Toshiba GE Turbine Components (TGTC) has reduced the time re-quired to inspect and measure steam

turbine blades from 280 minutes to 45 minutes by using the MAXOS non-contact measurement system from Steintek GmbH and their distributor NVision Inc. The co-ordinate measuring machine (CMM) used in the past to inspect the blades was not only slow but was unable to access hard-to-reach areas such as dovetail hooks and fillets. The MAXOS uses five axes to reach every point on the blades and also gener-ates specific and accurate measurements of critical areas. Resulting measurements are reported instantly and the need for addi-tional manual inspection is limited.

“The MAXOS optical scanner provides the best possible accuracy, eliminates the need for matt coating, and integrates eas-ily with our engineering and production processes,” said Tomio Kubota, President of TGTC. “Our trials also demonstrated that MAXOS is significantly faster than the other systems that we considered. The expertise and professionalism that were evident during this trial gave us the confidence to adopt this new technology.” TGCT is a joint venture that combines the production expertise of Toshiba and General Electric to produce large blades ranging from 660 to 1320mm for steam turbines at cutting-edge manufacturing facilities. The company’s annual produc-tion of blades is sufficient to generate the equivalent of eight to ten gigawatts of electricity.

In the past, it took longer to inspect blades than it took to make them. A tur-bine bucket is comprised of an airfoil and a root. The long blades have mid-span geometry that provides support for the midsection of the airfoil.

The complex geometry of these blades means that many cross-sections must be examined. The conventional 3-D CMM used in the past to inspect the blades was unable to reach many points on the root. Also many fillet radii are inaccessible to the CMM or too small to be measured by touch probe ball.

The MAXOS uses a proprietary non-contact probe consisting of a concentrated light that collects individual points at a rate of 100 per second, many times faster than a CMM. Unlike laser or white light fringe scanners, the MAXOS can inspect turbine blades without having to apply a matt coating that introduces dimensional inaccuracy. The MAXOS provides ac-curacy of +/-0.0004” and a resolution between measured points down to 0.0002” on this project. The system can be pro-vided with a resolution as low as 0.0001”. The MAXOS software is configured with an overall best fit of the measured geom-etry to allow a part with some error to fit within the overall tolerance envelope of the reference data. Win3DS Blade inspec-tion software is configured to give fast results and different kind of evaluations on mid-span, fillets, gaps and airfoils. Different best fits are available, including Gauss and Chebyshev.

In this application, the MAXOS was configured with a 5-axis horizontal arm with three linear axes and two rotary axes. One rotary axis is for the sensor and the other for positioning the blade. The rotary axes are servo-controlled and are not indexed. This configuration makes it possible to measure every part of the blade even when it is mounted vertically. Vertical mounting is preferred for the long blades because it prevents them from bending under their own weight. The MAXOS does not require highly accurate fixturing of the blade because it scans the roots as an alignment procedure.NVision

We considered this carefully because this client had no other equipment in its facility that was this complex. As a production line tester, this equipment had to be robust, simple, ac-

curate, and safe to operate.To assist in the software design phase

and reduce overall programming time, our developers used the LabVIEW State Diagram Tool Kit so they could concurrently visualize program architecture and develop code. With the LabVIEW State Diagram Tool Kit, Sci-Mech developers could share machine oper-ation concepts with Sci-Mech management and the client. With this design technique, we could spot potential problems and Sci-Mech was able to improve on the original design concepts without losing any development time.

We also used NI Motion Assist to set up the initial motion profiles. This tool helped us save hours of development time and was very useful in the initial setup of our servo motors. We could safely check the accel-eration and deceleration ramp profiles and overall velocities of the automotive seat test-ing system before program implementation.

We designed this product to test two prod-

ucts independently but potentially all at the same time. This presented a challenge for our developers to produce a GUI that displayed all relevant controls and data acquisition details in a format that new operators could easily navigate and understand. The LabVIEW front panel controls, specifically the “tabs” on the main GUI, gave us easy access to all the relevant test and diagnostic information and provided pass-word-protected access to the setup parameters.

We selected a dual-core desktop PC to communicate with the NI PXI-1042 seven-slot PXI chassis. With a dual-core PC, we took full advantage of the built-in parallel-ism of LabVIEW and created a powerful ap-plication that consumed only moderate CPU resources and left plenty of overhead for the operating system and other applications that our client may choose to run.Sci-Mech Technical Services Inc.

The Challenge

Developing a rugged load- and displacement-controlled system — that interfaces with servo motors, load

cells, and encoders and connects to Windows OS platform databases, printers, networks, remote access software, bar code printers, and bar code readers — for the online production testing of automotive seat frames.

The SolutionUsing NI LabVIEW software and NI mo-tion products combined with PXI technol-ogy to provide a cost-effective solution for production line testing that recognizes, via bar code, different products and tests them against appropriate parameters.

Our client produces automotive seat-ing components for leading automotive manufacturers. Its parts must meet the highest quality standards and be 100 percent functionally tested before shipping. In this particular case, we measured and recorded precise displacement parameters on every automobile seat part.

Our client required a timely and cost-effective solution for production line testing on several of its automotive seating products. The test needed to recognize, via bar code, different products and test them against the appropriate parameters.

This project required a test fixture that was flexible — able to test multiple product types fast — meet a predetermined cycle time comprehensive — able to test for vari-ables and attribute data, and intuitive — able to allow for inexperienced operators to use with confidence.

We, at Sci-Mech Technical Services Inc., chose LabVIEW and NI motion products combined with a desktop PC and a remote PXI rack for controls and data acquisition.

Because we had a large number of parts to test, we developed an auto-eject system that automatically removed a tested product from tooling. This streamlined workflow so that an operator could load and begin testing on a new seat frame while the previously tested frame was ready for packing. This design reduced unnecessary operator steps and significantly reduced cycle time.

Test System DesignDue to the high digital channel counts required for this project, a desktop alone could not support the required number of PCI boards so we selected an NI PXI remote chassis to perform the extensive data acquisi-tion and to communicate to the PC-based controller. We also used two NI PXI-6511 industrial digital input modules, which provided 128 bank-isolated 24 V inputs. With bank isolation, we could connect our sensors directly to save assembly time, reduce circuit complexity, and decrease cost. In addition, we used two NI PXI-6512 industrial digital I/O modules for the 128 bank-isolated digital outputs, meaning that we could connect to devices directly to the module’s breakout box without having to put every signal through an optical isolator. With so many channels, this saved us not only setup time but also panel space.

We also used an NI PXI-6220 analog input module that offers full 16-bit resolu-tion at 250 kS/s. This was ideal because our client’s specifications required very precise load measurements. We used an NI PXI-6602 counter-timer module to capture data from positional encoders, providing us with eight channels, each with a full 32-bit resolution. To control the four servo motors of the system, we used an NI-7340 four-axis motion controller. Full driver integration with the NI Measurement & Automation (MAX) configuration utility offered an interactive GUI for both setup and trouble-shooting.
