Improvements in buildingblock demand in 2011more than wiped out in thecurrent yearDemand for building blocks increased slightly in both 2010 and 2011.However, the market in the current year is likely to be lower by around6%. This will more than wipe out the gains of the previous two years.This is one of the conclusions of BDS Marketing's latest report on theindustry entitled 'Estimated market shares of concrete block companies inGreat Britain'.

Blocks suppliers have benefitted from an increase in popularity oftraditional wall construction using blocks, and a return to building morehouses rather than flats, which require more units for each dwelling.However, whilst some markets in the private sector are showing a degreeof improvement in the current year, output in the public sector continuesto struggle. BDS has also identified an increase in stocks held by blockmanufacturers, particularly in the aircrete sector. This will put pressure onmargins as companies attempt to reduce stock levels.

These trends are analysed in the BDS report which also estimates theoutput of each of the 100 block plants operated by around 50companies in the industry.

The consultancy estimates that Tarmac continues as the largest blockcompany in the industry, followed by Hanson and H&H. Together, thesecompanies make up nearly 40% of industry output. Other majorcompanies in the blocks sector are Aggregate Industries and Cemex.However, the larger companies have been losing some market share -four block plants have been closed recently. Other major blockmanfacturers are independent companies relying on the sector for muchof their business. These include Plasmor, Stowell, S. Morris and Lignacite.

BDS continues to believe that industry fortunes will start to pick up during2013. Recovery is expected to be slow, and will be from an historicallylow level. Government attempts to increase infrastructure spending willstart to benefit the industry. Disposable incomes have begun to stabiliseand a degree of consumer confidence will help the sector from next year.

Over the next three years, BDS is forecasting an increase of around 10%in demand. However, by 2015, demand for building blocks is stillexpected to be 40% lower than it was in 2007.

Burners purchased by major quarrying companies,including Cemex UK, Midland Quarry Products andEurovia Infrastructure, have proven very successful,providing the savings projected by the ABS team,headed by Ian Lewis, Design Engineer. Cemex UKpurchased the first Vulcan burner at the beginning of2012 and has reported consistently low fuel figuresthroughout the year. Cemex also achieved a 0%breakdown rate on the burner system andsubsequently placed an order for another Vulcan V16burner to be installed at their site in Birmingham.Continuing the strength of the Vulcan range, ABSreceived an order for eleven duel fuel and natural gasburners for Aggregate Industries UK in December2012 with the first installations underway!

The Vulcan burner installed April 2012 at Eurovia,Ipswich is providing fuel savings of 30%, according tosite manager Colin Adams, who says: “We've beenthoroughly impressed by the overall efficiency,effectiveness and reliability of the Vulcan Burner whichis enabling us to reduce our energy costs andcontributing to our overall competitiveness.”

The company has also attracted business from othersectors including sand drying and has supplied aVulcan V6 Burner to Kinegar Quarries, Berwickshire,which quarries high-grade aggregates for gritting andde-icing operations. It installed the Vulcan Burner tohelp its export activities in Scandinavia and CentralEurope.

Another important customer for Vulcan Burners is theEmerson Group in Northern Ireland, which chose theVulcan payback scheme for a V6 burner for its sanddrying plant at Craigavon, according to Uel Parr,divisional manager at Emersons.

Emersons was offered a payback plan for the VulcanBurner which enabled them to use the savings theyachieve to fund the burner. This approach shows theconfidence ABS has in the performance of its VulcanBurners.

Mr Parr says: “The Vulcan Burner has enabled us topayback the purchase cost from the monthly savingsmade on fuel usage. After the installation, we couldclearly see the efficiency of the product from the fuelfigures we are achieving. We are delighted andpleased that we made the right choice in upgradingour system with a Vulcan Burner.”

Vulcan Burners were also launched successfully atmajor international exhibitions last year includingIntermat, Paris, Hillhead in Derbyshire and Bauma inShanghai and attracted significant inquiries. Thelaunch in China led to a series of orders there fromconstruction contractors around Shanghai.

Recent innovations developed by thecompany include a RAP system which canbe retrofitted to an existing asphalt plantdrying facility, eliminating the need topurchase a specialist RAP dryer. Trials haveproduced encouraging results that include adoubling of recycled asphalt.

BioWatt to design and build enclosedcomposting facility for Wakefield Council,supporting the Shanks Group in a £750 millionPFI contract BioWatt Engineering, specialists in the design and build of organic treatment facilities, hassecured a significant contract with the Shanks Waste Management Limited to create an enclosedcomposting facility which will process green waste as part of a £750 million PFI contractawarded by Wakefield Council.

The facility, due to be completed during 2015 will have the capacity to handle 25,000 tonnes a year of green wastefrom the council's collections and household waste recycling sites, to produce a range of composted products for beneficialuse.

BioWatt CEO, James Lloyd said: “We are immensely proud to be working alongside Shanks Group and their selectedcontractors to deliver this landmark project. This gives BioWatt the opportunity to demonstrate our environmentalengineering capabilities with what is a uniquely designed plant and process.

“The contract represents an important milestone for BioWatt Engineering as our first design and build contract, just fourmonths after the company's formal incorporation. This will cement our position as a leading supplier of complex integratedengineering projects in the AD and composting sector. We are confident that the next few months will be equallyrewarding as a number of projects are nearing the latter stages of development.”

This contract follows swiftly from a framework agreement BioWatt announced in December to provide agri.capital S.a.r.l.,Europe's largest biogas developer, with an immediate presence in the UK, investment and acquisition opportunities, and torepresent the companies' interests in the important and rapidly growing anaerobic digestion and biogas fields. The deal isprojected to bring £500m of inward investment to the UK biogas/ renewables sector over the next five years.

Jacqui is responsible for all group activitiesrelating to sales and product distributionchannels at the engineering firm, as well assetting and executing the company's marketingstrategy. In addition she is a member of theMiller International Board and a shareholderalongside her two siblings.

Miller was established in 1978 by Jacqui'selder brother Keith, their brother Gary alsojoined in 1979 and she completed the siblingteam in 1981. From humble beginnings as amobile welding service based in an allotmentshed, the business has grown to become an

internationally renowned manufacturer of innovative ground breakingproducts, providing significant cost savings to its worldwide customerbase.

As a committed, determined and inspiring businesswoman, Jacqui takesher responsibilities to the business and its brand very seriously. JCB Diggers tohelp unearthburied wartimespitfiresDIGGERS made by Staffordshire-based JCB are about to embark ona mission to help recover Spitfirewarplanes designed by one of thecounty’s most famous sons andbelieved to be buried in Burma.

The unassembled planes are thought to havebeen hidden in the ground by Americanengineers across three sites as World War IIdrew to a close.

Now a bid to excavate for crates thought tocontain more than 30 of the Spitfires is aboutto get underway at Rangoon InternationalAirport and JCB is providing a 20 tonneJS200 tracked excavator, a 22 tonne JS220tracked excavator and a 3CX Eco backhoeloader to complete the job.

The company is also despatching the TeamLeader of the world famous JCB DancingDigger display team, JCB Demonstrator OliverKeates, 31, of Cheadle, Staffs, to operatethe machines and offer expert advice on thedigging operation.

JCB was founded by renowned engineerJoseph Cyril Bamford in a lock-up garage inUttoxeter, Staffordshire in October 1945 and

under the leadership of his son, Chairman Sir Anthony Bamford, it hasgrown into the world's third largest manufacturer of construction equipment.

It is another great Staffordshire engineer, Reginald Mitchell, who is famousfor designing the Spitfire. He was born in 1895 in Kidsgrove,Staffordshire and educated at Hanley High School, Stoke-on-Trent.

