HOW TO USE THE CATALOGUE

1. Identify the JCB hose assembly you require by the JCB part number (which in most cases should be stamped on the couplings of the old hose assembly) and refer to the contents page for the correct section.

2. If this is not possible, the hose assembly part number may be able to be identified using either the CD-ROM or Microfiche.

3. Alternatively, establish the bore size of the hose and refer to the contents page for the correct section.

THE RANGE

This catalogue covers JCB low, medium,high and extra high pressure hydraulic hoseassemblies.Sizes from 1/4” through to 11/2” bore hose.

Note: There are certain hoses which areused in safety critical applications and havenot been included in this catalogue. JCBDealers must not attempt to make thesehoses.

HOSE ASSEMBLY

The following outlines the procedures forassembling a hydraulic hose to approvedJCB standards. If you are in any doubt as to the exactmethod of making a hose refer to the fullinstructions in your equipment manuals.

1. Select the correct hose bore diameter, measure and cut the hose to the required length.

2. If required, skive both ends of the hose,ensuring that the correct size Mandrel is used to obtain required skive length.

3. Fit and crimp one coupling ensuring that the correct Die Sets are used and that crimp dimensions are accurately set.

4. If required fit Polyurethane sleeving, wire guard etc. over hose.

5. Fit the second coupling to the hose andset the Phase Angle if required.

6. Crimp the coupling onto the hose.

7. Pressure test the hose to the specified test pressure if necessary.

8. Engrave the Part Number and distributor identification onto hose tag and attach to the completed hose assembly.

9. Fit end caps to the hose assembly.

The hose is now ready

HYDRAULIC HOSE ASSEMBLYIn order to make a JCB Quality Approved hoseassembly the following procedure should befollowed:

CUTTING THE HYDRAULIC HOSEEnsure that the machine is firmly mounted on a flatsurface using 12mm bolts through holes (A) in baseplate (Fig 1)

The Hose Cut Off Machine is designed specificallyto cut JCB rubber hose and should NOT be usedfor any other purpose.The machine should NEVER be used without ALLthe guards being in position.Keep hands and loose clothing away from the bladeat all times.

1. Refer to this catalogue to determine the correctdiameter and pressure rating for the hoseassembly you are making.

2. Accurately measure the cut hose lengthrequired for the hose assembly being produced.

3. The two pins (B) in the hinged table (C) at thefront of the machine, should be inserted intothe symmetrically opposite pair of holes whichhold the hose to be cut firmly, without causingexcessive bend.

4. Position the hose with the cut mark opposite the blade. (fig 2)

5. Switch the machine on by rotating button (D). 1 = ON. 2 = OFF

6. Push the hose onto the blade using ONLY thehandle (E), maintaining a firm even pressure without generating excessive heat. KEEP HANDS AWAY FROM THE BLADE

7. Continue pushing until the hose is fully cutthrough.

8. Smoke will be produced by the cutting blade when the blade is becoming blunt and requires sharpening or replacing.

9. When the cut is completed allow table (C) toreturn to its start position and switch off themachine.

10. When not in use the machine should beswitched off and the handle secured with thehook on the blade guard.

SKIVING THE HOSESome hose assemblies made by JCB Dealers willuse “Skived” hose. Skiving the hose meansremoving the outer layer of rubber from the endsof the hose.

This is done on some hose sizes where theapplication involves high impulse loads, requiringthe coupling to grip the wire directly.

The following JCB Specification hoses should never be skived:1⁄4” (606/00120 series), 1⁄2” (606/20320 series)3⁄8” (606/00220 series), 5⁄8” (606/20420 series)

To determine whether or not other hoses needskiving before attaching the couplings, refer to theCrimp Data for the appropriate hose and couplingcombination.

The Skiving tool is designed to cleanly remove therubber outer cover and expose the reinforcingwire for a range of hoses.

To enable the tool to be set accurately, a numberof setting collars are included, with the skivingmachine which when used with the appropriatesized mandrel will ensure a swift clean skive.

If the hose is being correctly skived, the wirereinforcement in the hose should become clearlyvisible but should not have been damaged by thetool.

If the wire is not visible, then the skive is not deepenough.

ELECTRIC SKIVING MACHINEUnscrew the thumb screw andremove the cylinder guard.

Select the correct size mandrelfor the hose to be skived. Thehose size is stamped on themandrel eg. 12 = 3⁄4” bore size.

N.B. When skiving 24 sizehose (11⁄2” bore), the sockethead cap screw locating thecam follower (see spares list)into the groove on the back ofthe knurled back plate shouldbe relocated in the alternativethreaded hole.To do this first unscrew theassembly from the CuttingHead Rotator.

Screw the mandrel into thethreaded hole “finger tight”.

Select the appropriate settingcollar (refer to the chart in thecrimp information).

Slide the collar onto themandrel until the outsidediameter is immediately underthe cutting edge of the blade.NB. The collar is only a guide.

Rotate the knurled back platerelative to the body, until theblade just comes into contactwith the setting collar.

Insert the tommy bar into thetop of the mandrel and tighten.Check that the cutting edge isjust touching the outerdiameter of the setting collar.

Remove the tommy bar andsetting collar

Replace the outer guardtogether with the thumbscrew.N.B. When skiving 11⁄2 ” borehose, use the larger of the twoguards provided.

Push the bore of the hoseonto the mandrel until thestop is reached, using a slightanti-clockwise movement, thengripping the hose lightly pressthe foot control pedal. Thecutting head will rotate in ananti-clockwise direction.

