Various Types of Industrial Flooring - ConcludingV.Ganesan Chairman, Ganesan Builders Limited. Past Chairman, BAI Southern centre

4. REDINGTON @ Gummidipoondi:-

About the usage:

Basically in warehouse, the materials were stocked in vertical to a height of upto 15 meters which requires high accuracy flooring levels in terms of levelness and flatness of less than 2 mm, were automated fork lift of higher accuracy is used for loading and unloading the materials and free movement space for fork lift. This is the basic requirement.

In the rack area, VNA (Very Narrow Aisle Flooring) flooring of FM2, TR34 & Table II methodology adopted as per IS standards.

Based on the racking arrangement, 4.5 meters width floor panels has been done as per FM2 & TR34 specifications.

Base Preparation:

Gravel has been filled in 300mm layer to a depth of 1.5 meters and done with 98% compaction and 11% OMC maintained as per lab report.

GSB laid to a depth of 250mm below RC flooring.

VNA Flooring:

Wooden runners with 50x50x4mm thick angle fixed above wooden runners, are used as formwork and

can be fixed to 1mm accuracy. Levels were main-tained using fully automated leveling instruments.

Diamond Dowel plates were used in construction joint for the purpose of dowel system at 600mm c/c.

the concrete to get accuracy. Nito floor hard top of 4 kg. / m2 is spread uniformly using spreader m/c and leveled using bump cutter for even spreading.

Ride on trowels were used to get the required fin-ishing. The levelness and flatness is checked during every operation with great care. The surface is cured with water for 28 days with 200 micron HDPE sheet covering.

Floor cutting done as per 20 sqm. intervals in 24 hours time and the same has been filled with Nito seal 280 after 28 days.

The VNA flooring (photo given below) and the Free Movement Jointless flooring is segregated using a special joint called “Armour Joint” (photos given be-low) (similar materials like permaban joint and cosinus joint, etc. were also used in the industry).

Jointless Flooring (Done at Daimler India Project):

In this concept, the floor is laid to larger area of 500 m2 to 1500 m2 in single pour without any joints. Like VNA, copper head or telescopic lazer levels were used to ensure the flatness and levelness as per FM2 & TR34 specifications. The flooring operation, con-

ASHFORD FORMULA

I. INSTRUCTIONS FOR FRESHLY FINISHED CONCRETE :-

A. Surface Preparation:-

Freshly finished concrete surfaces require no surface preparation if the Ashford Formula is to be applied as a curing agent immediately after the fin-ishing operation. On areas where forms are recently removed, all form oil and breaking compound residue must be removed so as not to inhibit the penetration of the Ashford Formula into the surface. The Ashford Formula can be applied in temperatures from 35˚F to 135˚F (1.7˚C to 57˚C).

B. Application Instructions:-

Step #1

Immediately following the troweling operation, and as soon as the slab is safe to walk on, saturate the surface with the Ashford Formula at approximate-ly 200 square feet per gallon (5 m2 per liter) using a low-pressure, high-volume sprayer. The Ashford Formula may also be applied by pouring it directly on the surface and spreading it evenly with a soft-bristled broom. Note: The Ashford Formula is a penetrant, not a membrane. Enough material must be on the surface to allow the Ashford Formula to thoroughly soak in. As a guideline, there should be enough Ashford Formula on the floor to fill-in a footprint within several seconds of taking a step. This is often referred to as a flood coat or wet coat. Once a wet coat has been achieved, work the Ashford Formula into the concrete surface with soft-bristled brooms. This step breaks surface tension and aids penetration.

Keep the surface wet with the Ashford Formula for a minimum of 30 minutes, and then wait for the Ashford Formula to become slippery and gel-like under foot. In extremely cool, windless conditions, the Ashford Formula can take up to 1 hour or lon-ger to become slippery. In extremely hot conditions, the Ashford Formula may begin to become slippery before the full 30 minute soak-in period. Additional Ashford Formula must be applied to the concrete in order to keep all areas of the concrete surface wet with the Ashford Formula for at least 15-20 minutes before becoming slippery in these hot conditions. Note: No spot or area on the slab should be allowed to become dry during the soak-in period. It is best to avoid dry areas either by brooming excess Ashford Formula over the more absorbent spots, or by putting down more Ashford Formula. Pay particular attention

crete laying, leveling and curing is similar to VNA floor-ing system. The special form work joints like Cosinus Joint were used at the ends.