Sir Anthony Bamford said: “Reginald Mitchell put Staffordshire on the mapin the 1930s with the design of the Spitfire so it's very fitting that JCB, amodern day innovator and engineering company based in the county,should be providing the excavators to dig up the planes.”

Oliver Keates, who has worked for JCB for 14 years, said: “I'm excited atthe prospect of being involved in this project. It's going to be thrilling to beat the controls of JCB machines attempting to unearth a Spitfire.”

Newcastle-under-Lyme businessman Julian Mitchell, who is Reginald'sgreat-nephew said: “I'm delighted that JCB is involved in helping recoverthe Spitfires. Staffordshire is a great manufacturing county and I'm sure mygreat-uncle would have been pleased that a modern-day Britishengineering success story was playing such an important role in thisproject.”

The dig is getting underway after a 17 year search for the Spitfires led byaviation enthusiast David Cundall. Award-winning on-line games developerWargaming is funding the efforts to recover the buried Spitfires.

The JCB 3CX backhoe loader is the world's most versatile piece ofconstruction equipment and is one of the biggest selling machines thanksto its ability to load, road and excavate. It weighs in at eight tonnes, hasa top speed of 40kph and a bucket capacity of 1 m3. JCB has mademore than half a million backhoes since 1953.The JS200 trackedexcavator being used in the dig weighs in at 20 tonnes and is poweredby a 172hp engine and can dig to a depth of 6.6 metres (21.8 feet).

JCB is supplying the machines through its dealer in Burma, RMA ServicesCo Ltd. Based in purpose-built facilities in Yangon, the company is alsoproviding logistical and service support.

JCB's Oliver Keates isheading for Burma wherehe will be leading theexcavations for more than30 unassembled WWIISpitfires thought to beburied at RangoonInternational Airport.

Having recently invested in a new£3 million state-of-the-artrecycling centre (MRF) in Hitchin,Hertfordshire, Winters Recyclinghave again chosen Precia-Molenas their preferred supplier andinstalled a VS400S Precia-Molenweighbridge. Committed to reducing theimpact of waste in the South East it wasessential that they could depend on arobust and accurate weighbridge thatwould take the strain and have found thenew 15 metre long, 50,000kg capacity,VS400S up to the daily task of weighing allincoming and outgoing traffic (includingdespatch of all C&D material from the MRFfor crushing off site) through the busyrecycling centre.

Wheeldon Brothers run four waste andrecycling transfer stations in GreaterManchester which together process 120,000tonnes of construction and demolition (C&D)waste and commercial and industrial (C&I)waste every year. The processing of thismaterial leaves behind around 120 tonnes oftrommel fines each day which were sent tolandfill.

Wheeldon Brothers recognised that risinglandfill tax and disposal of trommel fines couldbecome an issue for the business after a trialin Yorkshire by the Her Majesty's Revenue andCustoms (HMRC) found that some wastetransfer sites were failing to process materialto a level suitable for the lower rate of landfilltax. (Landfill tax on trommel fines below 8mmqualifies for a lower rate of landfill taxcurrently at £2.50 per tonne.)

It meant that this material would have to bedisposed of at the standard rate of landfill tax(£64 per tonne), thus becoming extremelyexpensive.

Wheeldon Brothers came to Worsley Plant asthe sole supplier of the Max X Tract densityseparator because it is unrivalled in its abilityto extract material with a market value. It cantherefore significantly reduce costs for thebusiness whilst generating revenue through thetrading of recovered materials. It also allowsWheeldon's to demonstrate its commitment tosustainability and shows customers that theirwaste is being dealt with responsibly.

Working with Worsley Plant

Worsley Plant recommended the installation ofboth the Flex X Tract and Max X Tract densityseparators in order to safeguard against risinglandfill tax. Together the machines canseparate out material of value to generaterevenue for the company whilst reducing thevolume disposed of in landfill.

Recycling

Wheeldon Brothers get theMax X Tract Treatment

The Flex X Tract separates out fines less than 8mm. This material isused as cover material at landfill sites which makes it suitable for thelower rate of landfill tax. Typically, around 30% of C&D waste can betreated this way.

The Max X Tract separates out heavies of 8-40mm, lights and scrapmetal, much of which can then be traded as commodities.

Heavies

• Typically amounts to 60% of material recovered Includes bricks, stones,glass, porcelain and scrap metal. Known as 'clean hardcore', thismaterial can be sold for around £5 per tonne.

Lights

• Typically amounts to 6% of recovered material Includes paper andplastic landfilled at standard rate but low weight so low cost.

Scrap

• Typically amounts to 4% of recovered material. Sold for around £150per tonne.

The efficient use of resources can create jobs, save valuable and finiteraw materials and dramatically reduce emissions. For example, usingrecycled aluminium over primary ores in aluminium production cuts carbonemissions by 95% as well as saving energy.

Results

Wheeldon's has reduced its disposal costs by over 90%.

This has been achieved through:

• Reduced waste to landfill which means less financial outlay in terms oflandfill tax extra revenue generated through sale of recoveredmaterials, including 'clean hardcore' and scrap metal. Due to thesesavings, the cost of the Max X Tract density separator has beencovered within three months of installation.

How it works: Max X Tract

• The Max X Tract is designed to separate materials less than 100mmgiving the customer higher value materials and reducing the amount ofmaterial going to costly landfill.

• It uses industry leading, patented separation technology, is compactand can be easily integrated into existing systems.

It extracts materials in different ways to achieve better results than otherdensity separators. For example, metals are magnetically pulled out of thematerial stream.

It can process 100 tonnes per hour to recover compost, metals, wood,plastics and organics.

It results in clean high quality products which can be returned to thecomposting process, used as biomass fuel, or to be sold on as secondarycommodity materials.

A £2.5 million investment in a Materials Recovery Facility at Binnegar Eco Park, near Wareham, by leadingrecycling and resource management company SITA UK, is providing opportunities for regional businesses to recyclemore effectively and has created new jobs.

The new Materials Recovery Facility can accept and sort dry mixed recyclables, such as cardboard, paper, plastics,cans, polythene and textiles. Local businesses looking to improve their carbon footprint and reduce their landfill taxburden, are urged to get in touch with SITA UK who will undertake a free waste audit for them.

Steel specialists Abraservice UK, formerlyknown as IMS UK, have extended their rangeof Creusabro materials with the introduction ofCreusabro Dual, a new, advanced, highperformance grade of abrasion resistant steeladditionally alloyed with a high titaniumcontent of 0.6%. With its outstandingproperties, this innovative grade of material isideally suited for parts in applications withsevere sliding wear conditions where chromecarbide overlay plate has been used for manyyears such as chutes in the quarrying industryand chutes and screens used within glass,wood, tyre and metal recycling processes.

However, unlike weld overlay plate CreusabroDual can be welded, drilled and machinedand undergo standard processing such asbeing rolled, formed and fabricated. Creusabro Dual's unique properties have beencreated through an innovative metallurgicalconcept, based on a specific chemicalanalysis and heat treatment procedures basedon oil quenching, rather than the moretraditional water quenching method. Oilquenching reduces the level of the residualstresses encountered within the plate, resultingin outstanding extra wear resistance andsevere abrasion resistance combined with ahigh impact cycle load. Granulation CapacityIncreased at REGAINRecycling & PlasticsFollowing the commissioning of a Zerma 800 heavy dutygranulator at REGAIN Recycling & Plastics site at Rainhamin Essex, capacity has been increased by up to 5,000Tonnes per annum.

