EXOTHERMIC WELDING

WHAT IS EXOTHERMIC WELDING?

Exothermic welding is a process used predominantly to create a permanent connection between two metallic elements that will guarantee conductivity and performance for the lifetime of the earth system.

Frequently used by contractors to create reliable bonds to ensure conductivity or to create equipotential zones. The benefit and purpose of equipotential integrated elements is to avoid dangerous sparking between areas of differing electrical potentials. The process results in a weld metal powder superheating and liquefying to release liquid copper on to the conductors requiring connection, which fuses the metals together. The weld metal powders contain a number of sacrificial and contributing ingredients, including copper oxide and aluminium, which facilitate the formation of the exothermic connection. As this process takes only a few moments to complete and does not require any external power source it is ideal for use in remote locations, and project managers with restricted budgets for plant.

Exothermic connections perform more effectively than any mechanical or pressure type surface-to-surface contact connector. Because the connection produced is a molecular bond, an exothermically welded connection will not loosen, independently corrode, or increase in resistance over the lifetime of the installation.

As recommended by IEC and IEEE regulations all earthing system connections should be made by exothermic weld. Connections should include, but not be limited to, all cable to cable splices, all cable to earthing rods, earthing rod splices, cable to steel and cast iron, cable lug terminations, bus bar connections and cable to rail connections.

EXOTHERMIC WELDING PREPARATION GANSEC SHENGYUEAN WELD PREPARATION KIT

As the earlier information indicated, exothermic welding requires preparation such as cleaning conductors with wire brushes, cleaning the mould with a natural soft-brush, carefully scraping the crucible with a scraping tool and for this purpose GANSEC SHENGYUEAN provides a preparation kit, which includes a flint ignition gun.

The graphite moulds used in exothermic welding need to be thoroughly heated prior to use to ensure that they are fully dry. Even if graphite feels dry to the touch it is still likely to contain an amount of water absorbed from the atmosphere, so warming it for a minute with a blowtorch prior to use will ensure that the mould is ready to use in the GANSEC SHENGYUEAN Weld process. Should a mould be used without correct preparation then it is possible that the weld will be ineffectual, which is why it is vital to heat the mould properly.

This sort of sealer is used to pack around a conductor to facilitate the exothermic process. In most cases this is not required but if a mould is being used repeatedly it may be prudent to pack around the conductor spaces to prevent the escape of molten weld metal, or the access of air to the crucible during the weld process.

MOULDS, HANDLE CLAMPS AND JOINT TYPES The type of joint that you wish to make will determine the mould that you need; the shape of the mould will determine the type of handle clamp necessary. The diagram below shows the way to determine the mould number of the joint you wish to make.

Whist the GANSEC SHENGYUEAN Weld system is designed to contain the heat from a user, it is recommended to protect the hands of users with protective safety gloves.

GANSEC SHENGYUEAN WELD- TECHNICAL ADVANTAGES

GANSEC SHENGYUEAN WELD

Has a current-carrying capacity equal to

that of the conductor. Creates a permanent bond that

withstands repeated fault currents and will not loosen, deteriorate or increase in resistance.

ABILITY TO WITHSTAND HIGH CURRENT The melting temperature of GANSEC SHENGYUEAN connection is higher than the melting temperature of copper (1082 ℃). For this reason, in the event of abnormal Heating due to a high fault current, the conductor is destroyed before the connection.

RELIABILITY As the molecular bond eliminates the concept of surface contact, an electrolyte cannot penetrate between the conductors and cause oxidation and deterioration in the course of time. CORROSIVE ENVIRONMENTS This reliability is of particular interest for humid or chemical environments or for bonds directly buried in the ground.

CONDUCTIVITY The GANSEC SHENGYUEAN connections form a soild bond around the conductors assuring continuity. The cross-sectional area of the weld has greater current carrying capacity than the conductors

GANSEC SHENGYUEAN ELECTRICAL CONNECTIONS

The GANSEC SHENGYEAN process provides a way to produce copper to copper, copper to steel molecular bonds with no external energy or heat source.

The principle consists of bringing together a welding materials and ignition agent in a suitable graphite mold. The reduction of copper oxide by aluminium produces molten copper and aluminium oxide slag at extremely high temperatures.

The shape of the mould, its dimensions, and the size of the welding material, are all dependent on the items to be welded.

INSTALLATION IS EASY

1. Position cleaned conductors in mold after making sure mold is dry, by pre-heating or making a test joint.

4. Sprinkle the starting powder over the weld powder and onto the lip of the mold. Close the cover.

2. Place metal disc in bottom of mold crucible.

5. Ignite the starting

powder with the Flint Ignitor.

3. Dump weld powder into crucible.

6. Remove weld and clean mold before making next connection.

MATERIAL, TOOLS AND ACCESSORIES

CABLE CLEANING BRUSHES

Two types of brushes are available to aid in removing oxides

and cleaning copper surfaces. This brush with short stiff bristles

is generally preferred for cleaning concentric conductors and

busbars, which are not heavily oxidized.

FLINT IGNITORS

GANSEC SHENGYUEAN Flint Ignitors are used to ignite the starting material when making a GANSEC SHENGYUEAN Connection.

MOLD SLAG REMOVER

The mold slag remover can clean welding slag

after exothermic welding.

GANSEC SHENGYUEAN HANDLE CLAMPS

Handle Clamps such as the one shown are required for most

moulds. Specialized frames with handles are used on some

moulds.

GANSEC SHENGYUEAN weld powder is a mixture of copper oxide and aluminium, packaged by size in individual plastic tubes. Each tube contains the starting material in the lid, with the weld metal in the tube. These containers are packaged in plastic boxes with the corresponding metal disks. Each weld uses one disk.
