VARIETY OF SOLUTIONS ON SHOW

The wide variety of packing solutions offered by Ishida Europe will be ideally demonstrated at Propak Africa. The company’s ability to devise complete packing lines will be showcased by its bespoke Integrated Snackfood Packing System, the Atlas iTPS, while individual models on display include the technically advanced and hugely versatile RS Series multihead weigher, the groundbreaking IX-GA X-ray system, and the latest addition to the company’s market leading tray sealer range, the semi-automatic QX 300.

The Atlas iTPS is Ishida’s dedicated packaging system for all types of savoury snack products. Comprising an R Series multihead weigher, Atlas high-speed bagmaker, and DACS-W-012 checkweigher, the line is capable of operating at up to 200 packs per minute.

The iTPS is just one example of Ishida’s ability to devise a complete packing line solution, with all key components from a single manufacturer and designed to work as one highly efficient unit. This single source approach offers the end-user more efficient installation, operation, service and support as well as providing the comfort zone of a single supplier taking responsibility for the system to achieve its agreed performance targets.

The Ishida RS-Series weigher is one of the company’s mid-range models, which, thanks to the latest combination of calculation hardware and software, achieves weighing speeds, accuracies and consistencies that most top-range competitive weighers are unable to exceed. The RS technology is able to make more weight combinations available during each weigh cycle, meaning that the weigher will seldom, if ever, need to select a weight outside the specified range. The machine can detect impurities down to 0.3mm in size and can also spot missing items or damaged products.

The new QX-300 tray sealer is an entry-level model for low-volumes and frequent changeovers or for start-up businesses in the convenience food sector. The reliable, hygienic and easy to operate machine is suitable for a wide range of products including ready meals, salads, fruit, vegetables, meat, poultry and fish, soups and sauces, snacks, confectionery, as well as toiletries and medical products. Top speed is 20 trays per minute. The Tray Sealer is compatible with all types of tray and top lid materials, including board, plastic and aluminium. It can handle a large number of different tray formats in depths up to 130mm and can be configured to specific product requirements, including sealing only, vacuum and vacuum/gas flushing.

company to double production output and reduce giveaway and downtime, while at the same time achieving improved hygiene and product quality.

Cascade is a major supplier of IQF (Individually Quick Frozen) added value protein products, such as chicken nuggets, burgers, kebabs, meatballs, and prawns. The company has a strong reputation for innovation, with a regular flow of new product launches. Recently these have been targeted at the growing ready meals market, with latest introductions including BBQ chicken wings, Chicken Biryani and Thai Curry.

Pack target weights vary from 250g up to 1kg catering packs, with the majority of products packed into plastic pillow bags using VFFS machines.

The introduction of multihead weighing to the process has brought a number of major benefits. Thanks to the accuracy of the weighers, product giveaway has been reduced from around 10% using linear weighing technology to less than 2%. Coupled with the reliability of the Ishida weighers and fast changeover times, which have greatly reduced unwanted downtime, this has enabled Cascade to increase monthly production capacity from 400 tons to 800 tons. A further advantage of Ishida’s fully automated weighing systems is the reduction in manual handling, a vital factor in maintaining the quality of frozen products, particularly for items such as prawns which are covered with a glazing which could melt when exposed to the slightly lower ambient temperatures in the packing area.

Cascade has recently installed its third Ishida weigher, a CCW-RS-210/30-WP. The 10-head weigher benefits from the increased speed and accuracy of Ishida’s mid-range RS-Series. The continuous smooth flow of product through the machine is assured using a loadcell and software, which monitor the product supply to the top of the weigher and adjust the vibration amplitude and frequency of the dispersion table and vibratory feeders to ensure an efficient product supply to the weigh heads. Top speeds are between 40 and 60 packs per minute and these are dependent on pack target weight and the constant supply of product from the IQF freezers.

The weigher’s waterproof construction allows fast and easy cleaning of the machine. Embossed contact surfaces and double opening hoppers ensure that the product moves easily throughout the weigher without sticking to the hopper doors.

