    The past, present and futurecome together in India

    In 1963, ABB India (erstwhile HindustanBrown Boveri) established its Manejaproduction facility in Vadodara, Gujarat. The first product to roll out of this factorywas a 25 kV (kilovolt) circuit breaker forthe railways. 50 years later, the Manejafacility delivered a 1200 kV circuit breakerand power transformer aptly, even the

    voltage level was 50 times higher!Over the years, manufacturing facilities

    in Vadodara expanded to include powerand distribution transformers, high-voltageair-insulated switchgear (AIS), instrument

    transformers, high-voltage machines, windpower generators, turbochargers anddistribution automation equipment. OnNovember 12, 2013, ABB India inauguratedtwo new manufacturing facilities for powerproducts in Savli, on the outskirts of

    Vadodara. These new units are anotherexample of ABBs in country for country

    approach to bring manufacturing closerto customers.

    The manufactu ring units in Sav li wil lproduce high-voltage gas-insulatedswitchgear (GIS), PASS (plug and switch

    system) hybrid switchgear, and dry-typeand oil-immersed distribution transformers.

    The units were built in 18 months at aninvestment of approximately $50 millionand cover an area of about 15,000 squaremeters. They are equipped with the latestproduction and testing technologies andwill serve the urbanization driven domestic

    market and export demand.By drawing inspiration from the past

    and acting in the present, ABB seeks tofortify its presence in India and take itsoperations from strength to strength.

    This new facility aims to enhancethe value proposition for customers byreducing response time and expeditingdelivery in and around the Dhaka area.Rolf Schweizers presentation echoed

    this sentiment, as he discussed buildingtrust and confidence with customers byunderstanding the importance of reducingdowntime.

    Under l in ing ABBs con t inuedcommitment to Bangladesh, RajarshiBanerjee discussed strengthening localresources, deploying state of the arttechnical optimization solutions to maximize

    output from available energy sources. Thenew facility reflects ABBs customer focusand its commitment to a long innings inthe country.

    Leading Danish electric-mobility operator,CLEVER, selected ABB to supply 50 CCS(Combined Charging Systems) compatibleDC fast chargers for its country-widenetwork. This order follows an earlier roll-out of 50 ABB DC fast chargers at thebeginning of 2013. CLEVERs networkcomprises both AC and DC chargers,supporting all EVs in Denmark.

    CLEVER chose ABBs multi-standard DC

    fast charging station, Terra 53, equippedwith a CCS connector, to support newelectric cars equipped with the CCS fast-charging system, such as the VW e-UP!and BMW i3.

    How important is quality power inTata Steel's operations?

    A capacity of 10 million ton perannum makes Tata Steels plantin Jamshedpur one of the largestintegrated steel plant sites in theworld. This plant delivers largeparts of Tata Steels flat and longproduct segments. Flat steel caters

    to the automobile industry and longto the construction segment wehave a large presence in both thesesegments. Tata Steel is known forquality products, and to deliver thisquality we must invest in processesand equipment. Modern techniqueshave meant more electrical equipmentand higher energy consumption.

    To have safe and quality steel plantoperating conditions we have toensure reliability of power (near

    100% availability within specifiedlimits of voltage and frequency)and specially focus on keeping theenergy efficiency. We stringently applya performance indicator, power-rate, that calculates units of powerconsumed for each ton of steelproduced, which is a measure ofenergy efficiency.

    What key parameters areconsidered while deploying newequipment?

    We view the operations of a steelmill with a 20-25 year horizon. Themechanical and the other hardwaremight have the longevity. However,the electronics and the electricautomation equipment would not

    keep pace, and we have to go forupgrades and replacements. Hence,while planning for the equipment andtechnology we wish to implement atour plants, we focus on its lifecycleand support during the lifecycle.

    What challenges are faced insourcing energy and measures youhave taken?

    Quality electrical power is a criticalenergy requirement for an industry

    like steel. However, we operate inthe eastern part of the country wherereliability of power is low. So TataSteel, along with the Jamshedpurunits of our sister company TataPower, provides for its electricityrequirements. Apart from this, weare also connected to the grid - theDamodar Valley Corporation system.We have developed in-house power

    generation to provide for Tata Steelsbase load requirements.

    How does ABB partner towards

    securing dependable energy?For a long time, ABB has been a

    very important partner of Tata Steel. ABB has proved to be a supplier thatworks on developing new high-endtechnologies for our processes, be itin drives, DCS, electrical switchgear,motors and other diversified areas.Recently, we are testing the viabilityof some technology-based servicesby ABB and are also experimentingremote diagnostic services for critical

    equipment and provision of on-siteservice support. We have receivedgreat support from ABB in the past,and hope we continue developingtechnologies together, based onthe changing requirements of ourcustomers. I am sure both companiescan grow together.

