ON-VEHICLE INSPECTION1. INSPECT TRANSAXLE OIL

(a) Stop the vehicle in a level place.(b) Remove the transmission filler plug and the gasket.(c) Check that the oil surface is within 5 mm (0.20 in.) of

the bottom of the transmission filler plug opening.NOTICE:• Excessively large or small amounts of oil may

cause problems.• After replacing the oil, drive the vehicle and

check the oil level again.(d) Check for oil leakage when the oil level is low.(e) Install the transmission filler plug and a new gasket.

Torque: 39 N*m (400 kgf*cm, 29 ft.*lbf)

REMOVAL1. DISCONNECT CABLE FROM NEGATIVE BATTERY

TERMINAL

2. DRAIN TRANSAXLE OIL(a) Remove the filler plug and the gasket.(b) Remove the drain plug and gasket, and then drain

the manual transaxle oil.(c) Install a new gasket and the drain plug.

Torque: 39 N*m (400 kgf*cm, 29 ft.*lbf)

2. INSTALL TRANSAXLE CASE OIL SEAL

(a) Coat the lip of a new oil seal with MP grease.(b) Using SST and a hammer, install the new oil seal.

2. CONNECT TRANSMISSION CONTROL CABLEASSEMBLY(a) Install the control shift cable onto the shift lever

retainer.NOTICE:• Install the cable with the protruding portion of

the cable outer facing upward.• After installing, check that the lock of the

cable outer is protruding beyond portion A,as shown in the illustration.

(b) Connect the control shift cable to the shift lever.

(c) Install the control select cable onto the shift leverretainer.NOTICE:• Install the cable with the protruding portion of

the cable outer facing upward.• After installing, check that the lock of the

cable outer is protruding beyond portion A,as shown in the illustration.

(d) Connect the control select cable to the shift lever.NOTICE:• Connect the control select cable so that the

adjusting mechanism lock of the controlselect cable is installed on the left side of thevehicle.

• Insert the clip in the direction shown in theillustration.

(e) Adjust the length of the control select cable.(1) Slide the adjuster case cover in the direction

shown in the illustration (Illustration A).(2) Gently pull the cable rod toward the rear of the

vehicle by hand to pull the cable taut.(3) Press the lock piece into the adjuster case and

lock it (Illustration B).(4) Slide the cover in the direction shown in the

illustration (Illustration C).NOTICE:Slide the cover past the protrusion of thelock piece (Illustration D).

select cable from the shift lever retainer.

(e) Remove the 2 clips and the 2 washers, and

disconnect the 2 cables from the transaxle.(f) Remove the 2 clips and disconnect the 2 cablesfrom the control cable bracket.

(g) Remove the 3 nuts and remove the transmissioncontrol cable.

INSTALLATION1. INSTALL TRANSMISSION CONTROL CABLE

ASSEMBLY(a) Install the control cable with the 3 nuts.

Torque: 5.0 N*m (51 kgf*cm, 44 in.*lbf)

(b) Install the control shift cable onto the shift leverretainer.NOTICE:• Install the cable with the protruding portion of

the cable outer facing upward.• After installing, check that the lock of the

cable outer is protruding beyond portion A,as shown in the illustration.

(c) Connect the control shift cable to the shift lever.(d) Install the control shift cable onto the control cable

bracket with a new clip.(e) Connect the control shift cable to the transaxle

through the washer.

(g) Connect the control select cable to the shift leverwith the clip.NOTICE:• Connect the control select cable so that the

adjusting mechanism lock of the controlselect cable is installed on the left side of thevehicle.

• Insert the clip in the direction shown in theillustration.

(h) Install the control select cable onto the control cablebracket with a new clip.

(i) Connect the control select cable to the transaxlethrough the washer.

(j) Adjust the length of the control select cable.(1) Slide the adjuster case cover in the direction

shown in the illustration (Illustration A).(2) Gently pull the cable rod toward the rear of the

vehicle by hand to pull the cable taut.(3) Press the lock piece into the adjuster case and

lock it (Illustration B).(4) Slide the cover in the direction shown in the

DISASSEMBLY1. REMOVE MANUAL TRANSMISSION FILLER PLUG

(a) Remove the manual transmission filler plug andgasket from the manual transmission case.