With a name plate capacity of circa 1,800kg per hour and completewith air classification for dust removal, the new granulator providesincreased opportunity for REGAIN Recycling & Plastics to access andrecycle rigid plastic scrap arising in London and the South East.

Historically, scrap materials arising in this locality would have requiredtransport to the REGAIN Polymers site at Castleford, West Yorkshire whichoften proved uneconomical. Installation of granulation capacity atREGAIN'S Rainham site will therefore facilitate delivery of additionalfeedstock to its compounding business in Yorkshire.

Commenting on the increased granulation capacity, Mark Roberts,Technical Sales Director at REGAIN Polymers, says: “2012 continues tobe a milestone year for REGAIN as investment in our businesses, as wellas that in the industry generally, continues to gather momentum.

Tong Quarry Ltd is a family businessthat has owned and operated TongQuarry near Bacup, Lancashire since1992. Supplying the North West of the UKwith gritstone, screening operations are at theforefront of processing operations, making itessential that machines are productive andreliable in operation. With a desire toupgrade an existing machine (SandvikQA330) which was three years old,Operations Director - Jim Laycock recentlyvisited the Hillhead 2012 exhibition to viewall the machinery currently available on themarket.

Build quality:

After viewing the range of mobile crushingand screening machines at the show Jimvisited the APR stand and was very impressedwith the McCloskey S Series range ofscreening machines on show. In particular henoted that the build quality and designfeatures put this machine ahead of thecompetition, especially the cross conveyor forthe top deck oversize and the amount of roomin the engine compartment illustrating howeasy it was to access the engine for servicing.

After much discussion at the show Jim invitedAPR to Tong Quarry for further consultation,and subsequently placed an order for aMcCloskey S130 Tripledeck (TD) Screener.

through the Rotomax the scrubbed aggregates are discharged onto theintegrated dewatering screen where they are sized into the final productgradings. These are subsequently stockpiled by three 15m mobileconveyors. The waste water from the AggMax containing the finesliberated by the scrubbing process is returned to the M2500.

The 0-6mm material is washed on the M2500 to produce a 0-4mmwashed sand and 4-6mm grit which are stockpiled via two integratedwing conveyors. The 0-6mm material is delivered to one side of a splitdewatering screen where the 0-4mm sand falls through to the sand plantsump while the 4-6mm material is dewatered. The 0-4mm material is thenpumped to the hydrocyclone where the 0-63 micron material is removedand the remaining material is discharged onto the dewatering screenbefore being stockpiled. The waste water from the sand washing phase isthen discharged to settling ponds. “By minimising the fines content withinour final sand product we are able to increase the efficiency of ourconcrete production and also produce a very high quality concreteproduct” says Stuart Dodd.

The M2500 and Aggmax combination was chosen by Grange Quarryfor this project as a result of the modular nature of the equipment whichallows for quick set-up on site and also a small plant footprint. “The abilityfor us to get up and running very quickly was crucial in our decision toinvest in the new plant” says Stuart Dodd. “We acquired the rights toextract at Kelhead quarry in June and were producing material by the endof October.”

A new modular washing plant hasallowed Grange Quarry to increasethe efficiency of their concretemanufacturing operation byeliminating the requirement to buyin washed sand and aggregates.The new plant is situated at Kelhead Quarrynear Annan in Scotland and includes theM2500 E4 mobile washing plant andAggMax 83 portable logwasher. Operationalsince October 2012 the new plant has acapacity of 200 tonnes per hour and isprocessing 0-75mm limestone conglomeratematerial to produce a 0-4mm washedmanufactured sand as well as 4-6mm gritand three washed aggregates - 6-10mm,10-20mm and 20-40mm. The 40-75mmmaterial is crushed and fed back to thewashing plant.

The efficiency gains have come fromeliminating the requirement to buy in washedsand for use in the concrete plant operatedby Grange Quarry at Kirkburn, Lockerbie.“Before we bought the CDE plant we werebuying in large quantities of washed sandfrom various sources and we are now able toproduce this material ourselves” explainsStuart Dodd, Managing Director or GrangeQuarry Ltd. “The washing plant has alsoallowed us to enhance the quality of ourconcrete aggregates which has not onlyintroduced efficiencies to our productionprocesses but further improved the quality ofour concrete products.”It was the introduction of the AggMax systemthat enabled Grange Quarry to produceconcrete specification aggregates from thelimestone conglomerate material at KelheadQuarry. The clay present within the feedmaterial required an attrition system whichwould effectively separate the clay from thelimestone aggregate material. “We went tosee the AggMax system in operation on aC&D waste recycling project for MalcolmConstruction in Irvine in July of this year”explains Stuart Dodd. “This demonstrated tous the capability of the machine to effectivelydeal with the clay in our material.”The feed material is delivered to the M2500initially where initial screening separates the0-6mm sand and grit fraction from the6-40mm aggregate material. This aggregatematerial is then delivered to the AggMaxwhich includes the Rotomax RX80 logwasherand a triple deck dewatering screen on asingle chassis. Once the material has passed

Reaching Target Zero doesn't have to cost the earth

The extractives and minerals processingindustries have taken health and safetyby the horns and addressed it head on.With the aspirations of the MineralsProducts Association to achieve TARGETZERO and ZERO harm, it is vital thatthose organising training understand howto achieve complete workforcecompetence.

A helping hand

Mentor delivers training under the MPQC operatorcompetence scheme for a multitude of mobileplant, supporting those who want to build the kindof safe, efficient and effective workforce that willhelp industry reach TARGET ZERO.

It is clear that operator training is a must but in thistough economic climate it can be difficult to makeit a priority with diminishing budgets. With this inmind Mentor regularly works with it's customers toensure that training schedules are as lean in costas they can be without compromising on courseduration or quality. Mentor recommends thefollowing seven steps to ensuring companies getthe most out of their training budget.

Step 1 Complete a skills gap audit - find outwho onsite is required to operate theequipment and whether they have hadany experience of using it. Always findout the role of the operator and theequipment in the business to allow you tomake informed decisions when organisingthe relevant training courses. For instance,is the excavator used for basic cleaningduties, is it working to load vehicles or isit stationed at the quarry face?

Step 2 Assign the relevant training/assessment category to each operator- using the below categories of trainingrequirements

Novice - never used the equipment before.

Experienced - has operated the equipment but hasnever received formal accredited training.

Conversion - holds a valid licence / certificate oftraining on an item of equipment that has similaroperational methods and requires transfer of skillsor is required to operate a larger category of thesame equipment.

Refresher Re-Assessment - has operated andheld a certificate / licence for the operation of theequipment previously but would benefit from atraining update and assessment.

Assessment Only - operates the equipment on adaily basis as part of their main job function andholds a valid licence of operation which is comingto its expiration date.

Step 3 Training and Assessment Plan - puttogether a plan for training andassessments or speak to your chosentraining provider about your requirementsand see if they can organise a schedulefor you.

Tip - Wherever possible make sure training is fitfor purpose and relevant to the job and theoperational requirement for the machine. Acommon mistake is to organise training thatincludes a multitude of equipment operation youroperators are never going to need; ensure thetraining is geared towards the way they utilise theequipment. Be realistic and keep it relevant.

Step 4 Ensure operators are trained to adoptfuel-efficient, cost-effective methods -Training courses should improve operator,machine and cost efficiency withoutlowering productivity. Step 6 Keep training records - for eachequipment operator and be able to showwhat initial training has been provided -your training provider should also be ableto assist with this.

Important Reminder - If you are an internal orexternal training company you must be able todemonstrate what has been taught during training.Keep master copies of training documentation foreach course with any lesson plans and testingpaperwork.

