville’s fertilizers are used on veg-etables, soybeans, wheat, corn, andtobacco fields as well as on golf coursesand home lawns. The various formulasare based on research. “We’re highlyinvolved in ag schools in our area,” says Gray. ”Our co-op has researchfarms and we’re in contact with otherco-ops throughout the country. Down on this level, there is nobody who knowshow to make ammoniated grades betterthan we do. When I create a new grade,I’ll create them in conjunction with theNorth Carolina Department of Agri-culture. We meet with them regularly to see what’s going on out there andwhat the needs might be.”

    THE CHEMISTRY

    “All the products used to make fertilizerare nutrients we use every day in ourbodies,” explains Gray. “The body proc-esses nitrogen every day. Same withpotassium and phosphates. Most of the time we don’t wear masks, but wedo have a level, set by the EPA, wherewe do.”

    Although the chemicals generally are not harmful to humans, they are highlycorrosive to metal. “Our fertilizer plant is extremely hard on equipment,” statesGray. “We work with a lot of salts andoxidizers. Equipment is constantlyexposed to corrosion, chemical accel-erants, and humidity. The fertilizer dustgets into everything. It absorbs moistureand becomes a conductor. The result iselectrical problems. It’s not ‘if’ our equip-ment is going to be eaten, it’s ‘when’ and ‘which part is next.’”

    THE CHALLENGES

    In the never-ending battle to maintain a working loader fleet, Williams has re-routed wiring and devised airtightcustom boxes to seal electronics awayfrom the dust. Electronics are lacquer-coated. Other vulnerable spots aresilicon-coated or greased. Machineshave custom-placed kill switches.Alternators routinely fail in six months.

    Typically, the plant has 29 employeesand runs six to eight months a year with eight-hour shifts. In the winter, as they begin to build inventory, morepeople are hired and the pace increasesto two shifts, 16 hours a day. Then inlate winter and early spring, the plantrevs to high gear with operations goingaround the clock and the loaders running24 hours a day. All service intervals arefollowed to the letter.   • “winter” maintenance is done in thesummer, when the plant is at its lowestebb of activity. This past summer,Williams totally tore apart their oldestKawasaki, completely repainting andrefurbishing it.

    OTHER PLAYING FIELDS

    “We have nine fertilizer plants in ourcooperative,” says Gray. “One is a sisterplant that makes both blended andammoniated fertilizers like we do. Therest make blended fertilizers only.”

    Blended fertilizers consist of a variety of materials that are simply well mixed.Ammoniated fertilizers, on the otherhand, have all the nutrients captured andblended within each granule. Althoughammoniated fertilizer gives a betterapplication, the process itself is subjectto more EPA regulatory oversight. “Thereused to be about 125 ammoniation plantsin the country,” relates Gray. “Most of theplants have been closed. Southern Stateshas two of the few plants that remain. We even have our own totally qualifiedhazmat teams to respond to leaks. Police

    and fire chiefs come in here from a three-county area for anhydrous ammoniasafety training.”

    THE WINNER

    “We have some other Kawasakis at twoof our other plants,” says Williams. “Asan entire division, we would like to find aloader that will work in all nine locations.I tried a Volvo machine with a corrosion-resistant package that was supposedlyfertilizer-proof. It was less than a yearbefore the electronics side started to fail.From our standpoint, the fewer the

    electronics, the better. But all themanufacturers have more electronicsnow and we’ve had problems with all of them. Currently, our longest-lastingmachines have been Kawasaki. On ournew 60ZV, we like the Isuzu engine. Itgives us a little more power. We also like the bucket handling capability —especially since most of our material is65-80 pounds per cubic foot.”

    Although severe-duty fertilizer appli-cations are relatively rare, agriculturaland corrosion-resistant applications arenot. Kawasaki, as a company whose solemission is to produce wheel loaders thatmeet customers’ needs, is developing a number of special application pack-ages.     OLAS is the world’s leading roadconstruction and maintenancegroup, with about 56,000

    employees, and about 1,200 profitcenters worldwide. Each year, the groupproduces nearly 90 million tons ofaggregates, 54 million tons of asphaltmix, and 1.5 million tons of emulsionsand binders. In the United States, COLAS owns a number of companies —including Nello L. Teer, which has as one of its divisions LARCO Construction,headquartered in Winston-Salem, NorthCarolina. LARCO has the distinction ofbeing the first company in the NorthCarolina asphalt side of COLAS to own a Kawasaki loader.

    “Actually we have two Kawasaki loaders,”says Fred Fenske, Plant Administrator,

    LARCO Construction. “The first 90ZV weacquired in early 2003. It is at our Haw River asphalt plant. The second90ZV came in early 2004 and it’s at ourHigh Point facility. The operators love the loaders.”

    The initial sale wasn’t easy. InterstateEquipment, the area Kawasaki dealer,faced a company that ran Cats and aparent company that ran a mix of Cats,Komatsus, and Volvos.

