Kingspan Insulated Panels uses prepainted coloured metals in the manufacture of highly efficient insulated panels.
The panels are made up of Kingspan’s unique FIREsafe PIR
(Polyisocyanurate) insulation core which is sandwiched between
two layers of metal – the external weather side and the pre-finished
internal liner.
Prepainted coloured metals are manufactured under strict quality
control in the coil coating process. Metal coils are most commonly
coated with a liquid paint by roller-coating; other technologies
include a pre-formed film laminated to the coil surface or a powder
paint applied on top of it. Steel and aluminium are the most
common metal substrates for prepainting.
Prepainted coloured metals are often considered more durable and
more corrosion-resistant than most post-painted metals because
the metal is treated before it is cut and formed, and the entire
surface is cleaned and treated, providing tightly-bonded finishes.
The choice of prepainted coloured metal is fundamental as both
the exterior and the interior metal skins play a critical role in defining
the insulated panel performance, durability and appearance.

Coating Selection
Introduction
Selecting the right coating can be a challenging task.
The requirements for a prepainted coloured metal product are
defined by the end use to which it will be put, so before choosing
a product it is worthwhile to answer a number of questions:
Which environment is the insulated panel destined for;
external or internal?
How long is the insulated panel required to last?
What elements will it be exposed to throughout its lifetime;
UV radiation, rain, sea salt spray, pollutants, chemicals?
Are there any specific temperature / humidity / chemical
corrosion resistance requirements?
Will the insulated panel need to demonstrate superior
resistance to scratching or indentation either in the
manufacturing process or in the final application?
What finish is required; smoothness, gloss, texture and
colour?
Answering as many of these questions as possible will determine
what coating properties are important and what prepainted
coloured metals are suitable.

Coil coating is a continuous and highly automated industrial process for efficiently coating coils of metal before fabrication into end products (such as insulated panels).
The coil coating is a high-speed process, reaching the speed
of up to 200 metres per minute.
The metal substrate (steel or aluminium) is delivered in coil form
from the rolling mills. The metal coil is positioned at the beginning
of the coating line, and in one continuous process, the coil is
unwound at a constant speed, passing through the various
pre-treatment and coating processes before being recoiled on
the other end and packaged for shipment.
Introduction
The Coil Coating Process
The following steps take place on a modern coating line:
Cleaning the strip
Power brushing
Pre-treating with chemicals
Drying the strip
Applying primer on one or both sides
Curing (often only 15 to 60 seconds)
Cooling the strip
Top coating on one or both sides
Second curing
Cooling down to room temperature
Rewinding of the coated coil
5
The coil coating process allows for different coatings to be applied,
so the possibilities for creating complex prepainted metal products
with unique properites are virtually unlimited. The combination
of applied layers provides final properties of the precoated
metal product.
The top coat plays a critical role in defining the product
performance, durability and appearance, which is why prepainted
coloured metals are generally referred to by their top coat.
The back-side top coat can also be selected, depending on
the end use requirements, to give improved appearance or
performance, additional functionality or reduced cost. However,
most often the back-side has a simple, low-cost top coat.
The coating’s thickness is usually quoted in μm for the top coat and
primer combined. In the majority of cases, the primer is a thin layer,
of the order of 4μm, the majority of the coating being the top coat.
Liquid paints account for more than 90% of the coatings used
for prepainted metal. Liquid paints are made up of four main
constituents:
1. Solvents
Solvents are used as a delivery mechanism, allowing the paint
to flow-out and give a smooth wet film before drying and curing.
Solvents are not incorporated into the finished product.
2. Binders
Binders are polymeric materials that give structure to the paint,
which is why coatings are usually categorised by the type of
binding polymer used. The main types of binders are:
Polyvinyl chloride (PVC), e.g. Kingspan XL Forté
Polyurethane (PU), e.g. Kingspan Spectrum
Polyvinylidene fluoride (PVDF), e.g. Kingspan Altaris
Polyester (PE), e.g. Kingspan Destral
3. Pigments
Pigments used in coil coatings are generally inorganic. They
provide colour and certain physical properties such as corrosion
protection.
4. Additives
Additives are included in the paint formulation to modify aspects
such as paint flow, speed of curing, UV absorption and gloss.
The nature of the coating is usually the main consideration in
choosing a prepainted coloured metal. However, the substrate
is also a fundamental part of the product.
The choice of metal substrate is usually determined by the
requirements of the final product and its manufacturer; in most
cases it is either steel or aluminium. Kingspan uses S220GD steel
coil substrate in 0.4-0.63mm thicknesses as standard.
To improve corrosion resistance when using steel as substrate,
a thin metallic coating is applied to the steel surface. This acts
as a sacrificial protective layer, corroding slowly in preference
to the steel.
The most common metallic coating for steel is hot dip galvanising,
which gives a thin zinc layer on the steel. Kingspan uses a more
advanced metallic protection with superior corrosion resistance.