In order to be able to produce and supply such a wide variety of stone and aggregate, for such a wide variety ofapplications, Barrack Hill Quarries has invested in a variety of equipment, from a cross section of the leadingconstruction equipment manufacturers. The common denominators for the equipment being that it has to be tough,hard wearing, efficient, minimise negative environmental emissions, possess the highest standards of health & safety,and contribute to the overall efficient productivity of the business operation. Thus the range of equipment nowoperated includes a range excavators from 13 to 100 tons, dozers, dumpers ranging from 1 ton upwards (both rigidand articular), a tracked crushing and screening train, as well as individual scalpers, screens (double and triple deck)and crushers.

Some of the newest equipment invested in has included some of the latest developments in Sandvik Construction'srange of tracked crushers and screens. engineers who also know us and what we expect fromthem. For instance, we took one of the very first L150loading shovels into the fleet some seventeen years agoand ran it for 25000 hours on the original engine. Itjust proves that if you have a good product andmaintain it properly then you get good service inreturn,” he continued. Equipped with Stage IIIB compliant engines both theexcavator and loading shovels are designed with fuelefficient and fuel saving features in mind to boostproductivity whilst reducing the amount of carbonemissions. For example with the excavator, the engineis ideally matched to its automatic sensing modehydraulic system and features an automatic idlingsystem that reduces engine speed when the levers andpedals are not activated - aiding fuel efficiency andlowering external noise. The loading shovels on the other hand feature a fuelefficient device known as 'eco-pedal' which encouragesthe operator to work within a certain rpm band fornormal operations. The Germangravel plant Heidelberger Sand undKies GmbH has found the right toolfor the job in Metso's new LokotrackLT120E jaw plant. The Lokotrack LT120E's good energy economyis a combination of several factors. The C120crusher with high inertia flywheels provides abalanced process, while the CAT C13 Tier4diesel with generator runs steadily at 1500rpm.

During the rental period, no unexpected stoppages occurred,” commentsHans-Jürgen Jeschke, Heidelberg's Langhagen plant Quarry Manager.

“It's really amazing how well the C120 jaw crusher processes and keepseven the roundest and large boulders inside the crusher cavity. It must bea combination of the well-designed nip angle, the exceptionally longcavity and the correctly shaped special quarry jaws,” Jeschke believes.

“There is a big difference between Metso's and our previous jaw.Actually, the old one was given the nickname 'dry fountain' by ourworkers.”

According to Jeschke, Metso's Lokotrack LT120E is clearly moreeconomical, “We are happy that the diesel-electric-driven Lokotrack alsofully meets the environmental targets set by Heidelberg Cement. Whenmoving the unit to the next site, we may be able to test the plug-in of theLokotrack to the electrical network to run it fully electrically,” he ends.

One million tons per year

The Langhagen quarry, situated outside the city of Rostock, has anoperational area of over 30 hectares. Its annual production is about onemillion tons of aggregates for road materials and asphalt mix, and sand.

The quarry processes natural sand and gravel reserves. Inside the gravel,up to 1200 mm sized boulders can be found. The boulders sized up to700 mm are crushed and screened in two stages to different sizedaggregates.

The primary crushing with Lokotrack is operated, 12 hours per day,targeting to reach aggregates size suited for the secondary crushing.

Manufacturers are responding to this by innovating and applyingadvanced engineering to develop pumps that are more efficient, run forlonger between repairs and are quicker and easier to service.

It is these challenges that have lead Weir Minerals to develop theWarman® WBH® pump, an update to the long-standing Warman® AHpump range - a common feature on quarries and mines around the worldand considered the industry standard by many operators.

It was clear that to improve the Warman AH any further, fundamentalchanges to the design were needed. As a result, the decision was madeto start from scratch and, taking nothing for granted, design a new pumpthat would out-perform the Warman AH in every way - wear life,efficiency, safety and ease of maintenance.

"We approached a few companies but none took usseriously until we knocked on Worsley's door"explains Mr Foster. "With the various products onsite and the amount of finished products achievablewe needed a variety of solutions and Worsley werethe only ones willing to help us find the rightsolutions." Worsley Plant have been instrumental ingetting Howford up and running, supplying themwith a variety of kit, they are now able to produce awide variety of soils including specialist sports soils,crushed concrete and brick and a variety ofclean washed sand and gravels. Whilstthe site is large enough toaccommodate a mobile crushingand screening plantthe company feltthat a smallersolution was thebetter option forthem. Only theconcrete needscrushing andto purchase amobile crusher,even a compactversion, wouldhave blown thequarries budgetimmediately. One assetpurchased with the quarry wasa Powerscreen three way splitscreen and this machine is stillused to segregate the materialsprior to final processing.

Worsley Plant have supplied fouritems of equipment to the quarry toundertake all their crushing, wet anddry screening requirements. All theWorsley supplied kit is being used on thecompanies other new purchases, a pair ofHyundai 14t excavators, more of whichlater.

Cost control is a major concern to allcompanies more so when thecompany is starting out on a totallynew venture. Howford Quarries are afledgling company formed to recycleinert waste into usable products andoperate from a disused aggregatesquarry on the outskirts of Hexham.The three partners behind theHowford Group originally purchasedthe land with the intention ofdeveloping it further but having over2000 tonnes of mixed soils andaggregates left on site thedevelopment plans have been put onhold whilst the removal andremediation of the site takes place.

Whilst the site was used for aggregateextraction in a previous life the previousowners had left the place covered in whatwas seen as a spoil tip. The mixed soils,concrete and aggregates were piled to aheight of approximately 5m right across thesite and the initial thought was to remove thematerials to landfill. Upon closer inspectionthe company decided there was a possibilitythat the materials could be processed resultingin an income rather than costing a fortune tosend to landfill.

Operating a new venture and on such a smallscale meant that a purchase of mobilecrushing and screening equipment was goingto be needed to complement the companiesexisting small fleet of earthmoving equipment.Company Director, Roy Foster was already inthe construction industry operating acontracting and golf course building concernand it was his small fleet of JCB excavatorsthat was first used at the quarry.

The initial forays into recycling the variousmaterials with the company's JCB JS130 andAnross screening bucket were successful to apoint but with such a large stock of materialand a contract with the local council toprocess their inert waste, a more reliable andproductive solution was needed. Howford'sdirectors approached various manufacturersand dealers with a view to them coming tosite and demonstrating their wares on the siteand whilst many were prepared to sellequipment to the company only WorsleyPlant were willing to send men andmachinery to Hexham.

Crushing of concrete on site is taken care of by a MB BF60.1 crusherbucket. With a jaw opening of 600mm x 450mm the bucket iscurrently producing up to 20t per hour and is capable of producing

sizes of between 15mm and 100mm. Ideally suited to smaller scalecrushing applications the BF60.1 is also taken away to

undertake contract works for on-site crushing at customersown sites. "We still use the equipment for outside

contracts, both earthmoving and recycling." explainsMr Foster. "We have to be flexible in our

approach to keeping the machines busy!"

One of the interesting applications undertakenat the quarry is the recycling of a soil contaminatedgravel. The gravel is initially screened with thePowerscreen into two different grades after which it ispicked up by a Rotar HEX850S screening bucket. Capable ofwashing over 20t per hour the Rotar is used with varying meshsizes to produce the required size of product. The unit is capable ofdry screening the material but at Holford the material is wet screened inan old water filled pit and produces a high quality, clean product capable ofbeing used as a drainage stone or even a decorative stone. The Rotar is seen asthe ideal tool for undertaking the cleaning of this material in this method. Dryscreening of this product results in the soils still present in the gravel and whilstdry screening is possible, wet soil conditions meant that the screens wereconstantly blocking up.

