WHAT IS ACATALYTIC CONVERTERA Catalytic Converter (or Cat) is anExhaust Emissions Device locatedunderneath a vehicle. It uses acombination of heat and preciousmetals to promote a chemicalreaction, which breaks down harmfulgases, making the emissions lessdetrimental to the environment.
HOW DOESA CAT WORK?The operating temperature of a cat isbetween 350 to 400 degrees Celsius.Once the cat has reached thistemperature a chemical reaction occursas the exhaust gases flow through thecoated monolith. The harmful gases areoxidised and converted as shown in thediagram opposite.
COMPONENTSOF A CATA honeycomb monolithcoated with preciousmetals (usually Platinum,Palladium and Rhodium)is encased in a steel can.Between the monolithand the can is matting.Upon running a cat in,this matting expandswhen subjected to heat.Once expanded, thematting holds themonolith in place.

DIFFERENT TYPES OF CATUnderfloor Cats Older cats tend to be
underfloor cats. Thusmeaning there is alength of pipe betweenthe cat and themanifold.
Manifold Cats Also known as close-coupled. These fitdirect to the manifold.
Maniverter These are morecommon on newervehicles. The cat ispart of the manifold.
DIFFERENT TYPESOF SUBSTRATES
There are 2 different
types of substrates:
Ceramic These account for
about 95% of
aftermarket cat
sales. The monolith
is a ceramic brick
with a honeycomb
structure, held in
place by matting.
Metallic Constructed from a
corrugated metallic
matting, which is
rolled to form the
monolith, they are
more durable than
the ceramic cats.

WHAT'S NOT COVERED BY MANUFACTURERS WARRANTY?WHAT'S NOT COVERED BY MANUFACTURERS WARRANTY?Road Damage External damage caused by solid objects, therefore it isn't a manufacturing defect.Melted Monolith Caused by over-fuelling, is therefore a vehicle related problem, not a faulty cat.Exhaust Paste Immediately invalidates a warranty if used in front of a cat.Plugged and Contaminated Caused by using the wrong fuel, or oil entering the exhaust system.
Again this is a vehicle related problem, not a faulty cat.

WHAT CAN GO WRONG?Catalytic Converter (or Cat) is an Exhaust Emissions Device locatedderneath a vehicle. It uses a combination of heat and precious metals toomote a chemical reaction, which breaks down harmful gases, making the
missions less detrimental to the environment.
!
MELTEDA melted monolith is causedby over-fuelling. Excess fuelenters the exhaust systemand ignites when it hits thecatalyst. The cat therefore
super-heats hence why thebrick melts. The externalcasing turns a bluish colourwhen this happens.
!
PLUGGED ANDCONTAMINATEDBlack soot deposits
(hydrocarbons) coat themonolith and prevent theprecious metals convertingthe gases. It can cause themonolith to becomeblocked therefore causingincreased backpressure. Abuild up of black sootdeposit in the pipe work isoften a sign of this.
USE OFEXHAUST PASTEAutomatic warranty failure if
exhaust paste is usedbefore the catalyst. This isbecause the paste hardensand small pellets may breakaway and fire into the cat.Over time the monolith willgradually be broken down bythe pellets, causing it to fail.
POOR FITTINGOver tightening can causeflanges to crack. Also non-usage of spring bolts whererequired can causeexcessive vibrations, whichcan break up the monolith.Using worn gaskets cancause similar problems, hence why we recommendusing new fittings ifpossible.
EMISSIONS FAILUREHigh HC levels indicate either over-fuellingor petrol leaking into the exhaust system. An increase in CO levels from the naturalidle test to the fast idle test indicates amisfire. The perfect lambda level is 1,
anything below this indicates the car isrunning rich, anything above this indicatesthe car is running lean.

Catalytic Converters have been a legality on all
petrol cars since 1993.
The European Emission Control Legislation
enforces the limits for toxic emissions.
A cat is located close to the cars engine for
heat purposes.
All internal ceramic monoliths have E9 Type 103-
R approval under current European legislation.
The use of new fittings is recommended where
available when fitting Cats.
An Emissions report is required for all emissions
failures, as this gives an indication how the car is
running.
Hydrocarbons are unburned fuel.
Ceramic Cats carry a 2-year warranty,
Metallic Cats carry a 3-year warranty.
When fitting a Cat alone, put it into place &loosely fix it to the vehicle, if you tighten up one
end you may not get the Cat to line up correctly.
A Cat isn't designed to get a vehicle through itsMOT. A Cats purpose is to reduce the amount
of harmful gases being released into the
atmosphere!
Dont hit the catalytic converter with a mallet, hammer or chisel gun to try and force it into
place.
Silicone can be used as a sealant in front of theCat, but never use exhaust paste.
It is advisable to fit a Cat whilst the vehicle is ona ramp, rather than on axle stands.