What is Kingspan XL Forté?Kingspan XL Forté is a superior polyvinyl chloride (PVC) coating
featuring organic multi-layer materials applied on a metal substrate
with advanced metallic protection, which guarantees the necessary
protection and a long life.
Kingspan XL Forté is a 200μm thick leathergrain embossed
coating, which is very robust and offers excellent abrasion
resistance. The thickness of the coating also provides an element
of corrosion protection to the metal substrate, which is not possible
with thinner coatings.
Although the coating is very thick, the thermoplastic nature means
that stress forming is very low, making Kingspan XL Forté highly
flexible with little thinning in formed areas, ideal for use when sharp
bending and fabrication are required.
Kingspan XL Forté is offered in three distinct colour ranges, is
highly durable and is guaranteed for up to 40 years.
ApplicationsThe Kingspan XL Forté range has been specially developed for
roof and wall cladding applications that require long-term corrosion
resistance and durability. It is particularly recommended for roofing
where rainwater run-off can promote corrosion.
It is also favoured due to its robustness, making damage during the
construction phase less likely than with other thinner coatings.
It is most suited for temperate weather conditions, such as in
the UK and Ireland and is not recommended for hot climates.

Regular inspection and maintenance will ensure that the coating remains in good condition and the performance of the insulated panels is maintained.
The inspection is based upon good practice. It should be carried
out annually throughout the life of the building.
The areas marked with asterisks (*) below should be checked, not
only at every inspection, but also soon after the building is erected.
It is recommended to watch for changes in the condition of the
coating, particularly upon approach to the end of the ‘Period to
Re-paint Decision’, which is the length of time before a building
owner needs to consider whether to re-paint the cladding.
Building owners should record details of the building and keep a
record of inspections and maintenance. This is an important part
of the documentation for any building.

Maintenance Guide
Cleaning Procedures
Rainfall alone is often sufficient to keep exterior surfaces looking clean and bright. However, to achieve maximum life from the insulated panels, it is important that accumulations of dirt and debris, which are not removed by normal rain washing, are removed regularly by cleaning.
Areas of cladding that lie beneath overhanging building details,
such as those beneath gutters for example, are particularly
susceptible to a build-up of dirt. Such accumulations may hold
water and pollutants which can lead to ‘wet poultice’ corrosion.
The frequency of cleaning and cleaning agents used is dictated by
the types of activities conducted in any given area. It is important
that coatings are cleaned using the recommended procedures
described below.
1. Pre-clean. Spray all surfaces with a diluted solution of fresh
potable water and good quality household detergent or
proprietary cleaner using a pressure washer to entrap dust
particles and spores. The maximum water temperature should
be 60°C with a maximum pressure of 1000lbs per square inch.
2. Wash. While surface is still wet, wash using a soft bristle
brush to remove any grease and dirt. Use a bucket containing
a solution of fresh potable water and good quality household
detergent or proprietary cleaner.
3. Rinse. Rinse thoroughly to remove any loose dirt or detergent
foam using water spray at the lowest effective pressure.
To maximise performance and maintain high standards of hygiene
in internal controlled environments, the above cleaning procedures
can be followed by disinfection.
4. Disinfect. Apply a suitable disinfectant to all surfaces by
low-pressure spray with a water temperature of ≤10°C.
Allow disinfectant to penetrate surface for sufficient time
(according to manufacturer’s recommendations).
5. Final rinse. Wash off disinfectant using warm water spray
at the lowest effective pressure.
6. Dry. Use a food grade squeegee with flexible blade to wipe
surplus water and then use a vacuum system to dry.
Cloths and sponges should be avoided because of the
potential contamination risk.
When cleaning, the following points should be noted:
Stronger concentrations of cleaners than those recommended
can damage coating surfaces.
Always clean coated surfaces from top to bottom.
Over-cleaning or scrubbing can do more harm than good.
Steam cleaning can cause damage if the coating overheats.
Water-spray must not be applied too close or perpendicular
to the coating. At panel joints, the water spray should be
directed at a downwards angle to avoid spraying pressurised
water directly into the joints. Old coatings should be treated
with care.
For proprietary cleaners, follow manufacturer’s
recommendations.