Although the conditions at the time of EARTHMOVERS visit were dry, the previous few days had seenthe site deluged with record rainfalls resulting in all the materials on site being saturated. This waswere the two other pieces of Worsley supplied plant to come into their own. The company has takena Remu EP3150 screening bucket and was trailing an SBF1500 at the time of EARTHMOVERS visit.Both pieces of kit are used to final screen the material ready for dispatch and even with the materialsticking together with all the moisture both units were performing better than expected. With acapacity of 1.1m3 the EP3150 and can be specified with either 1 or 2 hydraulic motors. Offering ahuge variety of finished product sizes the spiral blade pattern is adjustable in nine stages from 0-8mm up to 0-68mm. Currently producing over 25t per hour the EP3150 is performing well aboveexpectations and is producing a highly sought after soil suitable for sports field work.

Taylor and Braithwaite and their salesman Geoff Butterfield wonthrough with a deal for a pair of 14 tonne excavators, a standardR140LC and a reduced tail-swing R145L CR. Both are dash 9 modelsand are fitted with Tier 3 Mitsubishi engines developing 121bhp andsport one the largest cabs in their class. Providing ample room foreven the tallest of operators the Hyundai cab comes in for praise fromboth Mr Foster and regular machine operator Chris Bates. Sitting tothe operators right hand the integrated 7" colour touch screen enableseasy adjustment to the required oil flows for the various attachments.Both machines are fitted with hydraulic quick-hitches the R140 with aMiller and the R145 with a Hill unit enabling the variety of units to bechanged quickly. The only downside according to Chris is the timetaken to remove and refit the hydraulic connections. "You need to bevery careful not to get grit and dirt into the couplings" explains Chris"This not only makes it harder to refit the couplings but can also leadto contaminants in the hydraulic system." Whilst both machines arepredominately used at the quarry they are also taken out to site toundertake crushing and screening operations for the company's clientbase. The compact dimensions of the machines mean they can be sentinto the tightest of sites to process even small amounts of waste,making them a more cost effective solution to mobile crushers. Bothpurchases are performing admirably and returning very good fuelfigures despite having to power the attachments on a constant basis.Operator acceptance is also high with the dash 9 cabs coming in forhigh praise from the regular operators. Both machines benefit fromHyundai's monitoring system which allows the quarry to remotelymonitor machine location, fuel consumption and hours worked. Thisfunction is particularly useful keeping a track of the machines workinghours when it is sent out to site on a self drive basis.

The REMU SBF 1500 screening bucket isequipped with two screening-blade shaftsand extra thick blade spacing to produce aparticle size of 0-10 mm. Having acapacity of 0.8m3 the SBF 1500 is currentlyproducing between 20 and 25 tonnes perhour. Unlike the rest of the range, the SBF1500 is shaped like a general purposebucket and because of the structure, it iscompatible with most tilt-rotators. Thisfeature makes it an effective and agile tooland although Howford do not operate a tilt-rotator it is something that is on theshopping list for the future!

Mr Foster confirms he is very pleased withthe company's investment and from the helpand assistance afforded by both WorsleyPlant and Taylor and Braithwaite. "Wecouldn't have progressed as much as wehave without Sean." explains Mr Foster"They have been very helpful in specifyingthe best equipment for our needs." Althoughthe four pieces of plant supplied by Worsleyrepresent a significant investment for thefledgling company, the quality, variety andquantity of materials that they producemakes them a very cost effective purchasefor the company.

A new travel device in the DX420LC-3excavator contributes to an increase indrawbar pull by 10%, a 5% increase inswing torque and a 10% increase in thetravel speed.

New hydraulic pumps and valves haveincreased main pump flow by 6%,providing a combination of higher overallpressures and hydraulic flow for increasedcomfort, travelling performance,smoothness, power and improvedattachment work.

A 9% increase has taken the systemhydraulic pressure up to 350 bar, resultingin higher lifting capabilities, faster cycletimes and higher breakout forces.

Compared to the previous model, the frontend lifting capacity has been increased by14%, while side end capacity has beenboosted by 2%. The arm/bucket diggingforces have both been increased by up to3%.

Overall, the hydraulic system on the newgeneration DX420LC-3 excavator improvesperformance and productivity, with highlyresponsive joystick controls that provideexcellent true controllability for the operator.

Increased operator comfort

A new ROPS and OPG certified cab offersmore space (+6%) for the operator. Directcontrol through the joysticks, which havenew proportional thumb wheel switchesand integrated buttons, provides precise,proportional control of attachments.

A 7-inch colour high quality visual control console offers an attractivedisplay and excellent functionality. All functions can be controlled both fromthe instrument panel as well as via a new jog/shuttle control next to thejoystick, a feature exclusive to Doosan excavators. As a standard feature,the operator has access to a new attachment select and setting function,with multiple recordable preset values.

A high-quality, heated air suspension seat reduces operator fatigue, while anew cab suspension system helps to cut vibration by 20% and reduce thenoise in the cab to as low as 72 dB(A). The cab is pressurised to preventparticles from entering the cab.

Lighting capability has been increased by 100% to facilitate working atnight. A side camera is available as an option. Other convenient featuresinclude fully automatic climate control, a USB port to play music andvideos, and more storage compartments.

Lower total cost of ownership

Compared to the previous model, the operating weight of the DX420LC-3excavator has been increased by a tonne to 41900 kg and thecounterweight has been increased by 200 kg to 8200 kg. The heavy-dutyundercarriage on the DX420LC-3 excavator features reinforced track links,track springs, sprockets and bushings. As a result, the service life of themachine has been extended significantly.

The engine bonnet is in four parts to improve serviceability and ease ofopening. Filters, valves and batteries are within easy reach for servicework. The fuel tank capacity has been increased by 14% and themaintenance intervals for the hydraulic oil have been boosted to 5000hours.

Cooling capacity has been increased by 10 to 15% compared to theprevious generation machine. The new cooling system offers separation ofthe radiator and oil cooler, plus independent hydraulic fans for the engineand oil cooler, resulting in much lower noise levels.

As well as offering more standard features than other excavators of its sizeon the market, there is a greatly expanded choice of options, including anarrow (3 m) undercarriage and a two-mode floating boom system. In theflotation mode, the boom is free to move upwards and downwardsfollowing the bucket and arm movements, whilst in the breaker mode, theboom is free to move downwards to maintain the optimum hammeringeffect.

Options for heavy-duty applications include dual pump flow for high flowattachments; a 6700 mm long heavy-duty boom and a 3250 mm heavyduty arm; a straight travel pedal; an oil-washed air cleaner; and addedprotection such as dual track guards and full length track guards.

Midlands-based Stokey Plant Hirehas praised the fuel efficiency of BellADTs after taking delivery of itsninth Bell dump truck in less than ayear.

Stokey, of Albrighton, near Wolverhampton,took its first delivery of three Tier3b-compliant Bell B40D trucks at the end of2011, and has since purchased six moreB40Ds to add to its 30-plus fleet of trucks,loaders, excavators and dozers.

The latest delivery signifies a growingpreference among Stokey customers tooperate Bell trucks due to their superior fuelefficiency over other manufacturers'machines, according to Stokey directorStewart Cox.

“Fuel consumption is extremely important,and our customers specify Bell trucksbecause of their fuel consumption,” saidCox.

“Word about the fuel efficiency of the Bellshas spread fairly rapidly. Fuel consumptionis especially important where the muckshifting work is heavy going,” he said. “Andthe other ADTs we've used in thoseconditions burn much more fuel.”

