On 6 December 2016 Horn Glass Industries AG held its first safety engineering seminar at its headquarters in Plberg. Markus Kick, Functional Safety Manger Automation, welcomed participants from all over the world. The seminar was to demonstrate and explain the meaning of Functional Safety to the customers according to latest European directive for thermoprocessing equipment DIN EN 746-2.Markus Kick said The industry is definitely more aware and concerned about safety than in the past. Our major goal is to ensure that all the workers understand the connections and demands on the design of protective systems. We describe which steps are possible and necessary in order to operate a safe furnace in different operating modes e.g. in high- and/ or also low demand range, independently from the manufacturer.By holding seminars worldwide Horn Glass Industries AG wants to support and educate their customers to succeed their goals. This is Horns highest priority. Markus Kick said Particularly with regard to safety technologies we want to demonstrate how to run the furnaces at every time under all topical directives and latest standards introduced by Horns department Safety Engineering.

    NAMPAK

2016 GROWTHPackaging group Nampak reported an 11% increase in total sales for the period to 30 September 2016 with group trading profit rising by 4%, despite macroeconomic challenges. The performance was due to the turnaround at Glass, good trading in Nigeria and Zimbabwe, volume increases from new customers and benefits from operational improvements that resulted in improved efficiencies and cost savings. The group-wide comprehensive performance improvement plan is delivering good results, said Nampak CEO, Andr de Ruyter.Basic earnings per share for the period increased by 11% benefiting from net abnormal gains of R258 million compared to R159 million net abnormal losses in 2015. The net abnormal gains were the net effect of the capital profit from the sale and leaseback transaction of R1.3 billion, the R681 million foreign exchange losses resulting from the devaluation of the naira and kwanza as well as net impairments of R360 million, says Glenn Fullerton, Nampak CFO.Headline earnings per

share, which include foreign exchange losses but exclude the capital profit and impairments, was down 48%. The foreign exchange losses, adversely impacted headline earnings per share by 86.1 cents.Glass delivered a trading profit of R105 million. De Ruyter said the turnaround resulted from better efficiencies and higher sales in key market segments. Despite volatile market conditions in beverages, as consumers came under pressure and customers adjusted their marketing activities, revenue was up 18%. Further incremental improvements are expected as demand recovers, said De Ruyter. Addressing the issue of restricted cash balances in Angola and Nigeria, De Ruyter said a liquidity ratio of 77% of invoices presented for payment in the period was achieved, up from 59%, in 2015 with the Isle of Man funding the shortfall through banking facilities. R990 million of Nampaks R2.0 billion (2015: R700 million) holdings in those countries was hedged by year-end, which significantly reduces the potential for further losses, he said.

The unavailability of US dollars, made the timing and quantum of conversion from local currencies to US dollars uncertain and sporadic, said De Ruyter. During the year, the Angolan kwanza depreciated by 23% and the Nigerian naira by 58% against the US dollar. As a result, the translation of the restricted cash to rands at the ruling official exchange rate resulted in the group incurring R681 million (2015: R161 million) in foreign exchange losses, he said. De Ruyter stressed that the current challenges do not fundamentally change Nampaks overall long-term investment rationale. Through prudent consideration of growth projects, Nampak continues to focus on strengthening its position in the key growth markets of Nigeria, Angola and Ethiopia. The Rest of Africa now contributes 52% to group trading profit. In addition, revenue in the Rest of Africa was up 26%, while trading profit rose 12% mainly due to market share gains on the back of new customer volumes as well as some import replacement. Revenue from the region contributed 31% to the group compared with 27% in 2015.Significant improvements were made in strengthening Nampaks balance sheet with the conclusion of the sale and leaseback transaction that increased group equity

and reduced interest bearing debt. The groups net gearing ratio is now 49% compared to 72% in 2015. For the period under review Nampak performed well within group debt covenants, and lenders are comfortable with Nampaks ability to service the debt, said Fullerton.A R1.2 billion positive swing in net working capital was delivered as active inventory management yielded positive results and improved collections reduced investment in trade receivables, added Fullerton. Despite the continued volatility and uncertainty in key markets, Nampak remains optimistic about the long term outlook. Should macro-economic factors stabilise, Nampak is in a good position to gain from substantial pent-up demand growth. The focus of all divisions in the short term is on achieving greater plant efficiencies making bottles and cans profitably and maximising cash generation, while leveraging the latest-generation factory machinery as well as good partnerships. Nampak will continue adjusting to the changing trading environment, while building for the future. The organisation has undergone significant restructuring and is now optimised, with most plants operating efficiently and at world class benchmark rates, said De Ruyter.