    K M8 at Stora Ensos Skoghall millin Sweden is the worlds largestpaperboard machine. Almost 300meters in length, it produces upto 450,000 tons of paperboard a year,most of which is used to make liquid foodcartons all over the world. About 20 percentof milk cartons worldwide are made frompaperboard produced by the KM8.

    Quality is key in the liquid foodindustry. The paperboard has to matchthe customers requirements perfectly.It has to fold correctly into a customizedcarton that is stable, easy to hold, and hasthe correct printing properties for a color-rich carton design. Quality is also key for Stora Enso, theworlds second largest paper company anda market leader in paperboard. Recently,with its existing surface inspection systemreaching the end of its operating life,

    StoraEnso approached ABB for a newsolution that would take quality controlto a new level. Based on ABBs HDI800 web imagingsystem, the solution is the biggest surface

    inspection system ever made. Its 100cameras and ABB algorithms detect,photograph, analyze and classify thedefects and alarm the operator wheneverit finds an imperfection. Together with ABB weve developed aunique system that inspects every squaremillimeter of paperboard as it speedsthrough the paperboard machine at 800

    meters a minute, says BjrnWikstrm,maintenance technician at Skoghall.

    The system has not only enhancedquality and improved the operators workingenvironment, it has also significantlyreduced the number of rejects. Previously, some customers might haverejected an entire shipment if there wereblemishes in some of the rolls, says LeifKarlsson, project manager at Skoghall.Now we can identify and remove thoserolls that do not meet each customers

    quality requirements. The cost savingsare immense. Another benefit of the ABB solution isthat it enables operators to quickly detectrepetitive flaws caused by a damaged roller

    or other component in the paperboardmachine. The solution has also reducedthe number of sheet breaks by 80 percent;these are usually caused by holes or otherdefects. Recently, ABB developed another world-first capability for the Skoghall solution thatdetects shearing defects in the paperboard.

    These are small wrinkles that are invisible

    to the naked eye but cause many rejectsand are time-consuming to troubleshoot.

    Last but not least in the long list ofbenefits is improvement in energy efficiency.Reducing the amount of rejects hasresulted in significant energy savings saysLeif Karlsson. Each meter of product thatwe have to reject due to defects and flawsresult in waste of energy.

    Caterpillar India sought toincrease productivity, reducecosts, improve energy efficiencyand reliability, ensure effective

    management of spare parts and improvethe plants operational performance. To thisend it entered into a Performance BasedFull Service contract with ABB India in2011, for its manufacturing site in Tiruvallur,close to Chennai, India. Caterpillar was looking for a professionalmaintenance partner who could bring value

    to its business rather than merely delivering'lubrication' and 'wrench-turning' services.

    ABB Full Service is a performance-basedpartnership agreement that is designed toimprove overall plant performance whileoptimizing maintenance costs.

    Around 1000 people work at Caterpillars Tiruvallur si te, which is home to several ofthe companys production lines, includingthose for Backhoe Loaders, Wheel Loaders,Quarry and Mining Trucks, and Off-highway

    Trucks.

    The sites new paint plant was identifiedby ABB as having strong potential forenergy saving. It is equipped with twocompressors, the main one being a 250kilowatt (kW) Atlas Copco unit. This 250 kW

    compressor was running for 23 hours a day,even though its only duty outside the normaleight-hour shift was to operate a paintmixture regulating pump. This extendedrunning time represented a daily electricityconsumption of 800kWh and a significantoperational cost to Caterpillar India.

    After carrying out systematic and in-depthstudies, ABB found that the compressorscontrol settings dictated that it wouldprovide an output of 8 8.3 bar pressurethroughout the day, irrespective of the

    number of hours of production. With theobjective of reducing the running hoursof the compressor, ABB adjusted the setpoints to maintain the pressure at a lower6 7 bar during non-production hours,which was sufficient to meet the demandsof the paint mixture regulating pump.

    After modifying the control set points ofthe compressor, its running hours droppedsignificantly - from 23 to only 9 hours perday. This has cut energy consumptionfrom 23000 kWh to 11000 kWh per

    month resulting in financial savings ofabout $35,000 a year, without any capita linvestments. Additionally, this improvedoperational regime enabled CaterpillarIndia reduce its CO 2 emissions by more

    than 100 metric tons per year, and it hashelped extend maintenance intervals andthe service life of both the compressormotors and the compressors, which has ledto longer and more efficient plant operation.

    Responding to ABBs report on theimprovement, P. Gnanaprakasam ofCaterpillar Indias Facility EngineeringService said: We are very happy withthe efforts taken by ABB to improve theefficiency of the Atlas Copco compressor.

    This is already having a positive impact on

    our productivity in the new paint plant.

