The BIG R Show will provide a venue for the diesel engine remanufacturers and suppliers to meet and network among their peers. The diesel engine exhibit and programs will provide information, products and services for all types of diesel engine applications from automotive to heavy duty, and from commercial, industrial and over-the-road to performance markets. Dave Wooldridge, publisher of ENGINE BUILDER Magazine, said, The over-the- road truck portion of the diesel engine business has been hard hit by the recession over the past two years, but we are beginning to see business recovery. There are also niche areas within diesel markets that have weathered the storm and offer growth. Tim Roth with SRC Electrical, will issue a challenge to the industry that we can double our business in five years by growing the size of the remanufacturing pie. Continuing on this theme, Bruce Plaxton, owner of BGP Marketing, will address the remanufacturing marketplace of the future. Next on the agenda will be a cleaning presentation on solvents vs. hot water. After a group lunch, everyone will tour SRC Logistics and the light duty engine plant, and then return to the hotel for a reception. From a Distinguished Member ofOur Industry Comes the Following:SomeOILFIELDMATH�A�Clunker� that travels 12,000miles ayear at 15 mpg uses 800 gallons of gas ayear, while a vehicle that travels 12,000

miles a year at 25 mpg uses 480 gallons ayear. So, the average Cash for Clunkerstransaction will reduce US gasolineconsumption by 320 gallons per year.

TheGovernment claims 700,000 vehicleswere turned in so that amounts to 224million gallons saved per year., whichequates to a bit over five million barrels ofoil. Five million barrels is about five hoursworth of U.S. consumption.

More importantly, fivemillion barrels of oilat $70 per barrel costs about $350million.So, the government paid $3 billion of ourtax dollars to save $350million in oil.

The annualAuto-Value/Bumper-to-Bumper TechExpowas heldduring thefirst weeks ofFebruary andMarch inGrand Rapids,Michigan andMilwaukee,Wisconsin.The event, in

addition to being a large Expo with manybooths from almost every segment of theautomotive parts, supplies, and toolsmarkets, is also a very large training eventwith many classes offered on manysubjects and at different skill levels.

I have been part of the Tech Expo for manyyears. My class had been sponsored byGencoAuto Electric, which is now a partof BBB Industries. I conducted a class onadvanced charging and starting systemsfor the attendees who were mostly skilledtechnicians and some part-store people.

What was surprising this year (the 13thAnnual Tech Expo) was the fact that theybroke an all time attendance and classrecord in Grand Rapids. Given the state of

the economy and geographical location,this was a real surprise. To me thisindicated that regardless of the business,there will always be people who valuetraining so much that are not deterred byeconomic pressures.

I would be delighted to see that sort ofenthusiasm in our industry and see morerebuilders take advantage of the trainingopportunities provided to them.

Speaking of training, preparations areunderway for APRA�sMEGAClinic inSpringfield, MO in early June (seepreliminary program& registration onpage 13). During the Clinic everyone willhave the opportunity to tour SRC'sElectrical plant as well as attend trainingsegments that are designed to helprebuilders in their everyday work. I hopeto see many of you there.

Hitachi RectifierA service customer of ours had sent aHitachi LR1100-716 alternator (13724) to usto be rebuilt. It was from a 2000 InfinityQX4with a 3.3L engine, and since westock most commonHitachi alternatorparts, I didn�t think turning this onearound would be a problem.

It became a problemwhen I realized the

rectifier did not exist in any of our industryrectifier suppliers and/or manufacturerscatalogs! To the best of my knowledge, noone had a listing for its rectifier.

I am not certain about the reason for this.Perhaps there have not been enoughrequests for this rectifier to justify toolingand manufacturing. Because it is used on aunique Infinity upscale SUVwhich aresold in limited numbers, I sort of under-stand it, but nevertheless I needed oneright away, and there was none to befound!

The rectifier for this alternator was 119mmin diameter and had 6 diodes. Lookingback and forth in various catalogs andchecking suppliers� websites, I found thatJ&N�s 172-44062 (Regitar�sRH-77)mightwork. It has 8 robust avalanche 40-ampdiodes and the same diameter as the one Ineeded, but the output post was on thewrong side, plus the stator lead (1 phase)that feeds the regulator was on theopposite side and had to be moved.

