Packaging made from a vast range of materials and in different designs is part of the daily life of billions of consumers. The ever-changing requirements for packaging machines are as diverse as the products to be packaged: Packaging must keep products safe, fresh and hygienic, and at the same time meet criteria for appealing designs. TwinCAT: Flexibility with PC-based technologyWith the PC-based control system, Beckhoff has created a fl exible standard to accommodate a wide range of requirements from differ-ent industries. This led to the development of a uniform, fully scalable and, most importantly, open system. This openness, both in terms of the software and hardware interfaces, helps machine builders adapt their systems to today’s diverse and changing industrial requirements without repeatedly incurring high implementation costs and effort.

TwinCAT integrates PLC and Motion Control functions and con-trols all process steps of high-performance packaging machines. TwinCAT PLC programming is based on the international IEC 61131-3 standard. A wide range of software modules are available for different packaging tasks such as cam plates, synchronisation and interpolating movements of several axes. With TwinCAT, solutions for practically any packaging application can be implemented due to highly fl exible mas-ter and slave axis combination options and diverse, high-performance motion functions. High-performance tools such as the TwinCAT CAM Design Editor and TwinCAT ScopeView support easier system design and commissioning. PLC libraries with function blocks based on the PLCopen Motion Control and OMAC PackSoft standards simplify pro-gramming and permit the use of standardised components.

Open communication interfaces support integration into existing visualisation and control systems. Depending on the requirements of the automation components, the Windows operating system en-ables the installation of further software components (in addition to TwinCAT) on the same hardware. Maximum performance with EtherCATThe basis for ultra-fast process communication is the EtherCAT Industrial Ethernet system, which is ideally suited for use in packag-ing machines. The high-speed communication between the controller and the I/O terminals – without special hardware – offers the machine manufacturer previously undreamt-of possibilities: Motion Control with numerous axes synchronised through EtherCAT distributed clocks with nanosecond precision.

With XFC (eXtreme Fast Control Technology) from Beckhoff, any programmer is able to create exceptionally fast and highly precise con-trol solutions for packaging machines simply and elegantly based on standard components. The distributed clock functionality enables high-precision printing mark control, for example. High-speed touch probe inputs of 1 µs can be achieved with EtherCAT time stamp terminals.

Industrial PCs in different designs and with a range of optional fea-tures offer the right solution for any application. PCs with industrial design are equipped with high-performance components, based on open standards. A wide range of products and individual housing designs enables optimum adaptation to the specifi c control require-ments.

The Embedded PCs of the CX series are designed for control tasks in the medium performance range. The compact Industrial PC can be mounted on a DIN rail, is modular and can be assembled depending on the required tasks. For optimum scaling the CX family offers several basic CPU modules that can optionally be extended with all main PC and fi eldbus interfaces and I/O modules.

The Bus Terminal is the open and fl exible I/O system for all common fi eldbuses. The wide choice of electronic block terminals covers the full range of input and output channels required in automation – from the digital and analog world right through to the serial inter-face. It is possible to tailor a specifi c solution, as if from a toolkit.

The compact, robust Fieldbus Box modules function as decentralised I/Os right at the machine or plant. Collecting and re-packing usually involves a large number of motors. Stepper motors offer a fl exible and cost-effective motion solution and can be controlled directly by Beckhoff I/O terminals.

Software PLC and programming environmentThe TwinCAT software system converts any compatible PC into a real-time controller featuring multiple PLCs, a programming environment and an operating station. TwinCAT runs under Windows NT/2000/XP/Vista, NT/XP Embedded or Windows CE. PC Control enables connection to all common fi eldbuses and PC interfaces, as well as data interfacing via open standards such as OPC. TwinCAT PLC is an IEC 61131-3 PLC with four run-time systems for each PC and short cycle times from 50 µs. The stable real-time with a jitter < 5 µs enables central Motion Control with up to 255 axes in various master/slave combinations as well as interpolating. Engineering tools support the creation and maintenance of software.

PC ControlThe Beckhoff Industrial PCs represent the most powerful hardware platform for PC-based control technology. Beckhoff supplies Industrial PCs constructed in a variety of forms and equipped in various ways. The PCs feature industrial design and are equipped with top-performance components. Embedded ControlThe Bus Terminal Controller series BC and BX are small controllers for the Beckhoff Bus Terminal system. With XFC technology (eXtreme Fast Control Tech-nology) Beckhoff presents a new, fast control solu-tion: XFC is based on an optimised control and com-munication architecture comprising an advanced Industrial PC, ultra-fast I/O terminals with extended real-time characteristics, the EtherCAT high-speed Ethernet system, and the TwinCAT automation soft-ware. With XFC it is possible to realise I/O response times ≤ 100 µs. This technology opens up new pro-cess optimisation options for the user that were not possible in the past due to technical limitations.

XFC represents a control technology that enables very fast and highly deterministic responses. It includes all hardware and software components involved in control applications: optimised input and output components that can detect signals with high accuracy or initiate tasks; EtherCAT as very fast communication network; high- performance Industrial PCs; and TwinCAT, the automation software that links all system components.

XFC enables cycle times of 100 µs, without having to give up central intelligence and associated high-performance algorithms. XFC also includes additional technologies that not only improve cycle times, but also temporal accuracy and resolution.

Users benefi t from entirely new options for enhancing the quality of their machines and reducing response times. Measuring tasks such as preventive maintenance measures, monitoring of idle times or documentation of parts quality can simply be integrated in the machine control without additional, costly special devices.

In a practical automation solution, not everything has to be extremely fast and accurate – many tasks can still be handled with “normal” solutions. XFC technology is there-fore fully compatible with existing solutions and can be used simultaneously with the same hardware and software.

The EtherCAT I/O system provides a wide range of 200 dif-ferent signal terminals. Standard EtherCAT Terminals already offer full support for XFC technology. Synchronisation of the I/O conversion with the communi cation or – more precisely – with the distributed clocks is already standard in EtherCAT and is therefore supported by all terminals. Further developed XFC terminals offer additional special features that make them particularly suitable for fast or high-precision applica-tions.

Synchronised responses can be realised with time stamp input and output