Warranty InformationCatalytic converters should not fail under normal operating conditions. If it has, the mostlikely cause is a problem with the car. The following faults are not covered under theterms of our guarantee.
Road/Impact DamageImpact damage is caused to the catalyst when it hits, or is struck by hard objects. Thiscan cause the monolith to fracture and the pieces to rattle around inside the unit.Possible causes are a hard object striking the converter, hitting speed bumps and off-road driving. Impact damage can usually be seen with the naked eye on the housingof the unit.
Plugged or Contaminated MonolithThis is when the monolith becomes coated and blocked with soot, preventing it fromconverting the gases that pass through it. This can be caused by the car running rich, using the incorrect fuel or unsuitable fuel additives and oil or antifreeze entering theexhaust. Excessive levels of hydrocarbons (neat fuel) entering the exhaust can alsocontaminate the monolith and prevent it working. Always ensure that the vehicle isrunning at no higher than 55PPM HC before fitting a new catalyst*.
Melted or Broken MonolithMonoliths can be broken in a variety of ways, the most common being impact damage(see section above). It can also be broken when it suffers a sudden drop intemperature (e.g. driving through a ford) as the steel shell contracts faster than theceramic monolith as it cools and crushes it. The monolith can be melted when unburnedfuel is injected into the catalyst. Causes of this are tow or bump starting, or the cars
engine not firing properly on starting. More information on the causes of meltingmonoliths can be found below.
OverheatingThere are many problems that can cause a catalyst to overheat or fail. The mostcommon of these is when unburned fuel enters the catalyst. This fuel ignites when itreaches the catalyst because of the high operating temperatures, causing the catalystto superheat and melt down. Some causes of this are faulty spark plugs and leads, which cause the engine to misfire and a badly timed distributor.
Oxygen /Lambda SensorThe oxygen (lambda) sensor collects and sends information to the ECU (Electronic
Control Unit). This is used to control the air/fuel mix. If the oxygen sensor is faulty, theair/fuel mixture will not be corrected. In the case of it running rich excess fuel will enterthe catalyst, causing it to superheat and melt down. It is advised that a new oxygensensor is fitted every time a catalyst is replaced.
Fuel Injection SystemsA catalyst can be damaged if a fuel injector is leaking internally or dribbling fuel into theengine. The excess fuel will then enter the exhaust system and superheat the catalyst, causing the monolith to melt down.
Map SensorsMap sensors inform the ECU of the load on the engine and the amount of air enteringit. If this sensor fails it causes a rich condition in the engine, which can superheat thecatalyst and cause it to fail.
Carburettor SystemsA worn or defective carburettor can cause a catalyst to overheat. Problems such asimproper float or air/fuel mix adjustments and worn metering rods can damage thecatalyst. The choke system also needs to be operating properly so the right level offuel enters the system. If too much fuel enters the system the catalyst will overheat andeventually fail.
Canister Purge Valve ControlThis vacuum operated valve vents fuel vapour from the carburettor bowl to the charcoalcanister. If the vacuum is breached, the charcoal canister will flood and the air/fuel
mixture will become very rich. This excess fuel will enter the catalyst and the monolithwill melt down.
NoisyA catalyst should not be considered to be a silencer although it does have somesilencing qualities. Noise can be caused by excessive amounts of fuel getting into theconverter.
*We will no longer accept emissions warranty returns without the relevant emissionsreport. We will also not collect any catalysts for warranty claims with HC levels above60ppm, except at the discretion of the technician

Diesel Particulate Filters (DPFs or FAPs)We have recently launched this new product into our range. The idea is that when
Euro 5 Emissions Standards are introduced, Diesel Particulate Filters will be as much of
a necessity on diesel vehicles, as Catalytic Converters are on petrol vehicles. DPFs are
designed to reduce the soot emissions. They do this by acting as a form of trap,
therefore, in order to maintain vehicle performance they have to be emptied on a
regular basis. There are two varieties available and we have just introduced thosewhich incorporate a fuel additive to help break down the soot particles.
We offer a range of DPFs for Citroen, Ford and Peugeot vehicles. For more