2. REMOVE DRAIN PLUG SUB-ASSEMBLY(a) Remove the drain plug sub-assembly and gasket

from the manual transmission case.

3. REMOVE SPEEDOMETER DRIVEN HOLE COVERSUB-ASSEMBLY(a) Remove the bolt and speedometer driven hole

cover sub-assembly from the transaxle case.(b) Remove the O-ring from the speedometer driven

hole cover sub-assembly.

4. REMOVE SPEEDOMETER SENSOR (w/o ABS)(a) Remove the bolt and speedometer sensor from the

transaxle case.

5. REMOVE BACK-UP LIGHT SWITCH ASSEMBLY(a) Separate the back-up light switch wire harness from

the 2 clamps.(b) Using SST, remove the back-up light switch

assembly and gasket from the manual transmissioncase.SST 09817-16011

6. REMOVE SELECTING BELL CRANK ASSEMBLY(a) Remove the 2 bolts and nut and remove the

selecting bell crank assembly from the manualtransmission case.

(b) Remove the control shift lever bush.

transmission case.

11. REMOVE SHIFT GATE PIN(a) Remove the shift gate pin and washer from the

transmission case.

12. REMOVE CONTROL SHAFT COVER(a) Remove the 4 bolts, control shaft cover and gasket

from the manual transmission case.

13. REMOVE CONTROL SHAFT COVER OIL SEAL(a) Using a screwdriver, remove the control shaft cover

oil seal from the control shaft cover.

14. REMOVE SHIFT AND SELECT LEVER SHAFTASSEMBLY(a) Remove the shift and select lever shaft assembly

from the transmission case.

15. REMOVE MANUAL TRANSMISSION CASE COVERSUB-ASSEMBLY(a) Remove the 9 bolts.

(b) Using a plastic hammer, carefully tap the projectionof the manual transmission case cover sub-assembly to remove the manual transmission casecover from the manual transmission case.NOTICE:Do not damage the manual transmission case.

16. REMOVE MANUAL TRANSMISSION OUTPUT SHAFTREAR SET NUT(a) Using a chisel and a hammer, loosen the staked

part of the manual transmission output shaft rear setnut.

(b) Engage the 2 gears simultaneously to lock thetransmission.

(c) Remove the manual transmission output shaft rearset nut.

(d) Disengage the 2 gears.

17. REMOVE GEAR SHIFT FORK NO.3(a) Remove the gear shift fork lock bolt from gear shift

fork No. 3.

(b) Remove transmission hub sleeve No. 3 with gearshift fork No. 3 from transmission clutch hub No. 3.

18. INSPECT 5TH GEAR THRUST CLEARANCE(a) Using a dial indicator, measure the 5th gear thrust

clearance.Standard clearance:

0.10 to 0.55 mm (0.0039 to 0.0217 in.)Maximum clearance:

0.55 mm (0.0217 in.)If the clearance exceeds the maximum, replacetransmission clutch hub No. 3, the 5th gear or input

shaft rear radial ball bearing.

19. INSPECT 5TH GEAR RADIAL CLEARANCE(a) Using a dial indicator, measure the 5th gear radial

clearance.Standard clearance:

KOYO made:0.015 to 0.058 mm (0.0006 to 0.0023 in.)

NSK made:0.015 to 0.056 mm (0.0006 to 0.0022 in.)

Maximum clearance:KOYO made:

0.058 mm (0.0023 in.)NSK made:

0.056 mm (0.0022 in.)If the clearance exceeds the maximum, replace the5th gear, 5th gear needle roller bearing or inputshaft.

gear bearing spacer from the input shaft.

35. REMOVE GEAR SHIFT FORK SHAFT NO.3(a) Using 2 screwdrivers and a hammer, tap out the

snap ring from gear shift fork shaft No. 3.HINT:Use a shop rag or piece of cloth to keep the snapring from flying off.

(b) Remove shift fork shaft No. 3 together with thereverse shift fork and gear shift fork No. 2 from themanual transaxle case.