Cox said that the Bell ADTs were burning between four and eightlitres per hour less fuel than the rival trucks, and that Bell's advancedin-built GPS-based Fleetmatic management software was a hugebenefit in terms of accurate data gathering.

He added: “I'm very pleased with the overall performance andreliability of the Bell ADTs. And the Fleetmatic system is extremelyuseful for gauging productivity on both our customers' contracts andour own.

Steve Harman, operations manager for EcoSustainable Solutions, said: “We've tried oneor two other options over the years, but I don'tthink you can beat Viby in terms of buildquality. They just don't break. They are bullet-proof!

The expansion of Eco Sustainable Solutions is set to continue with theconstruction in 2013 of a £14m biomass generating station on itsexisting composting site at Parley, near Christchurch.

The company is also seeking permission to create one of the UK's largestrenewable energy parks on a purpose-built site in Dorset. The scheme isexpected to cost around £36m. Eco is also proposing to build a £7mbiogas plant which will convert 45,000 tonnes of food waste and locallysources maize into gas.

Canning Conveyor has recentlysupplied an aggregate conveyingsystem for construction work on theredevelopment of Guernsey Airport.

With planning approval granted in October2011 the £80 million contract, which is partof the Guernsey Airport RedevelopmentProject, predominately includes therehabilitation and reconstruction of the existingairfield pavements including the runway,apron and taxiways and the installation of anew surface water drainage system.

Commenced in January 2012 the project willtake approximately 2 years to complete.

Bespoke System

The bespoke system which has been suppliedon hire was designed and manufactured byCanning Conveyor for the sole purpose ofconveying incoming aggregates from ships atGuernsey Docks.

Designed to accept 200tph of -20mmaggregates the system includes a conveyormounted receiving hopper fed from a bargemounted 360° grab. Mounted centrally thishopper feeds material onto a 16 metre long,ship to shore conveyor.

This conveyor incorporates many unique features that deal with the riseand fall of the tide. The tail end of the conveyor is fitted with apneumatic tyred wheel bogie which runs on the hatch cover of the ship;the head section being mounted on a support trestle para-bolted to anew concrete pad on the sea wall. This support trestle is fitted with aslewing and pivoting arrangement which allows the conveyor to riseand fall at the tail end with the tide. A further feature allows the tail tobe lifted by the ship mounted grab and slewed around to rest on thesea wall at times of high wind or gales.

All aggregate is delivered from this conveyor onto a 50 metre longground conveyor which runs horizontally on the quay side which thenfeeds into a receiving hopper on a 12 metre long stockpile conveyor.This stockpile conveyor which elevates to a height of 4 metresdischarges into waiting dump trucks, or alternatively stockpiling materialonto the ground.

The ground conveyor is powered by a Canning SuperDrive™ motorized22kW single drive drum which is designed specifically to powerground conveyors operating in these applications, having the motor,gearbox and bearings totally enclosed and hermetically sealed inside asteel shell drum.

With an impressive track record the Canning SuperDrive™ offers manybenefits which include extremely low maintenance costs - (none, otherthan recommended synthetic oil change after 30,000 running hours)and a higher efficiency (97%) compared to approximately 85% onconventional drives.

The Canning SuperDrive™ single drive drum which provides a beltspeed of 1.6 metres/sec to the ground conveyor is fitted with ceramiclagging and includes a high tension bend pulley, jib discharge drum,loop bend drum and a primary and secondary belt scraper. Bury St Edmunds based companyBG Europa (UK) Ltd , who co-ordinate with Astec Inc topromote their range ofequipment and are stockists ofgenuine Astec parts in the UKhave recently introduced theAstec Warm Mix Green PacSystem.

With the benefits of warm mix asphaltsuch as reduced energy consumption,lowered emissions, and elimination ofvisible smoke well-known in the asphaltpaving industry, warm mix technologyallows mix to be prepared and placed atlower temperatures, typically 30˚C to50˚C lower than conventional hot mix. Toachieve this, the viscosity of the bitumenmust remain low at the reducedtemperatures. Maintaining a low viscosityat lower temperatures allows mix to flowfreely through storage, transfer andplacement equipment and is more easilyworked by hand.

Unfortunately, many technologies for warmmix production rely on additives, specialbitumen's, special procedures and/orspecial bitumen delivery systems toachieve low viscosities at lowtemperatures. These additives areexpensive and add significant cost per tonof mix.

With the introduction of the new WarmMix Green Pac System need for expensiveadditives and special bitumen's iseliminated by mixing a small amount ofwater into the bitumen to createmicroscopic bubbles. These small bubblesthen act to reduce the viscosity of thebitumen coating on the rock allowing themix to be handled and worked at lowertemperatures.

Compact with easy maintenance

The Green Pac Systemfor batch plantscomprises a bitumen foam manifoldassembly and a skid mounted waterdelivery system. With the system foam barmounted remotely from the pugmill,common problems, such as nozzleblockage experienced with other foamingsystems are eliminated.

A further benefit also allows the system tobe fitted to batch plants which have limitedaccess around the pugmill mixer.

Although the system is compact, it hasbeen designed with the plant maintenancein mind. The self-cleaning water injectorsrequire only periodic inspection and maybe removed and replaced from the top ofthe unit without removing the front cover.The foaming chambers have no movingparts.

How the system works

Bitumen is pumped to the Green Pac Systemeither from the main bitumen supply, via ametering system, or alternatively a positivedisplacement conversion kit allows bitumento be drawn from an existing bitumen weighkettle.

Water is delivered to the Green Pac Systemfrom the skid mounted corrosion freereservoir which is fitted with an automaticfilling valve that keeps the reservoir full fromthe water supply. A positive displacementpiston pump accurately meters water into the

system, with the water pump speed modulated by feedback control tomaintain the appropriate flow of water to the manifold in relation to bitumenflow is injected into the bitumen through a series of all stainless steelinjectors located above corresponding foaming chambers within the GreenPac Systemfoam manifold. Bitumen flows through the foaming chamberswhere water and bitumen are thoroughly mixed to produce mechanicallyfoamed bitumen. The foamed bitumen then flows from the GreenPacmanifold down a delivery pipe to the pugmill mixer.

Expanding the benefits

Astec says that the Double Barrel GreenSystem saves energy, eliminatingsmoke and emissions without compromising mix quality, using water toproduce foamed warm mix asphalt that is odourless, smokeless and longerlasting.

Andrew Pettingale - MD of BG Europa, commented. "The Double BarrelGreen System does not require the addition of expensive commercialadditives. Instead, the injection of water along with the bitumen causes thebitumen to foam and expand in volume. The foaming action helps the liquidasphalt coat the aggregate at a temperature that normally is in the range of110-130°C versus traditional temperatures of 150-170°C. With the GreenPac System, an operator can decrease fuel consumption 14% bydecreasing the mix temperature just 30°. In an extremely demandingconstruction project in the SwissAlps, at an altitude of around 1,700m and almost 600 m inside themountain, large chambers arebeing excavated to form the newexpanded underground center of apumped storage hydroelectricpower station that will increase thepresent power output from 480 MWto 1,480 MW. With an extremeincline of 45 degrees and a heightdifference of approximately 180 m,conveyor systems in a sub-stationare transporting 500 t of excavatedmaterial per hour, around the clock,using conveyor belts that are drivenby NORD industrial gear units.