Thanks to a creative partnership between the UKs oldest, family-owned jam and marmalade company Duerrs, and leading glass packaging company Ardagh, a striking new jar that is also perfect to reuse.Ardaghs designers were given a specific brief by Duerrs Managing Director, Mark Duerr, to develop a totally unique jar that looked like, and had the feel of citrus fruit. He provided an image showing what he had in mind, and trusted the long-standing relationship between the two companies to deliver the desired impact.Sales and Marketing Director, Richard Duerr says: The shape and format of preserve jars hasnt changed for a long time consumer research told us that we needed to do something to shake up the category and appeal to a younger consumer. What on paper sounded a fairly straightforward project was in fact full of technical challenges. To create a stunning and tactile citrus jar to the right size and scale, and replicate the peel effect. The Ardagh design team had to find the perfect balance between meeting the aesthetic expectations of the customer, the practicalities of volume production and the need for outstanding shelf presence.Through a combination of 3D printing, Prototyping and CAD sculptured embossing, the project evolved through numerous iterative development stages. Clear models (Perspex) were produced as part of this process to replicate what the finished glass jar would look like, specifically in relation to the peel effect on the surface.A critical tool in achieving the all-important peel effect was sculptured embossing. This advanced design software uses a haptic device, which gives the designer hands-on control to manually sculpt the most intricate and real-life effects on the surface of the container. In this case, the peel of the citrus, in glass. A further decision had to be taken about the labelling, which for all previous Duerrs products had used conventional paper labels. In this instance, as conventional labels would crease over the jars spherical surface, a full body shrink label was chosen.

Using the Evolution 5 equipment, production specialists at Oiry are able to perform fast and precise inspection of fine over finish, unfilled, overpressed, wire edge and other defects. Two more IRIS inspection machines have been installed in recent weeks, having been purchased for another refurbished and modernized line of the factory. Verallia specified two Evolution 16 machines for sidewall and sidewall stress inspection for this project. Thanks to the incorporation of the latest technical innovations, these machines successfully perform the inspection of engravings, irrespective of bottle orientation.

    PHARMA GLASS

once more the best partner for ampoule factories growth

    OCMI

2017 starts in the strong-est way for OCMI in the field of pharmaceutical glass production lines. In 2017 OCMI-OTG will install some new full automatic ampoule lines in one of the most important Russian medical glass factories. Together with the upgrade of

existing lines with new automatic devices, the new lines have been realized to minimize any manual handling of the glass.

The factory started in 2011 with the first production lines for ampoules and vials sup-plied by OCMI/MODERNE MECANIQUE.

After 4 years of gradual grow-ing, this second step consists in a strong increase of the produc-tion capacity, with the installation of new lines but also with the acquisition of automatic auxiliary equipment, and improvement of the production quality, to match the GMP requirements.

  • In the new ampoule lines the glass tube will be loaded through automatic loaders ROBOGLASS. This loader allows to avoid the manual loading of glass tubes and consequently to reorganize more efficiently the distribution of manpower along the produc-tion line.

The annealing operations of the new lines will be provided by lehrs with a new gas powered hood.

OCMI gas powered hood was purposely studied to be adapt-ed to the Moderne Mecanique annealing lehrs. It is completely interchangeable with the stand-ard cover, usually equipped with

electrical heating elements. The gas burners are installed

in a sealed chamber separated from the ampoules conveying area by a quartz glass plate in order to avoid any type of con-tamination of the products.

With this type of oven, OCMI assures the same results of electric lehr in terms of stress release and the maintaining of the characteristics and bright-ness of the ink. The gas con-sumption is between 2,5 and 3 m3/hr (depending from the ampoule size). The emission of CO is around 1ppm at the high-est working temperature and a small exhaust hood is available to

In the new installation the glass

tube will be loaded through the

    automatic loader ROBOGLASS.

  • 34 glass machinery plants & accessories 1/2017

be connected with an evacuation pipe to avoid any environmental contamination and assure more safe working conditions for the operators.

The Customer is actually using OCMI-OTG electrical annealing lehrs on the old lines and they could decide in the next future to shift to gas power since they would need to replace only the lehr hood where gas burners are installed.

In this new factory expansion, prepared in accordance with the standards required by the pharmaceutical laboratories, the annealing lehr line exit will enter, after a camera control systems, into a clean room.