(c) Using a magnetic finger, remove the 2 reverse shiftfork balls from the reverse shift fork.

(d) Using 2 screwdrivers and a hammer, tap the snapring out of shift fork shaft No. 3.HINT:Use a shop rag or piece of cloth to keep the snapring from flying off.

(e) Remove the reverse shift fork from gear shift forkshaft No. 3.

INSPECTION1. INSPECT SYNCHRONIZER RING NO.3

(a) Check for wear and damage.(b) Coat the 5th gear cone with gear oil.(c) Turn the synchronizer ring in one direction while

pushing it against the 5th gear cone.(d) Check that the ring locks.

If the synchronizer ring does not lock, replace thesynchronizer ring.

(e) Using a feeler gauge, measure the clearancebetween the synchronizer ring back and the gearspline end.Minimum clearance:

0.75 mm (0.0295 in.)If the clearance is less than the minimum, replacethe synchronizer ring.

2. INSPECT TRANSMISSION HUB SLEEVE NO.3(a) Check the sliding condition between transmission

hub sleeve No. 3 and transmission clutch hub No. 3.(b) Check that the edges of the transmission hub

sleeve No. 3 spline gear are not worn down.

(c) Using vernier calipers, measure the width of thetransmission hub sleeve No. 3 groove (A) and thethickness of the claw part on the gear shift fork No. 3(B), and calculate the clearance.Standard clearance (A - B):

DISASSEMBLY1. INSPECT 1ST GEAR THRUST CLEARANCE

(a) Using a feeler gauge, measure the 1st gear thrustclearance.Standard clearance:

0.10 to 0.40 mm (0.0039 to 0.0157 in.)Maximum clearance:

0.40 mm (0.0157 in.)If the clearance exceeds the maximum, replace the1st gear thrust washer, 1st gear or transmissionclutch hub No. 1.

2. INSPECT 2ND GEAR THRUST CLEARANCE(a) Using a dial gauge, measure the 2nd gear thrust

clearance.Standard clearance:

0.10 to 0.55 mm (0.0039 to 0.0217 in.)Maximum clearance:

0.55 mm (0.0217 in.)

If the clearance exceeds the maximum, replacetransmission clutch hub No. 1, 2nd gear or 3rddriven gear.

3. INSPECT 1ST GEAR RADIAL CLEARANCE(a) Using a dial gauge, measure the 1st gear radial

clearance between the gear and shaft.Standard clearance:

KOYO made bearing:0.015 to 0.058 mm (0.0006 to 0.0023 in.)

NSK made bearing:0.015 to 0.056 mm (0.0006 to 0.0022 in.)

Maximum clearance:KOYO made:

4. INSPECT 2ND GEAR RADIAL CLEARANCE(a) Using a dial gauge, measure the 2nd gear radial

10. REMOVE 1ST GEAR(a) Using 2 screwdrivers and a hammer, remove the

clutch hub No. 1 shaft snap ring from the outputshaft.HINT:Use a shop rag or piece of cloth to keep the shaftsnap ring from flying off.

(b) Using SST and a press, remove the clutch hub No.1 assembly and 1st gear from the output shaft.SST 09950-00020NOTICE:• Do not tighten SST excessively.• Support the input shaft by hand to prevent it

from dropping off.

11. REMOVE SYNCHRONIZER RING GEAR NO.1 (FOR1ST GEAR)(a) Remove synchronizer ring No. 1 from the 1st gear.

12. REMOVE 1ST GEAR NEEDLE ROLLER BEARING(a) Remove the 1st gear needle roller bearing from the

output shaft.

13. REMOVE 1ST GEAR THRUST WASHER(a) Remove the 1st gear thrust washer from the output

shaft.

the output shaft.

15. REMOVE REVERSE GEAR(a) Remove the reverse gear, 3 synchromesh shifting

keys and 3 synchromesh shifting key springs fromtransmission clutch hub No. 1.NOTICE:Use a shop rag or piece of cloth to keep theshifting key and shifting key spring from flyingoff.