The expansion project “Linthal 2015” isSwitzerland's largest hydroelectricundertaking. The overall output of theexisting power plants is going to beincreased from 480 MW to 1,480 MW. Anew underground pumping station willpump water from a reservoir at an altitudeof 1,860 m above sea level into a reservoirlake about 600 m higher up. The pumpedstorage power station will use this elevationdifference to produce hydroelectric poweron demand. The builder is Kraftwerke Linth-Limmern AG, a member of Axpo HoldingAG.

The power requirements of a nationalelectricity grid are subject to largefluctuations over the course of a single day.Power consumption is at a minimum atnight and typically peaks at midday and inthe evening. In Switzerland, electric poweris mainly supplied by nuclear and river-based hydroelectric power stations.Biomass and conventional thermal powerstations also make a contribution. Incontrast to nuclear and river-based plants,pumped storage hydroelectric powerstations can rapidly respond to changes indemand. The optimum interplay betweenthese various types of power generationtechnologies ensures that a reliable andeconomic power supply is maintainedaround the clock.

Pumped storage stations meetpeak demand

Unlike regular hydropower plants,pumped storage stations cannot justgenerate energy at peak times; theycan also convert excess power, whichis available during periods of lowdemand, into valuable peak-timeenergy. The demand for peak energyis continuously increasing throughoutthe entire European grid network. Animportant reason for this is the massivedevelopment of wind energy plants inthe coastal regions of the EuropeanUnion. This factor results in anincrease in the so-called stochasticenergy, which depends on randomwind conditions and therefore cannotbe reliably planned. Excess windpower generated in off-peak times canbe used to pump water back into thereservoirs of pumped storage powerstations. If there is no wind during theday, pumped storage power stationscan then cover the power deficit. Afurther reason for the increasingdemand for peak energy is theopening of the electricity market. Asconsumers can purchase power fromany supplier in a free market, powerdistribution networks must increasinglybe regulated by system services, whichensure a reliable supply.

While regular hydropower plants haveonly an upstream reservoir, pumpedstorage plants have an additionallower reservoir. Power is generatedwhen water flows from the upperreservoir into the pressure system. Thewater drives turbines, which in turnpower the motor generator. Theelectrical power which is producedthere is fed into the grid. After leavingthe turbine, the water flows into thelower reservoir. At peak times, watercan be pumped back from thereservoir into the higher altitude lakeusing excess power from the grid inorder to generate hydroelectric poweragain at a later time. Thus, pumpedstorage power stations can storeenergy in the form of water inreservoirs. Pumped storage is a well-established method of compensatingfluctuating supply and demand in thegrid network in an eco-friendly andeconomic manner.

The scope of the “Linthal 2015”project includes excavation andconstruction work for the undergroundcentral station of the pumped storagepower station and the tunnel system forthe water that provides the power.Construction of a new heavyweightdam for the higher lake will increaseits storage volume from the present 9million m3 to 25 million m3. Theexisting compensating reservoir is alsobeing expanded. Construction work isbeing carried out at different altitudesand for the most part inside themountain. The compensation reservoiris the lowest point at an altitude ofabout 800 m. The Limmernbodenreservoir with a capacity of 92 millionm3 is located one thousand metersfurther up. At an altitude of about1,700 m and some 600 m into

mountain, the heart of this giganticexpansion project is being createdwith huge excavated chambers thatwill house the four groups ofmachinery for the new 1,000 MWLimmern pumped storage plant. Theunderground station consists of a 150m long, 30 m wide machinerychamber with a maximum height of 53m and a separate transformer vaultwhich is about 130 m long, 20 mwide, and 25 m high. This centralstation creates the link between thetwo lakes via a system of upper andlower water delivery tunnels, parallelpressure shafts, and other servicetunnels. Personnel, materials, andmachines are transported to theconstruction site via a cable railwaywith a load bearing capacity of 25tons.

The excavation work for the twochambers has been completed. Thework has been proceeding rapidly inan intensive 24/7, 3-shift operation.The chambers have been excavatedfrom top to bottom. Every day, about800 m3 of rock was removed - in total2,445,000 m3 from both chambers.

Drive systems for conveyors

The conveyor system used for the“Linthal 2015” construction projectwas driven by industrial gear unitsfrom NORD DRIVESYSTEMS. Two "S-conveyors" each transported 500 t ofmaterial per hour over a distance ofabout 260 m with an extreme inclineof 45 degrees and a height differenceof around 180 m. The excavatedmaterial was conveyed down to acrushing plant. This conveyor belt wasdriven by a NORD industrial gear unitwith brake control, whichsimultaneously generated electricity.On a second conveyor belt, thecrushed material was transported up tothe gravel plant, where it was storedor used as construction aggregate forthe dams or as concrete for walls andceilings. Located right and left of thisconveyor system and connected by acommon shaft, two NORD industrialgear units generated a belt speed of2.2 m/s. With a protection class ofIP55, these industrial gear units eachhave a drive power of 250 kW.

The industrial gear units for thismassive construction project weredeveloped based on the tried-and-tested UNICASE design: the one-piecehousing block integrates all bearingseats. UNICASE housings aremanufactured on state-of-the-art CNCmachines in a single setting. Theconcept features high precision,rigidity, and strength with no jointsbetween the output side and the gearcase which are subject to radial forcesor torque. What is more, theoverlapping bearing offset allows formore compact gear cases and largerroller bearings that guarantee a longoperating life. Industrial gear units canbe right or left mounted.

A Shropshire precast concretecompany has helped one localauthority replace its waste storagebays in just a week after a move toan innovative new system.

Oadby and Wigston Borough Council inLeicestershire has called upon the services ofTelford-based Elite Precast Concrete to helpreplace and upgrade its waste segregationand storage units at its recycling depot inOadby.

The council has used 250 of Elite PrecastConcrete's V interlocking blocks, which linktogether along the base, sides, and top toform a particularly stable structure, to createtwo storage bays measuring 6 metres wide by20 metres deep that are being used tosegregate recycling before it is processed.

“The council's previous storage bays consistedof A-shaped precast concrete blocks, which -even though they did the job to an adequatestandard - were neither large nor durableenough to provide optimum performance insuch a harsh environment, especially as thecouncil has plans to extend its wastemanagement site in the not too distant future,”Owen Batham, Sales and Marketing Directorof Elite Precast Concrete, explained.

Karen Parkes, Acting Waste Management Officer at Oadby and WigstonBorough Council, oversaw the entire project, from the initial enquirythrough to final installation, in just three weeks. She commented: “The Vblocks can be stacked higher to give us additional storage capacity, andbecause of the interlocking aspect, offer an extremely robust and sturdysolution.

“As the blocks are incredibly simple to slot together using only a forklift,we were able to carry out the entire installation in under a week,eliminating the need for us to bring in external contractors at additionalcost. And of course, they can also easily be reconfigured to createstorage spaces of various sizes, depending on the dimensions werequire.”

The local authority, which currently processes approximately 3,000 tonnesof recycling at the site annually, is aiming to expand its wastemanagement and recycling facilities over the coming months, and willagain be calling on Elite Precast Concrete's V interlocking blocks toprovide easily installable storage bays.

October saw the culmination of a year's work by SNEngineering, UK based bulk materials handling specialists,with the completion of the 1st phase of commissioning ofa new carbonate processing plant.

Calcium carbonate, or CaCO33, comprises more than 4% of theearth's crust and is found throughout the world. It's most commonnatural forms are chalk, limestone, and marble, produced by thesedimentation of the shells of small fossilised snails, shellfish, andcoral over millions of years. Although all three forms are identical inchemical terms, they differ in many other respects, including purity,whiteness, thickness and homogeneity. Calcium carbonate is one ofthe most useful and versatile materials known to man.