Luckily, since aftermarket Hitachi rectifiershave provisions for this, I carefullypressed out the output post, pressed itinto the opposite side, cut the stator lead,and extended it with a wire so it wouldreach the regulator. (Figure 1)

Navistar (formerly IHC) line ofmedium andHD trucks. The class was presented by mygood friend BruceAmacker�s company,TurboTraining (www.turbotraining.com),and was taught by his capable assistant,Anthony Crespo. Turbo Training is a well-known provider of training in the field oflight and medium duty diesels for a varietyof clients across the country.

NavistarNextGenerationVehicles (NGV)that are identified with a distinctive curvedhood and the shinny chrome grille (Figure2) are used in many applications such astow trucks, delivery vans and even schoolbuses on their larger chassis. They arecompletely redesigned to save over 40%of their wiring and instead, they haveelectronic clusters, a very sophisticateddata communication bus, and an ESC(Electronic SystemController) that workslike a BCM, receives signals from an arrayof switches, and feeds many devices in acompletely different manner than wascustomary in truck applications.

It all worked fine and this pricy unit wasassembled, tested and delivered. I hopeyou can use the above info anytime youmay need a rectifier for 13724 or similaralternator that it is not yet in the supplyline.And if you have any informationabout the existence of this rectifier, pleaseletme know.

Navistar MultiplexingUsage of electronics and more advancedcomputer technology for the operation oftoday�s vehicles is not exclusive to carsand light trucks. As you will see, hugeadvances are taking place in the mediumand heavy truck market that are up to parwith the latest in modern cars.

I had a chance to attend a trainingsegment at this year�s Tech Expo (dis-cussed above) that covered multiplexingand body control electronics for the

Once the positionand function of the switch is programmedinto the ESC, it will operate their dedicatedcircuit where drilling holes, installingindividual toggle switches and runningwires in and out of the dash is no longernecessary. The switches and switchpanels are strictly low-power computerinput devices and do not carry anysignificant current.

For operating a system such as a turnsignal, the turn signal switch onlyprovides an input. ESC examines the linefor short or open and its power transistorsapply the appropriate amount of currentbased on the measured resistance. MostESC circuits do not have a physical fuse,and built into it there are a sort of VirtualFuses. For an added load (such as morelights) to a circuit and to increase the sizeof the fuse, all that is necessary is to enterthe module with the appropriate diagnosticsoftware (IHC�sDiamond Logic Builder orDLB), simply click off, say a 20 amp valuein the appropriate box, and type in 30. Nowyou have installed a 30 amp fuse for that

circuit! Simple.

As the number of options increases and the systembecomes more complex, Remote Power Modules (RPM)can be installed and programmed into the system topractically handle any option, accessory, and sub systemvia the J1708 and a high speed (CAN) J1939 Data Bus thatconnects all the modules together and handles all the datatransfer.

The system is too complex and detailed to go over in thiscolumn, but suffice it to say that the age of electronic andcomputer controls for trucks has already arrived, and itcan provide interesting challenges to technicians andelectrical specialists as far as learning the new systemsand getting prepared is concerned.

39MT SolenoidsStarters with Soft Start Engagement have been discussedseveral times by Bruce Purkey during the annual APRAThrive Clinic in Las Vegas.

What distinguishes these starters is the fact that thepinion starts a slow rotation to enter the flywheel softly(thus the term, Soft Start Engagement). With others, suchas a 40 or 42-MT, the drive is pushed forward with bruteforce, and in the case of drive to flywheel abutment, thePosi-Torque® drive collapses and ratchets to align theteeth, which makes it possible now for the drive to popinto the flywheel.

The disadvantage of the soft start system (if disadvan-tage is the right word here) is that the solenoid draws arelatively high initial current in the engagement process,thus requiring appropriate relays such as an IMS (IntegralMagnetic Switch), or much heavier power relays andassociated wiring to supply the high current.

While converting one starting system into another, thesolenoid circuitry is an important factor that must betaken into account along with any proposed conversion.

6-G Rectifier MixIf you rebuild a variety of 6-G Ford alternators, you knowthat the regulator selection is quite a challenge as thereare many regulators used in this family of alternators.Units such as 8263 and 8268, which go on 2001 and 2002Ford Taurus with 3.0L �U� code engine look identical butuse different regulators. The same can be said about 8260and 8250 alternators that have different regulators butphysically look almost identical.

