The theoretical briefs rangedfrom the Olympics Stratford site to the London mayor’s offices.

Pilkington Competition: our Glasshouse ideas competition attracted more than600 entries, making it one of the biggest architectural competitions ever. Weconceived and organised a series of associated events, and convened a highprofile jury of international architects.

Finnforest: we worked with the timber company to showcase its products inreal-world situations, helping the company develop awareness and expand itsUK reach. With students at London Metropolitan University, we constructed ademountable prototype timber building at a major trade show. Likewise, wecollaborated with Monodraught for some years to introduce and establish itsinnovative daylighting and natural ventilation products.

Steel Solutions: working with the British Constructional Steel Association, wedeveloped a bespoke editorial approach aimed at demonstrating to architectsthe many benefits of structural steel construction.

Established in 1971 with a collection of just seven pieces, today Northamptonshire-basedHaddonstone manufactures over 1000 standard designs, as well as bespoke items fornew build and conservation projects. Comprising limestone, white cement, sand andwater, Haddonstone is a form of cast limestone with a surface texture that is similar to Portland stone. Through-coloured, it matures and weathers like natural stone, yet normally costs significantly less than quarried stone.

1 Making the mould Every Haddonstonedesign is cast from a mould, with bespokeitems requiring custom-made moulds.Constructed by carpenters working fromdetail drawings, timber moulds are usedfor simple items, such as window cills orcopings. Fibreglass and rubber-linedmoulds are employed for more complicated designs, which may requirenumerous castings over a long period.

3 Casting types and materialsHaddonstone produces three types of cast stone: Haddonstone (semi-dry cast), TecStone (wet-cast), and TecLite (fibre-reinforced wet-cast). Alongside the core ingredients (limestone, white cement andsand), plasticisers and waterproofers areadded to the computer-controlled mix to improve compaction/workability anddurability. Pigments may also be introducedwhere a specific colour is required.

4 Compaction The stone used for semi-dry casting (Haddonstone) has theconsistency of moist sand. It is packed into the mould in a series of thin layers to prevent visual stratification. Rods, hammers and pneumatic compaction tools are employed to ensure that thestone gets into every corner and detail of the mould.

5 Curing Left to stand overnight, themould is stripped away revealing the cast stone design. Finishing is not usually required due to the quality of the mouldand the stone mix. Following quality control checks and bar code labelling, the piece is vapour cured – a process thatgives the stone the equivalent of 14 days‘natural’ hardening in just ten hours.

From balustrades and porticos to complex architectural mouldings and fenestration, Haddonstone is one of the UK’s largest and most technically advanced producers of cast stonework.

2 Creating the model The mould-makingprocess begins with the creation of a modelcarved by an in-house sculptor in eitherwood or plaster. The model is covered in clay to a pre-set thickness, before a fibreglass case is formed over it. The case is then removed and the model cleaned ofall traces of clay. Next, the model and caseare reassembled, before a liquid rubber ispoured into the void previously occupiedby the clay. The rubber is specially

The wet-cast mix is poured into thefibreglass, rubber and timber mould byhand and then agitated to eliminate all airpockets. formulated to ensure it fills every cavity in the mould. Once the rubber has set, the case is disassembled again and themodel removed. When it is reassembled,the void left by the model is ready to receive the dry- or wet-cast stone mix.

TecStone is not only smoother and lessporous than Haddonstone, it also has a higher compressive cube strength (> 45 MPa compared to > 35 MPa at 28days) and weathers more slowly on site.

TecLite is a wet-cast process combiningthin wall construction with GRC (glass-fibre reinforced concrete) technology. This results in stronger, lighter components (up to 60 per cent less compared to Haddonstone), which are easier-to-handle,making them suitable for retrofitting, timber-frame, and new build projectswhere component weight is an issue.

As part of a major refurbish-ment of Vantage London, anoffice block by the elevatedsection of the M4 in westLondon, Signbox providedthe external signage. This in-cluded updating the gantrysign by redressing it with alu-minium cladding over a newbespoke structural steelframework with large illumi-nated lettering. Growing audiences at theBirmingham Repertory The-atre over the past couple ofyears meant that its sharedentrance with the Library ofBirmingham became inade-quate. The Rep’s operationsmanager Nigel Cairns there-fore commissioned GEZE UKto identify the best optionsfor creating a welcomingentrance from CentenarySquare. In turn, GEZE UKbrought in Glassolutions toundertake all the glazingwork required for the venue. The result was circular slidingdoors using a Slimdrive SCRautomatic operator with a360° drive mechanism.Measuring 3800mm, the entrance makes a clear state-ment on the facade while allowing a large number ofpeople to flow through thelobby at any one time. It creates an effective draughtlobby, minimising both heatloss and heat gain.GEZE UK also created a sec-ond entrance to the theatre’sMarmalade Bistro and Barwhich is situated behind thearched facade on the westside of the building. This hasprovided standalone accessto the restaurant. On thestreet side is a pair of auto-matic swing doors operatedby Slimdrive EMD-f’s and onthe other side of the draughtlobby a single sliding doorpowered by a Slimdrive SLNT automatic operator. Dueto their slim design and adrive unit height of just 7cm,all of the Slimdrive range canbe discreetly installed so asto be barely noticeable. Asdo all GEZE’s automatic op-erators, they assist with thedemands of the Equality Actand are BS 8300 compliant.Nigel Cairns said: ‘The creation of a new main doorway by GEZE UK hasgiven us a stylish, practicaland welcoming entrance allowing visitors direct andclear access to our box office, auditoria and banqueting suites’. Designed by Oxford-based practice AdrianJames Architects, the brief for this new-builddwelling in the Cotswolds was for a bright, contemporary, informal and uplifting four- bedroom family home. The design also had tobe highly sustainable and sensitive to the style ofthe surrounding village.‘We wanted to create a barn-like aesthetic; a

single storey of stonework with a steep pitchedroof atop,’ explains the architect. ‘If we couldcontain the additional spaces within the roofthen the house would feel like a single-storeybarn. This proposal also offered a reducedsense of scale. It therefore became importantnot to break the roofline with dormer windows

so rooflights were the preferred option.’The Neo rooflight from the Rooflight

Company was chosen because its framelessglazed sections were able to blend seamlesslywith the plane of the roof, creating a slick rein-terpretation of a ‘barn-roof’. The architectemphasised the curved nature of the roof bytaking zinc-clad margins from the eaves up tothe sills of the rooflights – as if a strip has beenpeeled from the roof. specified, each with electric actuation for easy

opening. The rooflights were fitted with ninemanually-operated blinds: seven blackout blindsin cement and feather white, and two roller-blinds in misty white.‘The Neo rooflights were a great success,’ says

the architect. ‘They worked particularly wellwithin the palette of materials used, includingzinc cladding for the curved details and analmost metallic-looking dark blue/purple roof-tile. The blinds are neat as they are integratedwithin the frame, and this makes them simpleto install and very easy to use.’The scheme has been submitted for the 2013

RIBA Regional Awards and the Manser andStephen Lawrence Awards.