Cosinus Joints

to porous areas and slab edges, as these tend to dry out more quickly.

Step #2

Immediately after the Ashford Formula becomes slippery, lightly mist the surface with water. This can be done with either a low-pressure power sprayer or with a hose and nozzle (nozzle should be adjusted to create a mist). This step will resolubilize the Ashford Formula so that it is no longer slippery or gel-like. Agitate the floor with a broom to aid the penetration of the Ashford Formula. Wait for the Ashford Formula to become slippery or gel-like a second time.

Step #3

At this point, thoroughly flush the surface with water. During the flushing process, the floor should be agitated with brooms to help loosen and remove excess Ashford Formula from the surface.

Step #4

Thoroughly squeegee the slab dry by pushing the water ahead of you off the slab edge. At this point, the floor should look like bare concrete with nothing on it. Note: During the squeegee process, there may be some slippery patches. This is an indication that excess Ashford Formula is still on the surface. These areas should be re-flushed and squeegeed again until the entire surface is dry.

II. INSTRUCTIONS FOR EXISTING CONCRETE

A. Surface Preparation

The concrete surface must be free of any mate-rial that would inhibit the penetration of the Ashford Formula. This would include any curing or sealing compound, paints or coatings, construction laitance, and any surface dust or dirt. In some instances, the floor may need to be stripped, in which case it may also need to be neutralized. Note: All surfaces that will be painted, striped, or have a coating or adhesive applied should use Step 2 (Option 2) as described on the next page. For additional information, call 800-998-5664 for the name of your qualified Ashford Formula technical representative. Ashford Formula - Application Specifications 8-2014 for the Ashford FormulaTM© Curecrete Distribution, Inc.

B. Application Instructions

Step #1

Saturate the surface with the Ashford Formula so

that the entire surface is wet with Ashford Formula for 30 minutes.

Step #2 : Option 1

If after 30-40 minutes the majority of the Ashford Formula has been absorbed into the surface, broom or squeegee any excess Ashford Formula (while still in its liquid form) from all low spots and puddles so that all remaining Ashford Formula is entirely absorbed into the concrete or totally removed from the surface.

Step #2 : Option 2

If after 30-40 minutes the majority of the Ashford Formula is still on the surface, wait until it becomes slippery underfoot, then thoroughly flush the entire surface with clear water and squeegee completely dry to remove all Ashford Formula residue. If the Ashford Formula becomes slippery prior to the 30 minute period, follow the instructions for Freshly Finished Concrete (Section I).

The Retroplate System

The RetroPlate Concrete Polishing System® is the innovative combination of diamond grinding, polishing, and the RetroPlate® densifier. Advanced Floor Products was the first in the concrete polishing industry to combine the effects of diamond grinding and polishing with a one-application densifying sealer.

Lithium Silicate Densifiers

Lithium silicate chemical hardeners for concrete have been growing in market share in comparison to sodium or potassium silicates, increasing in direct proportion to diamond-polished floor work.

How silicates work

Sodium, potassium, magnesium, and lithium sili-cates all react with calcium hydroxide (also referred to as “portlandite”) - a byproduct of cement hydration—to produce calcium silicate hydrate (C-S-H), the same binder that results from adding water to cement and gives concrete much of its strength and hardness. In the hydration process, calcium hydroxide dissolved in water moves to the surface region of a slab where the silicates can react with it. This newly created C-S-H is deposited primarily in the pores and canals on the surface of a slab.

A pump-up sprayer is used to apply a lithium sili-cate densifier to a newly poured concrete floor.

Normally when calcium hydroxide comes to the surface of fresh concrete, it reacts with atmospher-ic carbon dioxide, producing carbonation (calcium carbonate). The reaction is greater when the concrete humidity is high and when bleeding is prolonged. It’s also accelerated by construction heaters that produce carbon dioxide.

This reaction of soluble silicate with calcium hydroxide in concrete also produces alkali metal hydroxide, lithium hydroxide, potassium hydroxide, or sodium hydroxide, all of which could be detrimental to concrete if reactive aggregates and moisture are pres-ent. There is also the potential of the silicate to form efflorescence, which is highest with sodium, lower with potassium, and lowest with lithium. The func-tion of the sodium, potassium, or lithium part of the silicate’s function only is to stabilize and solubilize the silicate so it can remain in solution until it penetrates the concrete and then can react with the abundant calcium hydroxide found in the concrete. Sodium, potassium, or the lithium ions typically do not react in concrete to any degree, so they are incidental to the primary benefits.