    “Nelson Holland is a knowledgeablesalesman,” says Mike Carroll, EquipmentManager, Nello L. Teer. “He really workedwith us. We leased it long enough toknow that it was the right machine for us. And they’ve taken good care of ussince then. Nelson and Interstate reallycare about their customers.”

    “When we set up our Haw River plant two and a half years ago, there wasn’t aloader there,” says Fenske. “We com-pared a number of machines and had ouroperators run them. They didn’t like thespeed or set-up of the controls on theothers — they liked Kawasaki the best.

    “At Haw River, the operator can run 350 tons an hour before we need to startup a second loader. It’s faster than ourprevious loader and it’s doing great.”

    With the solid performance of the firstKawasaki well established, when it cametime to acquire a second loader, thecompany still did competitive pricing, but Kawasaki had the lead. A trip toKawasaki’s Florida Days was arranged soTeer and LARCO personnel could meetkey people from Kawasaki corporate.

    When the decision was made to get the second 90ZV, Interstate structuredthe financial arrangements around thecompany’s paving season to maximizecash flow.

    Both 90ZVs have ride control. Thesecond ZV also has auto lube. Thisoption has worked so well the first ZVwill also be retrofitted with it. Loaderoperators are responsible for day-to-daymaintenance, while LARCO’s shophandles preventive maintenance as wellas tracks costs. Interstate services theloaders whenever LARCO requests.

    Tracking maintenance costs will yield at least one significant advantage ofKawasaki loaders over others. “All ourloaders have inboard braking systems,”says Carroll, “but with the Kawasakis,our brake repair costs will be substan-tially less because the brakes are easierto reach and change (The 90ZV hasoutboard mounted, dual circuit, wet discbrakes). That is a big plus for us.”

    The three LARCO asphalt plants each runabout 250,000 tons a year. They go downfor one month in the winter for mainte-nance then fire back up in January. Atpeak season, all three plants put out80,000 tons a month.

    “I know I need one more loader here at Winston-Salem,” says Fenske. “I’mhoping I can get a Kawasaki in here as well. Another Kawasaki is beingconsidered for a Nello L. Teer site.”

    hat do the Great Wall ofChina, Mayan temples,Babylonian palaces, and

    your house have in common? They were all built with brick.

    Sun-dried or kiln-fired; glazed, textured or plain; molded one at a time or mass-produced, brick has been an extremelyversatile building material for over 9,000years. So what’s in a brick? The ingre-dients change based on the brick’spurpose and where it is made, but at the Statesville Brick Company, located in Statesville, North Carolina, their bricksare made from clay and shale.

    “We get the clay from our own pit locatednearby at the Catawba River,” explainsJohnny O. Meredith, Production Managerat Statesville Brick. “And we get thevolcanic shale from Gold Hill, nearSalisbury. We’ll never run out of rawmaterials in my lifetime.”

    Statesville Brick Company was estab-lished in 1907. Still a family-owned plant,they manufacture nearly 50 million fine

    quality face bricks every year. Their brickcan be found along the eastern UnitedStates as well as in Canada.

    The company uses a Kawasaki loader ateach of its pits, as well as several at thebrick plant itself. The loaders at the twopits are not run by seasoned operators. Infact, the tough clay is dug out by acontractor and then loaded onto trucks bythe Statesville Brick truck driversthemselves. “It’s possible to have 15

    different operators on our loaders in asingle day,” says Meredith. “Most of thetime it is my drivers using the loaders.But sometimes we have outside con-tractors who come in and their operatorsuse the loader, too. We have to keep theloaders simple.”

    At the manufacturing facility, loadersunload and begin blending the two rawmaterials to the correct proportions. Thenthe same loader handles it again, sendingthe material into the grinding system tobe ground and screened to 1/8” or less in particle size, and then sent to a largestorage area. If the blend is not right, the brick quality suffers.

    After aging, the material is handled byanother front-end loader and conveyed to the next step in the manufacturingprocess — water addition and tempering.The air is then removed by vacuum and the brick material is extruded,compressed, and shaped to properdimensions. During the extrusionprocess, material is squeezed around

    metal pins to form the holes in the brick. Statesville’s wide variety of brick is based on two colors — red or brown.All their brick starts red, then can becolored brown with different pigmentsand oxides. All other variations are dueto external treatments, such as sand,liquids, and slurries that are done at this stage.

    Next, a traveling cutter bites into theextruded material, creating the actualbrick. Machinery lines up and grabs 792bricks — a double layers’ worth — and

    sets them on a kiln car. This processcontinues until the kiln car is fully loadedwith 6,336 bricks, ready to be dried.

    Bricks are quite warm and damp whenthey are first made. Drying rids them of excess moisture prior to being fired in the kiln. The kiln uses severaltemperature zones, the hottest beingaround 2,000 degrees Fahrenheit. Theresulting bricks are then ready for use in construction.

    Business has been good for StatesvilleBrick — so good that they are adding a second plant to meet the growingdemand. Kawasaki loaders will handlethe blending of ingredients at that plant also.