    Within a year of commencingtraining of employees of thelargest steel producer in thecountry, ABB India signeda two year extendable Memorandum ofUnderstanding with Rashtriya Ispat NigamLimited (RINL) to refresh and enhance theskills of its employees. This government-owned steel producer, also known as Vizag

    Steel, is scheduled to undertake capacityexpansion and modernization worth INR16bn in 2014-15. And RINL sought theservices of ABB India to facilitate thismodernization. RINL has deployed ABBs state-of-the-art technologies in automation, and powersystems and products, for modernizationand upgradation of its facilities - sinterplant, blast furnace, steel melting shop,medium merchant structure mill, wire rollmills, thermal power plant and calcining

    and refracting material plant. The fullestadvantage of these high technology,

    ACS800 drives, 800xA control systems,instrumentation and analyzers, to high andmedium voltage switchgear, gas-insulatedswitchgears (GIS) and substation protectionand automation systems. While ABB willprovide standard training to large employeepools at RINL facilities, specialized high

    level programs for targeted employees willbe conducted at ABBs lead technology

    centers in Bangalore, Nashik and Vadodara. It has been a year since Steel Authorityof India has signed on with ABB India totrain 4,000 employees over two years.

    The project is running successfully andour customers are fully discovering thewide scope of abilities in the productsthey invested in. Ensuring our customersare well acquainted with the features and

    For a better world

    Solar charging station impacts social and economic conditions, and increasessafety, in a hamlet in the Sundarbans, West Bengal, India.

    O ur latest Access to Electricityrural electrification project,part of the Corporate SocialResponsibility initiative of ABB, in a remote marshland area ofeastern India, has made a successfulstart. In partnership with WWF India,

    ABB has set up a solar-powered mult i-

    purpose battery charging station. The station with capacity to generate 4.1

    kilowat solar power is located in a hamleton Satjeliais land in the Sundarbans areaof West Bengal. Under the scheme, thevillagers register and collect a fully-chargedbattery from the charging station. Whenexhausted, they return it at the station andreceive a fully-charged replacement. Thecharging station controller keeps a recordof all battery exchanges, and the villagersare billed on a monthly basis.

    More than 50 households and 13local stores have so far gained accessto electricity, and are enjoying the social,economic and safety benefits. Access toreliable and cheap energy allows shops

    A few years ago, ABB combined therequirements for a new (terrestrial) industrialanalyzer with that of the Canadian Space

    Agencys requ irements for a Miniatu re(extraterrestrial) Interferometer (MINT)for use onboard a Mars/Moon rover. Theanalyzer has yet to operate in these alienenvironments, but ABB MeasurementProducts has sold more than 1,500 units

    for terrestrial use. The new design isabout half the size of its predecessor,with better performance and lower servicerequirements. It includes, for example, asolid-state laser designed to operate in

    causing them to age rapidly.) To gain evengreater dependability, redundancy is alsofactored into the design. This means that,even if a fault develops, the device cancontinue to function for ex tended periods,withstanding exposure to micrometeoroids,UV radiation, atomic oxygen, atmosphericdrag, and a host of other debilitatingconditions, more harmful than thosefound on Earth, even in harsh industrialenvironments. Testament to the success of ABBs

    hardened instrument design principleswas the recent 10-year anniversary of

    ABB's high-resolution spectrometer (ACE-FTS). This instrument was installed inthe CSAs SCISAT satellite and, in 2003,

    embarked on a contractual mission of twoyears. A decade later, the satellite andits spectrometer are still going strong.It continues to gather data, helpingscientists to better understand the Ear thsatmosphere, and the dynamics of ozonedepletion and climate change. Thanks toits robust instrumentation, the SCISATproject has detected chemicals in the

    atmosphere never previously identifiedfrom space.     Ensuring the worlds firstcoal-seam gas project runsseamlessly

    Q GC, a wholly owned subsidiaryof BG Group, is embarking onthe first commercial venturein the world to convert coal-seam to liquefied natural gas. ABB has

    signed a long-term service agreement withQGC to provide planned and unplannedmaintenance for the upstream and mid-stream facilities at Queensland CurtisLiquefied Natural Gas (QCLNG). The projectis located in Queensland, Australia.

    Coal-seam gas is natural gas extractedfrom coal beds. It provides the sameamount of energy as coal, at 40 percentless carbon dioxide emissions. QCLNG is apriority project for QGC because it involvesexpanding exploration and development

    in southern and central Queensland. Theupstream facilities stretch across the SuratBasin, where the coal-seam gas is collectedand transported along a 540 kilometerunderground pipeline, to the LNG plant

    on Curtis Island near Gladstone. As a pa rtne r, AB B wil l pr ovi de

    comprehensive services including anon-site team to maintain ABBs Extended

    Automation System 800xA Integrated

    Control and Safety Systems (ICSS). Thecontract value is $33 million over four years,with potential for extending the service termup to a period of 10 years.
