SYNOPSIS OF M.TECH.
Energy is synonymous with progress today and modern technological age is
characterized by decreasing dependence on muscle power and increasing use of energy.
Sadly, India is reeling under a severe power crisis production are low and production
costs are zooming up. As compared to per capita electricity consumption of USA
(14000Kwh), UK (6000Kwh), Malaysia (2000Kwh) etc. in India it is alarmingly low at
400 Kwh only. One of the most important reasons for this poor availability of electrical
energy is under utilization of productive capacity of power plants.
Under capacity utilization is an index of difference between installed capacity and
generated capacity of power plant and this under utilization of capacity leads to blocking
of resources, high generation repercussions on linked industries. Because of widely
varying topography, reason for capacity waste depend on regional basis Still in general,
causes for under utilization of capacity waste could be categorized as raw material
shortage, financial constraints, government policies, lob our problems, poor maintenance
of equipments and fluctuating demand load.
So after identification of these causes, finding diagnostic measures should be the top
priority. Impact of these factors can be quantified and various optimizing techniques like
goal programming can be applied to rationalize the analysis of existing poor energy
management scenario for better availability of energy in future.
SYNOPSIS OF PhD
Casting industry has several challenges. These are to control costs, decrease lead-time
from product design to production, production of intricate and near net shape castings and
improved casting quality. Evaporative Pattern Casting (EPC) process is one such process
which is capable of facing the above challenges. EPC process was introduced as an
innovative technology giving rise to improvement over the existing conventional casting
methods.
EPC process was invented and patented in 1958 in the United States of America. The
first commercial casting produced by this process was on June 26, 1963. During the
1960s, the use of EPC process was limited to casting of machinery bases, dies and work
of art. EPC process is a sand casting process that uses expandable polystyrene pattern.
EPC uses a cavityless mold with the pattern remaining in the sand mold during metal
pouring. The polystyrene pattern is replaced by molten metal, producing the casting. It is
a binder less process and no physical bonding is required to bind the sand aggregates.
Advantages of EPC process, as compared to conventional bonded sand casting
techniques, are numerous. No cores are required. Sand is reusable and need for sand
additives are eliminated. As a result of these advantages, EPC process offers reduced
molding time, tooling cost, fettling cost, and machining cost. However, the castings
produced by EPC process have blow holes. The blow holes and/or gas porosity in EPC
castings is because of the non-escape of the gas produced as a result of burning of
polystyrene pattern in the sand mold.
2. RESEARCH OBJECTIVE: The present research was undertaken with a main
objective to overcome the problems of EPC process and its subsequent effect on final
casting quality. To overcome the problem of blow holes, EPC process is combined with
the Vacuum sealed molding process (V- process). The vacuum applied to EPC mold
draws the decomposed gases and improves the casting quality produced by EPC process.
The developed hybrid process has been termed as Vacuum Assisted Evaporative Pattern
Casting (VAEPC) process. The research work has been focused on the following aspects:
Design, development and fabrication of experimental set up for VAEPC process.
Design, development and fabrication of the automatic pouring device to standardize
the pouring time.
Design, development and fabrication of a die to produce polystyrene pattern, sprue
and riser.
Investigation of the effect of different coating materials combination on the coating
characteristics.
Investigation of the working ranges of the VAEPC process variables affecting the
casting quality characteristics.
Experimental determination of silica sand behavior using sorted sand under vacuum
with different process variables.
Experimental determination of the effects of the various process variables on the
quality characteristics viz. surface finish, dimensional accuracy, soundness, tensile
strength, percent elongation, impact strength, hardness and solidification time of Al-
7% Si alloy castings.
Development of various mathematical models related to the various quality
characteristics.
Development of analytical models to characterize the surface texture produced by
VAEPC process using time series analysis.
Development of a finite element model to study the effect of heat loss during metal
flow in the casting of VAEPC process.