The installation of this latest weigher consolidates a working partnership between Cascade and Ishida that dates back to the Pakex exhibition in the UK in 1992. The first machine, installed shortly afterwards, has provided years of reliable continuous operation and Cascade says it has cost the company just a few hundred pounds in replaceable consumables during this time.

More recently, the opening of Ishida’s sales and service support office in Dubai has further strengthened the two companies’ relationship. “Ishida really has made a difference to our operation and contributed greatly to its success,” comments Cascade’s Chief Engineer M.A. Remigius. “Put simply they have helped us to double production output, while increasing hygiene and quality levels, with equipment that is fast and reliable and easy to operate.

“Equally important, their levels of service are exemplary and since the Ishida Middle East office is now only 30 minutes from us, if we ever do have a problem, we can rely on an engineer being with us almost before we put the phone down.”

NEW MULTI-LANE CHECKWEIGHER SAVES COST AND SPACE

Ishida Europe has launched a new multi-lane checkweigher with up to six lanes, which can handle the same volume as several checkweighers, leading to significant savings in cost and space.

Ideal for stick and flow-wrap packs of confectionery, coffee, tea or milk powder, the new DACS-CW Series is a high-speed checkweigher with a very small footprint. It is easy to use featuring a single-colour touch screen Remote Control Unit (RCU) which controls all lanes. Each lane has its own Ishida load cell which ensures the world-renowned Ishida weighing accuracy and consistency.

Using Ishida’s unique Anti Floor Vibration (AFV) system, which cancels out the effect of external vibration, the new DACS-CW achieves stable and precise weighing, even in a factory environment where intensive vibration is an issue.

ISHIDA AT HEART OF MCCAIN’S EXPANSION IN SOUTH AFRICA

McCain Foods has expanded one of its key plants in South Africa with the addition of three new packing lines, each based around an Ishida R-Series multihead weigher.

The world’s largest producer of French fries, McCain Foods is also the leading supplier of both frozen vegetables and frozen fries in South Africa, and operates a potato processing plant at Delmas, as well as two vegetable processing facilities – one at Spring and the other at George, in Western Cape. The company’s production is flexible and highly efficient, with Ishida multihead weighers playing an important role in this success.

Products produced at Delmas include French Fries (ranging in length from 6 to 12cm), Potato Wedges (with or without skin) and Batter Fries (breaded and spiced fries). These are for the South African market, and are supplied to customers such as McDonalds, Mug ‘n Bean, Ocean Basket and the Spur Group.

The extension of the Delmas facility followed McCain’s ongoing research and development of local vegetable varieties, while the company had also upgraded its marketing and production activities. The retail market for McCain’s products has been expanding, but the foodservice sector has shown even greater growth, prompting a requirement for larger production facilities.

The three new lines are designed to work together to ensure maximum productivity and to meet any likely demand. The weighers are integrated into an infeed system that can make use of just one of them when demand is low, or all three when demand is high. In the latter case, fries from the cold store can be used to supplement the production stream, for a seamless surge in output.

Currently, each machine is operating well within its potential speed, limited by the downstream system (bagmaker, hand packing into cartons, checkweighing and metal detection), yet delivering 500g plastic bags of fries at 90 bags per minute (bpm), 750g at 85bpm, 1kg at 70bpm, 1.75kg at 55bpm and 2.5kg at 50bpm.

The new Ishida R-Series weighers offer significant reductions in product giveaway, owing to the unprecedented speed at which they can calculate and check weight combinations. This in turn reflects innovative hardware and software used in the weigher’s processing units. Increased calculation speed also adds to overall efficiency, as the weigher practically never finds it necessary to dump a weighment because it is over- or underweight. Operator intervention is kept to a minimum by an automatic feed control system and by the self-tuning vibratory system which automatically adjusts vibration amplitude to optimise product flow.