Slowly pull back the hoseapplying even backwardpressure and so skiving therubber of the hose. Thisoperation may be repeated asnecessary to ensure a cleanskive.

When a clean skive has beenestablished, remove the hosefrom the cutting head andrelease the foot control pedal,thereby stopping the rotatinghead. The skiving operation isnow complete.

Insert the tommy bar into thetop of the mandrel and tighten.Check that the cutting edge isjust touching the outerdiameter of the setting collar.Remove the tommy bar andsetting collar, and replace theouter guard together with thethumbscrew.Note When skiving 24 (11⁄2” bore) hose, the guardshould not be refitted.Thewhole body should now bescrewed onto the brace, andthe tool is ready for use asfollows:-Hold the hose in a vice withapproximately 5” projecting ata convenient angle.

Push the mandrel into thebore of the hose, turning thehandle of the brace,maintaining a light forwardpressure.

When the tool cannot bepushed any further into thehose, it should be retractedwhilst continuing to rotate thebrace.

The rubber cover should beremoved cleanly down to thewire braid beneath. Thereshould be no rubber left onthe wire braid. The wire braidshould not be damaged. Theoperation is now complete.

HOSE CRIMPING FOR TWO PIECE COUPLINGRefer to the Operating Instructions supplied withthe Crimping Machine.

Follow the Operating Instructions (supplied withthe crimping equipment) for the setting up of theequipment and setting the crimp data.

When crimping two piece couplings always use DieSets which have a straight crimp face as opposed tothe Die Sets which have a chamfer at both ends ofthe crimp face which must be used for crimpingone piece couplings.

FITTING THE COUPLING TO THE HOSE .

The Coupling comprises two parts:-A) The Shell

B) The Insert

First, push the shell onto the hose as far as it willgo. Then push the insert into the bore of the hoseuntil the first shoulder is against the end of thehose.Position the Shell so that when it has been crimpedit sits between the first and second shoulders onthe insert.

Insert the hose and coupling through the bottom ofthe Die set and position the coupling so that thewhole length of the shell is covered by the Dies.

Follow the rest of the procedures as shown inOperation Instructions supplied with the CrimpingMachine.

Before attaching the second coupling to the hose,check whether or not the hose requires the fittingof any additional protection or a Phase Anglesetting. If the hose assembly requires any of theseitems, the following procedures should befollowed:

POLYURETHANE SLEEVINGSelect the size of sleeving required for the size ofhose being assembled (See list of sundries) and cutto the length stated for the hose assembly.

Slide the sleeving onto the hose and over thecoupling shell, so that the shell is fully covered bythe sleeving.

Select the appropriate sized Sleeving Tie. Tie it around the end of the Polyurethane Sleeving, so that the sleeving is tightly held between thecoupling shell and the tie.

Cut off excess length of the tie so that it is flushwith the end of the clip.

Attach the second coupling to the other end of the hose.

WIRE GUARDSelect the size of wire guard required for the sizeof hose being assembled (See list of sundries) andcarefully cut to the required length. Slide the guardonto the hose.

Except where otherwise stated, all wire guard isthe full length of the hose.

When assembling hoses of 5⁄8” bore or smaller,where the two piece coupling is used, the wireguard should be long enough to cover the shell ofboth couplings when the hose has been assembled.

When assembling hoses of 3⁄4” bore or larger,where a one piece coupling is used, the wire guardshould not cover the coupling shell.

HOSE CLAMP FERRULESIf the hose assembly requires the fitting of a “HoseClamp Ferrule” it should be fitted as follows:

Slide the Hose Clamp Ferrule onto the hose to therequired position (The position measurement istaken from the centre of the ferrule).

Insert the hose between the die sets of thecrimping machine (use the same die set as used forcrimping the couplings).

Position the ferrule so that the top of it is levelwith the top of the dies.

Carefully crimp the ferrule. It is only necessary tocrimp the ferrule tight enough so that it cannot be slid along the hose.

Do not crimp the hose to the point where thegauge pin is level with the top of the gauge (11⁄4” Manual Crimper) or the limit switch stops the machine (11⁄4” & 2” Electric Crimpers).

PHASE ANGLE SETTING

The Phase Angle of a hose assembly refers to thepositions of the Couplings relative to each other.

It is measured in the anti-clockwise direction fromthe centreline of the first coupling when it is heldat the 3 o’clock position looking along the assemblyfrom the first coupling towards the secondcoupling.

To set the phase angle, crimp the first couplingonto the hose.

Then push the second coupling onto the hose androtate it to the required position before crimpingit.

IDENTIFICATION TAGS

Having assembled a replacement hose for a JCBmachine it is necessary to attach an identificationtag to it in order that:-

A) should it ever need replacing again it can easily be identified by a JCB distributor, and also

B) in the unlikely event that the hose fails due to faulty materials or incorrect assembly, it is possible to identify which JCB Distributor assembled the hose.

The hose should be identified with an alloy tagonto which should be engraved (either scribed or stamped):

A) the hose assembly Part Number eg. “613/46600”, and

B) the initials of the JCB distributor or other suitable mark to uniquely identify which distributor has produced the hose assembly.

Once the hose assembly is complete, the ends ofthe hose must be fitted with plastic End Caps toprevent the hose becoming contaminated.

The 5 specifications available from JCB Service willsatisfy almost all JCB hose requirements.

HOSE LENGTH

JCB Service supply bulk hose in a range of lengthsfrom 10m to 50m in order to suit needs of all sizesof Dealer.

When ordering bulk hose, substitute the lastcharacter of the Standard number for 1, 2 or 5depending upon the length of hose required eg.

606/- - - - 0 = Series Number