Maintenance Guide
Panel Repair
Before performing any panel repair, the surface must be cleaned as described under the “Cleaning Procedures” section and allowed to dry properly. Surface preparation is important and should be carried out by specialist contractors using recommended methods and approved maintenance paints.
DentsWhere the external steel sheet of the panel has been dented
and the coating has not been scratched or damaged, it is not
necessary to treat the affected area. For aesthetic reasons, it may
be a requirement to have the affected areas repaired as described
in the “Indentations” section.
Heavy Dents or PuncturesThe affected areas can be repaired as described in the
“Indentations” section. This work should be carried out by specialist
repair companies who are approved over-paint applicators and
provide guarantees for the repair work.
Indentations1. Mask-off and protect all adjacent areas not to be treated.
2. Clean the surface to be treated with high strength degreaser
to remove contaminates.
3. Scuff repair area prior to filling.
4. Fill and repair damaged area and repeat process until dent
is fully filled and rubbed down.
5. Clean the surface to be treated with high strength degreaser
to remove contaminates before panel spraying.
6. Apply suitable primer to exposed metal and repair area
to fill minor surface defects.
7. Rub down repair area to insure sound surface for top coat.
8. Apply external top coat.
9. Leave to dry; length of time will be determined by the
local temperature.
10. De-mask and commission.
Minor Scuffs
Occasionally sheets are damaged during handling, erection or
in use. It is not necessary to treat the affected area unless the
paint surface is visibly damaged.
Scratches Where the coating has been scratched down to the substrate,
the affected area should be treated with suitable touch-up paint
in accordance with the paint company’s recommendations. It is
important to ensure that the applied paint is no wider than the
original scratch. To achieve this, the paint should be applied with an
artist’s or child’s medium to fine paint brush. Touch-up paints are
by definition air drying, therefore, over the years they will change
colour differently from the original stoved coating. For this reason,
it is good practice to keep the applied area as small as possible.
Over-paintingExternal Sheets: Surface preparation and over-painting of
cladding should be carried out by specialist contractors using
approved maintenance paints.
Kingspan CLEANsafe 15 (internal liner): It has been designed
for easy over-painting. When over-painting is deemed necessary,
the panels or trays should be cleaned as explained under
“Cleaning Procedures” and painted with brush, roller or spray
using a standard household undercoat and finish system.
Cellulose-based paints should not be used.
Treatment of Edge CorrosionCorrosion at the edges of the profiled steel cladding should be
rectified as described below.
1. Cut and remove, or abrade, any loose organic coating back
to a firm point.
2. Remove all white and red rust by sand blasting or by abrading
to bright, firm metal, ensuring that the surface is not polished.
Thoroughly clean and dry these surfaces before applying the
specified materials as directed by the recommended paint
system manufacturer.
3. Coat the prepared areas with the relevant anti-corrosive primer
recommended by the paint system manufacturer.
4. When the first primer coat has dried, apply a further primer
coating so that it extends beyond the prepared area covering
the original surface.
5. Apply a top coat to the dry, primed area.

Special Care
PollutionColour coated metal sheets used on the roofs and façades of
buildings are exposed to many kinds of pollution in the air.
These, together with water and increasing amounts of UV radiation
affect the coatings. The effects are worse on those areas of the
building where impurities are not washed away by rainwater.
Some impurities may also cause internal stress in the coating
and even cracking.
From the point of view of the durability of coated sheet, the most
detrimental are knocks and scratches, in which the impurities
come into direct contact with zinc, which is easily soluble, and as a
result of which, it is rapidly consumed. In addition, a number of the
impurities absorb water, which keeps the damaged area wet longer
and as a consequence rusting is active longer.
The effect of the impurities in the air is greatest when close to
polluted industrial areas and in coastal areas. These are typically
produced from power stations burning fuels containing sulphur.
Impurities stress the coatings and reduce their useful life, so the
regular cleaning of wall and roof surfaces is an important part of the
servicing and maintenance of coatings.
Mould GrowthSome types of local environment are particularly conducive to
mould growth, i.e. areas of wet, dark, wooded surroundings or
low lying marshland. In these areas, mould will grow, even on inert
materials such as glass.
Mould growth can be removed by treatment with a basic solution
of the following ingredients, by weight, which should be available
from local chemical suppliers. Before using the first three of these
ingredients, you should refer to the manufacturers’ Health & Safety
information.
Quality household detergent / proprietary cleaner 0.5 %
Trisodium phosphate 3.0 %
5% sodium hypochlorite solution 25.0 %
Fresh water 71.5 %
Before applying this mixture, wash down the coated surface first,
as explained under “Cleaning Procedures”, then apply the mixture
to all surfaces by low-pressure spray or brush. All surfaces must
then be rinsed with cold water within twenty-four hours. Most
Kingspan coating formulations have been specifically developed to
resist fungal growth, therefore, in most areas of the UK and Ireland,
this should not arise.