The R-Series weigher’s user interface makes it very simple to bring operators up to speed and enables them to get the best out of the multihead weighers. It has multi-language capabilities (selectable at the touch of a button), offers extensive on-screen help and advice, and works via a high-visibility, full-colour LCD touchscreen.

McCain Foods worldwide has a long and successful relationship with Ishida which was a key factor behind the company’s decision to choose the R-Series multihead weigher for the expansion programme. At its South Africa operation there were already four Ishida multihead weighers on site at Delmas, with five more at the Spring plant. The equipment’s reliability and outstanding performance

over many years, together with the avoidance of spare parts duplication, were considered particularly important in the decision-making process.

PERFECTLY PRESENTED PRODUCTS WITH NEW ISHIDA STRIP PACK APPLICATOR

Ishida Europe has launched a new Flexible Strip Pack Applicator (F-SPA) which produces ready-to display strips of bagged products, providing an attractive hanging display for retailers.

Ideal for snacks and confectionery but also perfectly applicable for other food and even non-food products, the new Strip Pack Applicator is easy to operate and offers an innovative and convenient way for retailers to market their products and special promotions.

The Strip Pack Applicator has the flexibility to link up with any bagmaker for automatic production and thus to operate as an integrated component of an automatic packing line, or to be used as a stand alone unit with bags hand-fed by an operator. This allows the food bags to be quality controlled (using checkweighing, metal detection, seal testing or X-ray inspection) before they are assembled into strips, reducing the amount of waste through having to discard a whole strip of bags because one of the bags failed at the quality control stage. Mix and match strip packaging of different products is another option thanks to the flexibility of semi-automatic operation with hand feeding of bags.

Ishida’s new Flexible Strip Pack Applicator offers speeds of up to 80 bags a minute, takes bags weighing up to 100g and the number of bags on each strip is fully adjustable. Bags can also be reattached after removal using Ishida’s unique strip-pack tape.

 HIGH ACCURACY AND GENTLE HANDLING ARE KEY FEATURES OF NEW CUT-GATE WEIGHER

The new Cut-gate Weigher from Ishida Europe provides highly accurate weighing of granular products and thanks to its gentle handling, which preserves particle size and structure, it preserves the customer product and significantly reduces dust emissions.

Compared with auger or volumetric cup fillers, the operation of the Cut-gate also dramatically reduces product damage and minimizes product giveaway.

Fourteen different models are available to meet specific requirements in terms of applications and performance.

The Cut-gate offers precise weighing of all types of granular products such as detergents, granules for hot and cold drinks, sugar and salt, freeze dried coffee, tea and couscous. The weigher is typically three times more accurate than conventional filling or dosing systems.

This is achieved thanks to Ishida’s accurate load cell and high-speed feedback control system. Also, the stepper-motor driven precise opening and closing profile of the Cut-gate mechanism achieves surprisingly accurate product feeding.

The new Cut-gate Weigher has a dustproof construction. To prevent dust dispersion, weighing components are enclosed in an easily detachable cover. A sealed enclosure for gas flushing is available.

Offering quick product changeovers, the Cut-gate Automatic Weigher is also easy to operate, clean and maintain.

ISHIDA PROVIDES BEST EQUIPMENT AND SERVICE FOR CONFECTIONERY MANUFACTURER

Leading Dubai confectionery manufacturer Best Food Company has selected an Ishida R Series multihead weigher to pack a variety of bag sizes of its chocolate-coated nuts and wrapped chocolates. As well as the ultra-fast and accurate performance of the new weigher, Best Food says reliability of operation and continuing development advice from Ishida are also key factors that continue to give the company an important competitive edge.

The new weigher is a compact 14-head high-speed, high- accuracy machine with 0.8 litre hoppers, chosen to fit the limited space available in the line, which is being used primary to pack 100g Stabilo pouches. In addition, the weigher frequently fills packs of 15, 20, 50 and 200g.  Using double dumping, the speed of the R-Series is also such that it can also be used for packs of 1 to 10 kg. As a considerable proportion of Best Food’s output is now non-nut products, the ease and rapidity with which contact parts such as hoppers and feeders can be removed from the machine, thoroughly cleaned and replaced is another major benefit.