Aside from the regulator issue, the rectifier selection isalso a challenge and can misguide a rebuilder into usingthe wrong stator-rectifier combination.

The stators come in different sizes (diameter, and stackheight) and amperage. They can be double wound(meaning 2 loops of wires for each coil) or single wound.Then there is the �Delta� or �Wye� combination that hasto be considered. Since the common, or �Neutral Point�connection in the �Wye� wound is done inside therectifier, then it makes it more important to select the rightrectifier that matches the stator.

So a rectifier has to match the stator in a few factors suchas:

� Physical size in diameter and recess� Position of the output stud� Being single or double wire� Being a �Delta� or �Wye� wound� Having 6 or 8 diodes� Having avalanche diodes or not� Drop-down or OE-Type stator terminal

When you consider all of the above factors, consideringeven OE changes configuration during a production run,and whether the unit has already been rebuilt by arebuilder and modified at will, you have to work diligentlyto match the appropriate rectifier with the stator. Other-wise the result, in most cases would be an alternator withinsufficient output.

However in most cases the selection is sort of straightfor-ward, the one I found to be misleading is an 8260 alterna-tor (and perhaps others) used on Ford Focus! Thisalternator comes with either a 2-wire Y-wound stator,using an 8-diode J&N�s 172-14044 (Regitar RF-113)rectifier, or a Delta-wound single wire stator using a 6-diode 172-14047 (Regitar�s RF153). Both rectifiers men-tioned are the drop-down version.

Well, installing a RF-113 in place of latter gave us aworking alternator but with a lower output than expected(Figure 5) while the very same unit with the right rectifier(RF-153) topped off at about 128 Amps, well above theprevious one. (Figure 6)

My example here is a 10511408 solenoid (Figure 3) usedon a 10461753 (6804) starter for a Freightliner. You see itsPull-in and Hold-in coils Amp draw in the picture (Figure4). The combined draw at the moment of starting is thesum of two figures, plus the additional amps necessary torotate the armature for soft starting. This hi-current drawwhich exceeds well over 200 Amps has to be supplied forthe starter to work properly�and that is why appropriatecircuits to feed the starter solenoids in any HD applica-tions are subject to more stress when starter types suchas a 39-MT and similar are used.

The cost of employer-supplied healthinsurance is rising so fast that at thepresent rate, it will roughly double in fouryears.

The price of health care is soaring for avariety of reasons. Normal inflation.People's belief that they have a right to thebest health care money can buy. Improved,more expensive technology. Fear ofmalpractice suits. Cost shifting from poorto better-off patients. More state man-dated health benefits. An aging popula-tion.

Here are some steps that employers cantake to ease their own burden:

1. Increase deductibles - With thisoptions, the employee becomes thebenefits consumer and thus responsiblefor a larger portion of his or her medicalexpenses. This method is less "painful"than having employees paying a portionof their medical premiums. The effect is feltonly if and when a claim occurs, while thepayroll deduction for premiums happenswith every paycheck.

2. Changing the Co-Insurance Percent-age and/or Stop-Loss Level - Thesemethods of lowering premiums result inthe same type of cost-shifting as inOption 1.

1. The consumer is exposed to greateramounts of risk and therefore costs if andwhen a claim occurs. The employerreduces cost by paying lower premiums.These options should be reviewedindependently to measure the impact ofeach.

If the stop-loss (the amount for which acovered employee or dependent is liablefor expenses arising from a single claim) isincreased to an extreme, then the cata-strophic protection value of the plan isseverely reduced, and the very reason forhaving medical insurance becomesquestionable.

As an example, if the stop-loss limit is$1,000, then the co-payment percentage(the portion the insured pays on eachclaim) or 20 percent is applied to the first$5,000 or eligible expenses. Beyond thatpoint, the plan pays eligible expenses at100 percent.

Similarly, if you consider changing the co-insurance percentage from 80/20 to 70/30,an extreme increase can likewise severelylessen the catastrophic protection value ofthe plan, and the rate lowering impact alsodiminishes.

In addition, �split level� co-insuranceplans are available. For example, such aplan might offer a co-insurance percentageof 70/30 for the first $2,500 in expenses,and then 80/20 for the next $2,500 and 100

percent thereafter. The resulting out-of-pocket maximum cost would be $1,250per person per year.