Packing is realized into the clean room with automatic pack-ing machines PM-A, the best solution to allow a reduction of the manpower involved and improve the quality of the finished products. The packing machine picks the ampoules directly from the line chain and, through an ampoule presence detector, is able to create ampoule lines with-out empty spaces to be placed into the boxes granting the same number of ampoules in all boxes.

The operator can set the parameters about ampoules and boxes from the touch screen and save the recipe to be recalled in the future. A fast Job change requires the replacement of few

parts according to the type of ampoule to be pro-cessed.

The complete lines are able to process ampoules with a maximum speed between 4500 and 5500 pcs/hr depending on the optional devices installed.

OCMI-OTG designed and realized the lines, including tube loader ROBOGLASS and pack-ing machine PM-A, con-sidering that customer needs to minimize any space requirements.

On the same Russian factory, two 35 stations vials forming machines type FLA35 connected with after-forming line type LF535, are installed. FLA35 is the highest speed machine manufac-tured by OCMI. Same type of machines has been installed in other Russian factories and Belarus as well.

OCMI-OTG through this new installation will help the Russian manu-facturer to improve its production capacities and upgrade the existing pro-duction unit in accord-ance to the GMP rules..

Plants & Accessories spoke to two of their key

people, Steph Curtis, Managing Director of

Wall Colmonoy Limited (UK), and John Nichols,

General Manager of FBPC, to get their views

on the show, as well as to gain first-hand

information on how they are working with the

market and making their businesses stand out.

Glass Machinery Plants & Accessories (GMP&A): Tell us about your back-ground.

John Nichols FBPC: I worked for over 30 years in industrial castings, from leadership roles in general management, sales, opera-tions and technical engineering. My focus is to develop and grow the FBPC business with a strong emphasis on continuous improve-ment, quality, innovation and cus-tomer service.

Franklin Bronze is heavily involved in the glass container industry and has been for over 30 years. We make precision investment castings. I am excited to be here at Glasstec to meet our customers. This is the glass event you must attend and where in one place I am able meet with customers and discuss current business and future opportuni-ties. a lot of information over a three-day period, all in one place.

Steph Curtis Wall Colmonoy: I joined Wall Colmonoy in 2014. Before that I worked for 30 years in several different industry sec-tors for major international PLCs and SMEs. My experience taught me a lot about strategic busi-ness improvement, which we are applying at Wall Colmonoy. At Wall Colmonoy, we are focused on continuous improvement and profitable growth - health, safety and welfare of our employees; quality, cost and delivery of first class products; technical support and customer service.

Our products are aimed at maximising performance and extending the working life of components. This means having metallurgical and physical prop-erties to solve engineering prob-lems such as wear, corrosion, erosion and abrasion in sectors such as glass container of course, but also for oil and gas, rub-ber and plastics, power genera-tion, and steel. Our glass industy products range from alloy pow-ders to investment castings.

Being here at Glasstec is very important for us as we have been serving the glass container indus-try for over 65 years.

Glass Machinery Plants & Accessories (GMP&A): What can you tell us about the global market? Are things starting to move at last?

Steph Curtis Wall Colmonoy: Ive been with Wall Colmonoy two and a half years so this is my first time at Glasstec. Im meet-ing some of our customers for the second and third time, having visited them at their plants, but Im also meeting some customers for the first time. The opportunity to meet so many people in such a short period of time is fantastic! Glasstec always has been, and will continue to be an important trade-show for our company.

We are focused on improving our business and listening to our customers in order to meet their requirements with quality prod-ucts, technical and service provi-

sion that are aimed at helping them reduce their operational costs. For the glass container industry, our products are designed to help extend the service life of neck rings, guide plates, plugs, plung-ers and moulds all important parts in the manufacture of glass container.

Economic challenges are always going to be part of our work so its about being the best in your industrial sector. We are always looking for ways to add value for our customers.

John Nichols FBPC: Franklin Bronze operates globally and is a world leader in the sup-ply of nickel, bronze, and stainless steel castings for the Glass Mould Industry. We have witnessed the consolidation of the glass contain-er supply chain. Not surprising

as we operate in a global business environment. We see the con-solidation as an opportunity to get closer to our customers.

GMP&A - So how do you add value for your customers?