But the hydroxides from sodium, potassium, and magnesium in combination with laitance from the scrubbing process must be removed before they crys-tallize on the surface. The advantage of lithium—when applied in the correct amount—is it dries to a dust. It also is considerably more alkaline, raising the pH of the surface concrete and reducing the possibility of alkali silica reaction (ASR).

Increased use

This decorative concrete floor was created first by treatment with a lithium silicate densifier, and polishing in stages to a 3000-grit finish. The water-based color stains were applied after polishing the floor to an 800-grit finish. An ultra-thin lithium silicate protective finish was burnished on after final polishing, at 3000 rpm with a propane burnisher.

A compelling reason to consider using lithium densifiers instead of sodium is that the application is much easier and proceeds quicker. It’s typically sprayed lightly on a slab—compared to saturating a floor surface with other silicates—leaving no res-idue to clean up. If applied excessively it must be removed before it crystallizes, just like other silicates. The higher reactivity of lithium compared to sodium

Page 13: BAI | Southern Centrebaisouthern.com/pdf/Southern_Builder_May_2016.pdf · joint, etc. were also used in the industry). Jointless Flooring (Done at Daimler India Project): In this

SouthernBuilder

11

also means you don’t have to scrub it into concrete to encourage the reaction. The concentration of sodium densifiers must be higher than lithium to achieve the same effect. The Environmental Protection Agency (EPA) rates silicate residues as hazardous materials because pH levels are high (10+) so other silicate residues must be disposed of as hazardous waste, adding to the contractor’s expense. When these resi-dues dry on the surface of slabs, they deposit whitish crystal silicates that are difficult to remove.

Lithium ions on a weight basis can stabilize more silicate ions than sodium ones. Lithium silicates gen-erally have a lower viscosity than sodium or potassi-um silicates of equal solids, so the lithium silicate can penetrate the concrete more effectively. Only about 1/16 to 1/8 of an inch on the top concrete surface can be treated and hardened with normal concrete, which-ever form of silicate is used.

There are limitations to silicates’ usefulness. It is important to note that silicates are not curing com-pounds, and the ASTM C 309–07 Standard Speci-fication for Liquid Membrane-Forming Compounds for Curing Concrete, specifically excludes silicates. It makes little sense to apply a silicate to a damp concrete surface that has its pore structure already full of water, which inhibits penetration and wastes the soluble silicate as any excess must be removed after treatment.

There are two things that occur in concrete with soluble silicate treatments. First, upon drying the sili-cate forms a glassy material that adds some, but very little, to the strength of the concrete surface. More im-portantly, after the silicate is deposited inside the con-crete’s pores, it reacts with calcium hydroxide slowly to form the C-S-H as discussed earlier. This chemical hardening and densifying takes place over the course of one to two weeks, not in a matter of hours. C-S-H provides most of the concrete’s surface strength, and is useful particularly when applied to concrete that is porous or otherwise less than ideal.

A spray is used to apply a lithium silicate densifier

to a working warehouse floor.

Several manufactured lithium silicate densifier products are on the market. They are sold as just lithium silicate, silicate with a surfactant to facilitate absorption into the concrete, or with the addition of siliconates that also produce calcium silicate over time and improve gloss. Concrete surfaces are reac-tive with 10 to 12 pH ratings and this isn’t changed with densifying. Therefore, substances used in the maintenance process with a lower pH can dull, haze, or damage floor surfaces. Whichever silicate prod-uct is used, owners should be informed they must institute spot maintenance programs to immediately remove accidental spills of acidic material, water, or other stains. Remember, silicates are classified as penetrating sealers not coatings. Spot maintenance programs on these are less costly and complicated than maintenance on other surfaces.

How silicate concrete hardeners differ

Lithium, potassium, magnesium, and sodium silicates are available in the marketplace. Lithium silicate products are the most costly. Sodium silicate in solution is an inexpensive commodity chemical that is widely used in industry laundry detergents, for example. Some soluble silicates are formulated prod-ucts and some have wetting agents. Others can have sodium or potassium methyl-siliconate, which reacts slowly with atmospheric carbon dioxide present in air at around 300 to 400 ppm, to form the water-repellent methyl-silicone resin in the concrete’s pores, inhibiting waterborne stains from penetrating the concrete and causing discoloration.