INSPECTION1. INSPECT OUTPUT SHAFT

(a) Using a dial gauge and 2 V-blocks, check the outputshaft runout.Maximum runout:

0.015 mm (0.0006 in.)If the runout exceeds the maximum, replace theoutput shaft.

(b) Using a micrometer, measure the outer diameter ofthe output shaft journal surface, at the locationsindicated.Standard outer diameter:

Part A:31.985 to 32.000 mm (1.2592 to 1.2598 in.)

Part B:37.985 to 38.000 mm (1.4955 to 1.4961 in.)

Part C:32.985 to 33.000 mm (1.2986 to 1.2992 in.)

If the outer diameters are less than the minimums,replace the output shaft.

6. INSPECT SYNCHRONIZER RING NO.1 (FOR 1STGEAR)(a) Check for wear and damage.(b) Coat the 1st gear cone with gear oil.(c) Turn the synchronizer ring in one direction while

pushing it against the 1st gear cone.(d) Check that the ring locks.

If the synchronizer ring does not lock, replace thesynchronizer ring.

(e) Using a feeler gauge, measure the clearancebetween the synchronizer ring back and the gearspline end.Standard clearance:

0.75 to 1.65 mm (0.0295 to 0.0650 in.)Minimum clearance:

0.75 mm (0.0295 in.)If the clearance is less than the minimum, replace

the synchronizer ring.

7. INSPECT REVERSE GEAR(a) Using a vernier calipers, measure the width of the

reverse gear groove (A) and the thickness of theclaw part on the reverse shift fork (B), and calculatethe clearance.Standard clearance (A - B):

0.15 to 0.35 mm (0.0059 to 0.0138 in.)If the clearance is outside the specifications, replacethe reverse gear and reverse shift fork.

8. INSPECT TRANSMISSION CLUTCH HUB NO.1(a) Check that transmission clutch hub No. 1 and the

reverse gear slide smoothly.(b) Check that the edges of the reverse gear spline

gear are not worn down.

REASSEMBLY1. INSTALL REVERSE GEAR

(a) Coat the reverse gear with gear oil and install it ontotransmission clutch hob No. 1.NOTICE:Orient the reverse gear and transmission clutchhub No. 1 correctly.

(b) Install the 3 synchromesh shifting key springs and 3synchromesh keys onto transmission clutch hub No.1.

2. INSTALL 1ST GEAR THRUST WASHER PIN OR BALL(a) Coat the 1st gear thrust washer pin or ball with MP

grease, and install it onto the output shaft.

3. INSTALL 1ST GEAR THRUST WASHER(a) Coat the 1st gear thrust washer with gear oil and

install it onto the output shaft.

4. INSTALL 1ST GEAR NEEDLE ROLLER BEARING(a) Coat the 1st gear needle roller bearing with gear oil

and install it onto the output shaft.

5. INSTALL 1ST GEAR(a) Coat the 1st gear with gear oil and install it onto the

output shaft.

it onto the 1st gear.

7. INSTALL TRANSMISSION CLUTCH HUB NO.1(a) Using SST and a press, install transmission clutch

hub No. 1 onto the output shaft.SST 09316-60011 (09316-00031)HINT:• The 1st gear can be turned.• While checking that the 1st gear thrust washer

pin or ball is inserted into the groove of the 1st

gear thrust washer, press and fit the clutch hubNo. 1.

(b) Select a snap ring that will allow minimum axial play.Standard clearance:

0.1 mm (0.039 in.) or lessSnap ring thickness

(c) Using a brass bar and a hammer, install the snapring onto the output shaft.NOTICE:Do not damage the journal surface of the outputshaft.

8. INSTALL 2ND GEAR NEEDLE ROLLER BEARING(a) Coat the 2nd gear needle roller bearing and 2nd

gear bearing spacer with gear oil, and install themonto the output shaft.

the shift inner lever slotted spring pin, shift leverinner No. 1 and shift inter lock plate from the shiftand select lever shaft.HINT:Check the orientation of shift lever inner No. 1.

4. REMOVE SELECT INNER LEVER(a) Using a pin punch (φ5 mm) and a hammer, remove

the select inner lever slotted spring pin, select innerlever, select return compression spring No. 1 andselect spring seat No. 1 from shift and select levershaft.HINT:Check the orientation of the select inner lever.