Steph Curtis Wall Colmonoy: How? Well, we focus enormously

on quality and cost management. In our sector it would be a big issue if you cannot manage costs correctly. Just like at FBPC, weve applied Lean Management and Manufacturing principles to our operations and in the last two and a half years weve made big steps forward in manufacturing think-ing and quality.

We have recruited a new management team these last two years. Now we have a very clear direction of where we are going, but the key to all this is quality, cost and delivery. We are, in fact, working closely on this at our premises in Pontardawe, South Wales, UK.

  • glass machinery plants & accessories 1/2017 39

Also very important for us is Customer Service - responsive-ness to customer and market demand. The glass industry is very demanding and therefore the urgency that you need to respond and supply the industry is at the highest level, because of the speed at which the industry works.

John Nichols FBPC: Franklin Bronze has a very expe-rienced team with regards to the glass industry. Its a real lean way of working as all our products are made to order nothing in stock.

And this means that we need the ability to turn orders very quickly, usually within a six-week lead-time but thats not leaving us but leaving our customers bases. And for Franklin Bronze that also includes the transport time to ship the products across the Atlantic over to Europe. Once we receive an order and remember, we have no previous knowledge about it we need to get the order out in three weeks. The same orders may also include tooling.

This sector is extremely aggressive in terms of timing and respect of this timing is a requi-site that you must have to stay in the market.

Steph Curtis Wall Colmonoy: And in order to fulfill and respect that requisite you have to have the right attitude inside your com-

pany and organization because planning, logistics and quality all have a common goal which is customer satisfaction. You must have the right attitude to oper-ate in this kind of environment, where time to market is so vital. At Wall Colmonoy we do.

Recently we have been under-going an important cultural and organisational change. And we have created a work environ-ment where employees can flour-ish we have set up a train-ing programme apprenticeship scheme which is tailor-made to our needs, because our needs are quite unique, especially at our location in South Wales. This means that everything we are doing is geared towards the future, starting with really solid foundations and we are now building on those foundations.

    GMP&A When you say you

are training people, how do you train a person to do what you do at Wall Colmonoy?

Steph Curtis Wall Colmonoy: At Wall Colmonoy we are focus-ing on developing our Home Grown Talent with our Bespoke Apprenticeship Programme. This means hiring apprentices who

take part in a specific learn-ing and development programme that involves rotating through the different divisions of the company for three-month periods, along with college study. It involves young people of 16 and 17 years old who work and study at the same time. They go one day a week to college to study engi-neering aspects and learn the job first hand through a structured work programme.

This is structured to meet the unique needs of the business and to ensure the development of specialist skills and technical knowledge needed for its growth.

What we have created at Wall Colmonoy is a traditional appren-ticeship programme which we actually started up almost five years ago. This is what we have cre-ated and we are, in fact, attracting important interest from the South Wales area, where Wall Colmonoy has been chosen over bigger com-panies because of our specific apprenticeship programme.

This is what we call Home Grown Talent! In fact, our apprentices learn not only about the company, its products and processes, and the quality that we have, but it also means that

we can develop their minds, to align them with company cul-ture and our corporate vision of where we want to be.

It doesnt just stop there because we have people such as young engineers who are going on MBA (Masters in Business Administration) and other Masters programmes, and I also have a young engineer who is going to do a PhD project next year on the specifics of what we do.

So our apprenticeship pro-gramme is just a part of our training development programme and there are a number of other ones as well. We are doing a lot of this collaborating with the Welsh government.

GMP&A Do you have the same situation over there at Franklin Bronze?

John Nichols FBPC: Yes, we are also developing our own training model to support and develop young engineers. We have an example of an engineer who was hired after graduating from Penn State University. For over a year, this engineer has had the opportunity to train with Bob Barber, the former owner of Franklin Bronze. He has acquired practical skills in casting process engineering to complement the formal education he received at university. He also participated in the Investment Casting Institutes Industry Certification Course this past summer. Combining for-mal, classroom-based technical education with practical hands-on training will ensure develop-ing engineers are successful at

  • glass machinery plants & accessories 1/2017 41

GMP&A And John, anything new at FBPC?

Yes. We have developed neck rings to be investment cast. Typically, they are sand cast. By moving from traditional sand cast to investment cast, the near-net-shape neck ring saves about 20-30% in material require-ments. Using investment cast rings further reduces machine time costs due to the weight reductions, and there are tooling-cost savings too.

The bi-metal casting an investment cast nickel-based alloy insert is investment-cast into the bronze neck ring improves wear and life in that it is the only area of the neck ring that contacts the molten glass in the bottle making process.