Best Food has become the leading manufacturer of branded nuts in the Middle East by making sure it understands consumer tastes and preferences, by being quick on its feet in terms of diversification, and by investing both in R&D and in branding. The most important factor in satisfying consumer preferences has been product quality, with Best Food buying the finest that the world has to offer. Coating nuts with quality chocolate further increases the cost per piece, making giveaway even more of an issue.  Equally important at these quality levels is to ensure that the consumer encounters a consistent fill in each pack.

While the Ishida multihead weigher exactly meets Best Food’s requirements in terms of speed and accuracy, the decisive factor for the company was the new proximity of Ishida which last year consolidated its presence in the Middle East market with purpose-built premises in Dubai, offering six field engineers and a dedicated projects department.

“Ishida makes communication easier as they are settled locally. This shows they want to follow up and provide proper customer care. Also, they offer a solution appropriate to my product with the engineering skills to adapt as our situation changes”, says Taha Fraihat, Assistant General Manager, Development, at Best Food.  “The service is so good that you do not even need to call them!” Ishida has been servicing the Middle East market for many years, with over 1000 multiheads and several hundred snackfood bagmakers accounting for just part of its installed base in the region. The opening of the new office in Dubai was designed to provide the kind of up-to-date expertise that Best Food has remarked on. "Ishida's continuing success and growth led to the move,” explains Craig Russell, General Manager, Ishida Middle East & Africa. “Our speed of response is aided by our location close to Dubai airport, and the additional space has allowed us to include a demonstration area.  Customers can now see the very latest equipment in operation, and even check how their own products will run on it.”

X-RAYS ENSURE CHICKEN FILLET QUALITY

The installation of two Ishida X-ray inspection systems at the Rose Poultry factory in Skovsgaard, Denmark, has fully automated the previously manual process of checking chicken fillets for bones and enabled up to 20 operators to be re-deployed elsewhere in the factory.

Rose Poultry is Denmark’s largest manufacturer of chicken products for both the home and overseas markets and has one of the most advanced poultry processing plants in the world. With an established reputation for quality, it was natural for the company to seek to further enhance the inspection process on its frozen chicken fillet lines.

Checking for small pieces of bones can be an arduous manual task with health and safety implications owing to the repetitive nature of the work. The new Ishida IX-GA-2475 X-ray machines are now able to carry out the same operation automatically, detecting the smallest pieces of bone, at speeds of up to 160 fillets per minute. As a result this has removed around 10 people from each of the two production lines.

The IX-GA X-ray system uses a unique self-learning Genetic Algorithm (GA) to ensure maximum detection sensitivity and reliability. The machine can generally detect impurities down to 0.3mm in size and can also spot missing items or damaged products. In addition, the place of contamination can be accurately pinpointed.

The IX-GA’s were selected in preference to two alternative ‘bone checker’ machines which, according to Rose Poultry factory manager Per Alan Jensen, were more difficult to operate and had to be calibrated each time by the manufacturer.

“The Ishida X-ray system is much easier to use and we can set it up ourselves,” he explains. “Another advantage of the machine is its compact size which means it can fit easily into a line in any part of the factory. We were also very pleased with the high levels of service we received from Ishida during the installation of the equipment, with engineers coming over from England to help us through the start up period.”

Once checked by the Ishida system, any rejected fillets are transferred to a separate conveyor and taken off for inspection and repacking. This means that we now only have to manually inspect around 10% of production whereas before we had to check 100%,” says Mr Jensen.

He adds that due to the versatility of the Ishida X-rays, which can also check for other contaminants such as metal, glass or plastic, the company is considering using them for other quality inspection requirements elsewhere in the factory.

The installation of the X-ray systems continues a long and successful partnership between Ishida Europe and Rose Poultry. The company is already the largest user of Ishida multiheads in Denmark, having installed its first weighers some 12 years ago.