5. REMOVE SELECT SPRING NO.1 SEAT SHAFT SNAPRING(a) Using 2 screwdrivers and a hammer, remove the

RING(a) Coat the shift and select lever shaft with MP grease,

and install a snap ring onto the shift and select levershaft using a brass bar and a hammer.

2. INSTALL SELECT INNER LEVER(a) Coat select spring seat No. 1 with MP grease.(b) Using a pin punch (φ5 mm) and a hammer, install

select spring seat No. 1, select return compressionspring No. 1, the select inner lever and select innerlever slotted spring pin onto the shift and selectlever.Drive in depth:

3.0 to 4.0 mm (0.1181 to 0.1575 in)

3. INSTALL SHIFT LEVER INNER NO.1(a) Coat the shift inter lock plate and shift lever inner

No. 1 with MP grease.(b) Using a pin punch (φ5 mm) and a hammer, install

the shift inter lock plate, shift lever inner No. 1 andshift inner lever slotted spring pin onto the shift andselect lever shaft.Drive in depth:

-0.5 to 0.5 mm (-0.0197 to 0.0197 in.)

4. INSTALL SHIFT LEVER INNER NO.2(a) Coat shift lever inner No. 2 with MP grease.(b) Using a pin punch (φ5 mm) and a hammer, install

shift lever inner No. 2 and shift inner lever slottedspring pin onto the shift and select lever shaft.Drive in depth:

(a) Remove the speedometer drive gear from the frontdifferential case.

2. REMOVE FRONT DIFFERENTIAL RING GEAR(a) Place matchmarks on the front differential ring gear

and the front differential case.(b) Remove the 8 bolts.

(c) Using a plastic hammer, remove the front differentialring gear from the front differential case.

3. INSPECT FRONT DIFFERENTIAL SIDE GEARBACKLASH(a) Fix the front differential pinion to the front differential

case side. Using a dial indicator, measure the frontdifferential side gear backlash.Standard backlash:

0.05 to 0.20 mm (0.0020 to 0.0079 in.)If the backlash is outside the specifications, replacethe side gear thrust washers.

4. REMOVE FRONT DIFFERENTIAL PINION SHAFTSTRAIGHT PIN(a) Using a chisel and a hammer, loosen the staked

part of the front differential case.

2. INSTALL FRONT DIFFERENTIAL PINION SHAFTNO.1(a) Coat front differential pinion shaft No. 1 with MP

grease.

(b) Install front differential pinion shaft No. 1 onto thefront differential case so that the hole for the frontdifferential pinion shaft straight pin is aligned withthe hole in the front differential case.

3. ADJUST FRONT DIFFERENTIAL SIDE GEARBACKLASH(a) Fix the front differential pinion to the front differential

case side. Using a dial indicator, measure the frontdifferential side gear backlash.

Standard backlash:0.05 to 0.20 mm (0.0020 to 0.0079 in.)

If the backlash is outside the specifications, replacethe side gear thrust washer.Thrust washer thickness

HINT:• Because the thrust washer does not have any

marks for distinction, measure the thickness witha micrometer to select a proper thrust washer.

• Select washers of the same thickness for boththe right and left.

4. INSTALL FRONT DIFFERENTIAL PINION SHAFTSTRAIGHT PIN(a) Using a pin punch (φ3 mm) and a hammer, install

the front differential pinion shaft straight pin onto thefront differential case.

(b) Using a chisel and a hammer, stake the frontdifferential case hole.

5. INSTALL FRONT DIFFERENTIAL RING GEAR(a) Clean the contact surfaces of the front differential

case and ring gear.(b) Using a heater, heat the front differential ring gear to

90 to 110°C (194.0 to 230.0°F).(c) After the moisture on the ring gear has completely

evaporated, quickly install the ring gear onto thedifferential case.

(d) Aligning the 2 matchmarks, quickly install the frontdifferential ring gear onto the front differential case.

(e) Install the 8 bolts.Torque: 77 N*m (790 kgf*cm, 57 ft.*lbf)