3. Eliminating Benefits - If you considerthe fact that medical insurance is designedto cover the major expenses, with the smallexpenses best covered by the individual,then the elimination of some benefitsoffers a sensible alternative. Someexamples are to eliminate accident benefitspayable at 100 percent, reduce benefits tothe government mandated minimums andreduce the outpatient co-insurancepercentages. The results of these types ofchanges may have only a nominal impacton premiums, but they may have a greaterimpact on the attitudes of both you andyour employees.

4. Changing Insurance Companies -When this option is considered as ameans of reducing medical insurancepremiums, a number of questions shouldbe considered.

� Will the new insurance companyaccept all of the people currentlyinsured?

� Will the new insurance company's pre-existing limitations have a negativeimpact on those members currentlyinsured?

� How different is the plan from yourcurrent plan, and how will yourmembers react to a change?

� What is the new insurance company'sclaim payment history and timing?

The most dramatic results in curbinghealth insurance costs have beenachieved by individual employers whohave incorporation incentives in theirbenefit plans to encourage employees tobecome smarter, more cost-conscioushealthcare consumers.

Make sure your employees know thathealth insurance benefits are not �free.�Encourage them to stay healthy and notuse unnecessary healthcare services. !

GM Recalls 5,000 Heavy Duty Vans Dueto Fire RiskGeneral Motors Co. said it would recall about 5,000 heavyduty vans built in February and March and halt produc-tion and sale because of a risk of engine fires due to asuspected faulty alternator.

LKQ Achieves Record Resultsfor 2009Source: aftermarketNewsLKQ Corp. has announced results for its fourth quarterand full year ended Dec. 31, 2009. Income from continuingoperations for the fourth quarter was $36.5 million anddiluted earnings per share from continuing operationswas 25 cents.

For the full year, income from continuing operations was$127.1 million and diluted earnings per share fromcontinuing operations was 88 cents. Excluding restructur-ing expenses of $0.6 million for the fourth quarter and $2.6million for the full year, and excluding the gain on bargainpurchase related to the purchase of Greenleaf AutoRecyclers LLC, of $4.3 million for both periods, dilutedearnings per share from continuing operations wouldhave been 23 cents and 86 cents for the quarter and fullyear, respectively.

�We reached a major milestone in 2009 and exceeded the$2 billion revenue mark,� said Joseph Holsten, presidentand chief executive officer of LKQ Corp. �Our more than10,000 employees overcame the economic headwinds ofearly 2009 and maintained focus on being the premiersource of alternative collision and mechanical parts forour customers. The fourth quarter was particularly strongand reflected, I believe, a continued trend to expand theuse of alternative collision parts. Our organic revenuegrowth rate for parts and services was close to 10 percent,and excluding service revenue, it was 12 percent duringthe fourth quarter.�

During the fourth quarter of 2009, LKQ acquired threebusinesses: Greenleaf Auto Recyclers; a heavy-duty truckoperation in Fresno, Calif.; and a wholesale recycledproducts business in Albuquerque, New Mexico. Thehistorical annualized revenue of Greenleaf was $114million. The combined historical annualized revenue of theheavy-duty truck operation and the wholesale recycledproducts business was $8.5 million. !

The benefit of this Boost comes from the medium to longwave gas catalytic infra-red energy which greatly acceler-ates the powder�s gelling time when compared to usinggas convection alone. The effect of Trimac�s Boost is itallows for faster line speeds and a smaller convectionoven. In Ernest Spencer�s case, it allowed them toinstall greater production capacity in the limited squarefootage of their building, as well as, reduced theiroperating costs.

A gas catalytic infra-red boost incorporated into a gasconvection oven increases the total heating capacity persquare foot while also lowering natural gas usage up to60%. For Ernest-Spencer, the curing times on powdersused on ¾� mild steel products went from 40 minutesdown to 25 minutes while still attaining a full cure. �TheIR Boost is beneficial because it helps heat those heavyparts quicker. Otherwise we�d have to stop the line and letthe parts heat in the oven longer. So my suggestion is while checking these alternators, inaddition to using appropriate regulator, pay attention tothe output and measure it accurately through the entireRPM range. By seeing a few amps and 14V on the testbench, and calling it a pass, might have serious andexpensive consequences, particularly on a time consum-ing R&R for a vehicle such as a Ford Focus.