The investment cast rings hold a more precise location for the insert, which results in extremely even insert wall sections after final machining. This is impor-tant for maintaining consistent and even solidification and heat transfer from the glass bottle sur-face, as the insert material and bronze have significantly differ-ent thermal conductivity.

The investment cast inserted neck rings also offer superi-or and more consistent metal fusion at the interface of the bronze and the insert. This is due to the controlled pre-heat of the insert in the ceramic mold prior to the pouring of the bronze. Not only does the supe-rior fusion of the investment cast ring provide for a more secure hold of the insert in the casting, but it allows for supe-rior, and more consistent, ther-mal transfer. For this bi-metal casting, we won the Investment Casting Institute Commercial Award in 2015.

FBPC. As we grow, this training model will ensure strong technical resources are in place to support that growth.

We are also actively working on a broad range of workforce development initiatives including a vigorous cross-training pro-gram. We are proud to have received funding from WEDNet, which serves Pennsylvanias manufacturers. The funding has been used to train operators and staff in Lean, Supervisory skills and other modern manufacturing techniques.

GMP&A Products are there any recent developments or in the pipeline?

Steph Curtis Wall Colmonoy: We are a very diverse business; we manufacture powder using the atomisation process, with various methods of deposition in application. We also have a foundry, manufacturing Nickel and Cobalt-based alloys for pow-ders and castings. We have a

precision machine shop as well as a specialist Aerobraze unit, where we provide a service to the industry.

This means that we are con-stantly developing products and applications in response to the requests and changes in demands that we receive from our customers.

For the glass container indus-try, we have our widely recog-nized range of Colmonoy 200-series, which were special-ly developed for the repair and protection of castings and mould parts. Those products are applied by our Spraywelder System and Fusewelder Torch. We see a good share of the industry still using this method however, we have also seen more demand for Plasma Transferred Arc or PTA and Laser deposition methods. So we have developed products to support these new methods. Some examples are Colmonoy 211, 215 and 315 for hardfac-ing grey cast iron or aluminium bronze moulds.

  • GMP&A So Steph, that means that when your customers need something new

Steph Curtis Wall Colmonoy: They actually come to us, we research what we have, and if one of our products matches their requirements we can supply the technical advice. Moreover, if they have something that is slightly out of the norm we work together to find a solution.

GMP&A We have here two different but complementary com-panies working together

John Nichols FBPC: Yes, we call ourselves sister companies working together. Here at Franklin Bronze we are dedicated 100 per-cent to investment castings.

GMP&A This means that if youve got a specific request from a customer that involves products and processes from both compa-nies, how would you go about the development of this kind of supply?

Steph Curtis Wall Colmonoy: Franklin Bronze was acquired by Wall Colmonoy back in 2014, and is therefore relatively new to the Group. We both work indepen-dently in the marketplace, but, at the same time, we are work-ing constantly on developing Best Practice across the Group. This means that we have Best Practice exchanges on a regular basis, which is about process improve-ment and maybe design improve-ment and if appropriate, enquiries in each direction too all part of our philosophy.

This means exchange of impor-tant technologies and experience which are, in any case, in slight-ly different sectors of the glass industry, but are, as you said, complementary. There is some overlapping but its definitely not a bad thing. And this is where Best Practice sharing comes in, giving us the best of both companies.

We still work independently commercially speaking in the mar-ket, which means that we techni-cally compete in the market, which is also an interesting dimension.P

What helps us a lot is not considering this overlapping as a bad thing but looking at it from the geographical position that we both have and, of course, the areas that we work with.

Franklin Bronze, for example, predominantly covers North and South America and Europe.

We also work with Europe, along with South Africa, India, and Scandinavia. So with an overlap, our two businesses and our unique offerings give us the global coverage that we need as a business.

GMP&A Is there anywhere in the world where you are not present?

Steph Curtis Wall Colmonoy: Not in terms of markets. For example, in the US, Wall Colmonoy has a foundry for pow-der atomisation in Albuquerque, New Mexico, a castings foundry in Franklin, Pennsylvania, there are also two Aerobraze compa-nies one in Cincinnati, Ohio and one in Oklahoma City, Oklahoma. What we have in South Wales is all of those facili-ties and capabilities on one site. All this together gives us our global market coverage.

We at Wall Colmonoy, and I know, at FBPC, are proud to serve the glass container indus-try. We look forward to further developing and continuing to partner with the industry.