    “We have compared and used manydifferent brands of loaders,” saysMeredith. “We do head-to-headcomparisons every time we buy. We

    chose Kawasaki over all the other brandsbecause of its bigger bucket, higherbreakout force, and faster cycle times, as well as the history of quality serviceafter the sale!

    “I ran equipment before I ever camehere. I may not know everything about a machine, but I know what works forus. Kawasaki made some changes withthe ZVs that caught my attention andreally helped get the sale — especiallythe improvement in the parking brake system.”

    One of the problems Statesville facedwith so many different operators wasthat they were taking off with the parkingbrake still set. It had created such aproblem that safety inspectors werethreatening action. Seeing the changesKawasaki made to the parking brakereassured Meredith, and the companybought the 65ZV.

    “We’ve owned a number of Kawasakiloaders over the years,” says Meredith.“They are good machines. Our first was a ZB and we traded it in at about12,000 hours. We hear it is still runningin a nursery. This 65ZV is our eighthKawasaki. The pricing is fair and we likethe fact that our dealer is just down theroad. Service has been very good. Thereis no reason for us not to continue tobuy more Kawasaki loaders.”

    CUMMINS ENGINES DIAGNOSTICS

    The electronically controlled Tier IICummins engines used on most of theKawasaki ZV loaders (excluding the50ZV, 60ZV, 65ZV and 80ZV) capture atremendous amount of data. Cumminsnow provides a new diagnostics tool toaccess that data. It’s called QuickCheckIII. Available through your localCummins distributor, QuickCheck IIIsoftware and connectors work with acompatible handheld PDA device (Palm M500™, M505™, M515™, 1705™, Zire™ 71, Tungsten™ T,Tungsten™ T2, Tungsten™ C, Tungsten™W, and Garmin® IQue 3600 models) togive you a wide variety of electronicengine and vehicle subsystem data.

    With QuickCheck III, you can read over50 engine parameters in real time. Youcan identify over 1,000 fault codes andreset inactive fault codes. You candownload and store equipment, trip, and fault data for later analysis, andaccess information from any electronicdiesel engine (Cummins or other) thathas an SAE J1939/J1587 data link. Freesoftware updates are available online atCummins’ web site. Most users will findthe operation of QuickCheck III easy touse and requires minimal or no training.

    Cummins also offers INSITE™. It worksfrom a laptop computer and requiresadvanced training to fully comprehend

    the capabilities of the engine controlmodule. It is used to perform advancedfunctions such as diagnostics,troubleshooting, programming and re-programming on a Cummins dieselengine. Three versions of INSITE areavailable: Basic, Lite and Pro. Thesoftware is available in English,Portuguese, and Spanish. Chinese,French, and Japanese versions will beintroduced shortly.     MACHINE DIAGNOSTICS

    With the installation of a simple diag-nostic kit consisting of a wiring harnessand two switches, available through yourlocal Kawasaki distributor, the KawasakiZV wheel loader’s transmission andmajor systems can be monitored. Whenused in conjunction with the loader’sshop manual, the transmission’s elec-trical system fault codes can be readdirectly from the Transmission ControllerLED display panel.

    For example, the Transmission ControllerLED display panel, located on the righthand console, indicates a fault code “71”on a 95ZV. This fault code indicates afault in the engine speed sensor circuit.Using the switches, multiple fault codesstored in memory can be recalledinstantly. Another example on a 95ZVwould be an instance of the engine

    exceeding normal temperature read-ings. This would be displayed on theTransmission Controller LED displaypanel when the diagnostic switch is depressed.

    K-LINK

    K-Link is a GPS-based alert systemwhich works on all Kawasaki wheelloaders. Unlike some other competitivesystems which rely on cell phone towers,K-Link works with 14 low-orbit satellites.So no matter how remote the location, or

    in what country the equipment is located,the signal will be heard.

    Once a day, K-Link reports the longitudeand latitude of the machine, within a 10-meter radius, along with the actualmachine hours. However, if the T/M(transmission) and machine monitorcontrollers sense a problem, K-Linkimmediately sends out an alert. Problemalerts include engine coolant temper-ature, oil pressure, torque convertertemperature, brake accumulator pres-sure, loss of electrical power, andtransmission controller failure. Through a light or buzzer in the cab, the operatorwill know an alert has been sounded and for what problem. This gives him the opportunity to immediately prevent or minimize possible damage. In themeantime, the recipients of the alert can take action to diagnose further, or to prep for repairs. Thus, a potentiallyvery expensive situation can rapidly bebrought under control with K-Link.

    Recipients of K-Link reports aredesignated at the time of registration.They can include the owner, thecustomer’s service department, the

    dealer’s product support manager, and anyone the customer designates.Warnings can be received via e-mail, text message, or beeper.

    Some interesting upgrades are in theworks. These include differentiatingbetween production time versus idle time and transmitting engine fault codesfrom Cummins electronic engines.