Some typical uses for CaCO33

Paper, Plastics, Paints, and Coatings:

Calcium carbonate is the most widely used mineral in the paper,plastics, paints and coatings industries both as a filler - and due to itsspecial white colour - as a coating pigment. In the paper industry it isvalued worldwide for its high brightness and light scatteringcharacteristics, and is used as an inexpensive filler to make brightopaque paper. Filler is used at the wet-end of paper makingmachines, and calcium carbonate filler allows for the paper to bebright and smooth. As an extender, calcium carbonate can representas much as 30% by weight in paints. Calcium carbonate also is usedwidely as a filler in adhesives, and sealants.

Personal Health and Food Production:

Calcium carbonate is used widely as an effective dietary calciumsupplement, antacid, phosphate binder, or base material for medicinaltablets. It is also found on many grocery store shelves in products suchas baking powder, toothpaste, dry-mix dessert mixes, dough, andwine. Calcium carbonate is the active ingredient in agricultural lime,and is used in animal feed. Calcium carbonate also benefits theenvironment through water and waste treatment.

SNE's brief was to design a facility that would accept & store the rawbulk material before being conveyed to the grinding & classificationprocess. Following processing, the sub 75µm finished product was tobe conveyed and stored in a pair of 2600m3 bulk storage silos. Theclient then required a high capacity, dust free, out loading facility fromthe bulk storage silos to road vehicles for onward movement to theirclient.

Other major considerations was that of logistics - all this was to takeplace some 2000 miles from HQ @ Gloucester - and would involvemore than 20 x 40ft road & sea going containers.

SNE rose to the challenge and completed the task- from initialconception, to design thru' manufacture & delivery to site & finallysupervision of installation & 1st commissioning in just 12 months.

Fed via ground receiving hopper, the raw material is conveyed via aseries of belt conveyors, and thru' an intermediary crusher whichreduces the rock down to ~50mm, and then onward to a bucketelevator which in turn feeds into a specially designed ~500m3 x 7.6Østorage silo.

The silo has been designed with a larger than normal outlet, toeliminate possible bridging and has the added advantage of 3Novibrators for aiding discharge when required.

Once the CC is processed, the GCC isthen pneumatically conveyed via a168Ø conveying line to the top of the12.5Ø x 30m high silos; at which pointit is diverted to either of the preselectedsilos. A dense phase system wasselected for this task, and although newto the client (traditionally they had useddilute phase), the system has provedsuccessful in conveying the product withminimum velocity & quick cycle times -typically 45 seconds to convey 2.2Teover a total conveying line of ~75m.Complete feed back to the client's plantroom for both the compressors / dryer &the conveying system is maintained viaProfibus interfacing.

Each silo is equipped with ahigh capacity, fan assisted,dust plant to ensure allintroduced dust laden air issafely managed with onlypre-filtered air beingreleased to atmosphere.With each of these siloshaving a working capacityof ~2500Te stock inventoryis maintained via a dualsystem of weigh indication& continuous level devicesgiving a continuousfeedback to the client plantroom via 4-20mA signalling.

To ensure the 2500Te ofstored product dischargesfreely, the whole of the silocone has been fitted outwith air slides & externallypiped to 1 of 3 independentring mains, thus ensuringany area within the conecan be aerated as and

when required. In addition, each silo aeration system is being fed byits own dedicated low pressure, high volume blower unit. Each ofthese blowers is enclosed within their own acoustic cabinet to furtherreduce on noise pollution.

Once the 2600m3 silos have received the processed material, theproduct is discharged into 1 of 2 407Ø high capacity, heavy dutydesigned screw conveyors which in turn discharge, via a SN7000series dust free loading bellows, into road tankers for onwardshipment to client.

One of the nation's leadingmanufacturers of cement and otherbuilding materials has overcome asevere blockage of Type I cement inits 80,000 ton capacity storage siloby employing an innovativepneumatic cleaning technology thatwas remote controlled from outsidethe domed structure.

The Eagle Materials Illinois Cement facilityexperienced the blockage when a supportcable on the reclaim screw conveyor cameloose, sending thousands of pounds ofmaterial down into the silo at one time. Butwith the unique whip design of the cleaningequipment and some round-the-clockdedication from a Martin Engineering crew,the accumulation was efficiently cleared andloaded out, allowing repair personnel to setup a crane and lift the auger back intoposition.

The unique design of the equipment allowed itto be lowered from the top through a manholeopening, and although the crew was on-sitearound the clock for nearly a month, thematerial could be loaded out with normaloperating procedures. “During the process,we were able to use our auto load-out systemfrom the bottom of the dome, because thematerial being knocked down fell primarily inthe center,” recalled Chief Chemist andQuality Control Manager Kevin Jensen.“There was no need to transfer cement in thetunnel, and that helped minimize thedisruption.”

Founded in 1964, Eagle Materials is one ofthe nation's largest cement providers, with fourplants supplying a combined total of about 4million tons annually. The company's IllinoisCement facility in LaSalle manufacturesapproximately 1.1 million tons of that totaleach year.

Like most cement manufacturers, the plant useslarge storage vessels to hold finished materialuntil it's ready for shipment. At the LaSallefacility, the domed storage unit is 99 feet talland 186 feet in diameter.

During the course of normal operations, thecable connectors on the reclaim screw workedthemselves loose, causing the auger to fallonto the pile and halting the flow of material.The only way to rectify the situation was toposition a crane over the top and lift theconveyor out, so the cable could bereattached. But to do that, operators first

needed to clear outenough material toaccess the disabledequipment, a massivetask in light of thenearly-full dome.

“Our first step wascoming up with a planto tackle the load-outjob,” recalled ChiefChemist and QualityControl Manager KevinJensen. “We needed toremove a significantamount of material inorder to make the repair,and there was just noeasy way to go aboutit.”

Jensen contacted MartinEngineering (Neponset,IL) for assistance, andtechnicians were on siteto inspect the situation thenext day. They reviewedthe options anddetermined that the bestapproach was to employthe Martin® Heavy DutyWhip, one of severaltechnologies making upthe company's SiloSolutions product line.

Powered by compressedair, the Whip's patentedgyro motor can use avariety of flails and cuttingedges to knock downaccumulated material without damagingstorage vessels. Abrasion-resistant steel chain is best suited for mostapplications, with non-sparking brass chain for combustible materials.Urethane flails can also be employed to protect lined vessels that couldbe susceptible to damage from metal tools.

“With this technology, there's no need to send a man inside and riskinjury,” observed Martin Engineering Territory Manager Jim Densberger.“The equipment can be set up quickly outside the vessel, and it's portableenough to move easily around various bin sizes and shapes.” In mostcases, the technique allows material to be recaptured and returned to thematerial stream.

With safety harnesses in place, Martin Engineering technicians securedthe equipment through an access hatch at the top of the dome. Thoughall of the company's silo cleaning crews are OSHA and MSHA certifiedfor confined space entry, they instead used remote control from outsidethe vessel to safely guide the head. The 2-man crew lowered the whipthrough an opening created in the blockage, then worked their waydownward from above, dislodging material as they went. Byundercutting the wall accumulation, it eventually began falling in sectionsfrom its own weight. The modular boom of the Martin Heavy Duty Whipextends up to 8.5 meters (28 feet) and can clean vessels up to 18 meters(60 feet) in diameter from a central opening of just 450 mm (18 inches).

With the reclaim conveyor repaired and the process back up andrunning, Jensen was asked to summarize the experience. “The crew'sperformance was excellent,” he concluded. “Martin Engineering wasvery responsive, and provided an innovative solution to the problem. Wehad good communication throughout, and all work was done in a safemanner.”