As part of its continual drive to further improve efficiencies throughout the factory, Rose Poultry is now in the process of replacing its original weighers with the latest Ishida models. Two new CW-RS versions have just been purchased to handle frozen chicken legs.

Installed in conjunction with Ishida’s Danish agent for multihead weighers, TH Consult, the weighers have been adapted to take into account the lack of height in the factory and feature a specially-designed reject system that allows over weights to be re-circulated for re-weighing before they are transferred into the bagmaker, thereby avoiding wasted packaging materials.

“The large piece weights of many of our products has meant that a certain amount needs to be repacked, but thanks to our close working partnership with suppliers such as Ishida and TH Consult, we are having great success in reducing this,” explains Mr Jensen. “The new weighers are part of this ongoing process.”

The old Ishida weighers were removed and the new ones installed within 16 hours and with minimal production disruption.

“This is typical of the quality service from Ishida and TH Consult,” says Mr Jensen. “In addition to the effectiveness of the equipment, we always receive excellent support and fast response. It is for this reason that we only look to Ishida for our multihead needs.”

The safe packaging of fresh goods in perfectly hygienic conditions is essential in the food sector. The solutions required here demand a wide variety of expertise that range from flexible packaging machines to suitable packaging materials and special packaging systems. At Propak Africa 2009, Multivac will present concepts, which allow the quality and freshness of fruits, vegetables and salads to be maintained for the longest period possible. At the same time, Multivac will demonstrate a few packaging machines that offer the optimum implementation of these concepts.

With a rate of up to 60 packages per minute (maximum output with basic format 650 x 275mm) and a 6-impression die for standard trays, the T700 traysealer will also be demonstrated at Propak Africa 2009. And thanks to the use of state of the art drive technology and superior control technology, the machines motion sequences can be automatically adjusted to the product to be packed and the desired output. Just one single entry is all that is required to set the corresponding machine parameters, everything else is taken care of automatically be the machine.

Thanks to this machine intelligence the traversing movement, in particular, can be perfectly adapted to the tray and the product, and stored in the recipe so as to protect the products to be packaged while being transported in the trays. This makes the machines suitable even for very delicate contents such as liquids or very lightweight products. In addition, the precision handling systems allow even awkwardly shaped trays to be processed without difficulty.

Below is an interesting article on safety legislation that will affect local machine builders.  The legislation is due to come into effect on the 29th December 2009.

The New Machinery Directive – Directive 2006/42/EC

Machinery Directive 2006/42/EC becomes applicable on 29 December 2009, superseding the existing Machinery Directive 98/37/EC. While the two are broadly similar, there are also significant differences that will affect local machine builders wishing to export to the European Economic Area. The aim of the Directive, as before, is to lay down the essential health and safety requirements (EHSRs) relating to design and construction in order to improve the safety of machinery placed on the European market; the biggest changes and additions therefore appear in Annex I, Chapter 1, which deals with this exact topic.

Here are a few of the changes/additions in summary:a section on ergonomics (1.1.6) has been added stating that 'discomfort, fatigue and physical and psychological stress faced by the operator must be reduced to the minimum possible’. It suggests, for example, that enough space be provided for operator movements, and that monitoring that requires lengthy concentration should be avoided. The latter can often be achieved with vision system solutions, for example.

section 1.2.2 relating to control devices now states that from ‘each’ control position the operator must be able to check the danger zones and ‘each’ position must be provided with all the required control

devices; the old Directive referred only to the ‘main’ control position. This has implications for machines with multiple control stations, pendant or wireless controls.

the section on guarding – 1.4 Required characteristics of guards and protective devices – has also undergone some major changes:

The general requirements section now states explicitly that “guards must, where possible, protect against the ejection or falling of materials or objects and against emissions generated by the machinery”.

The section on fixed guarding now states that “fixing systems must remain attached to the guards or machinery when the guards are removed” (essentially, this means the use of captive screws) and, as in the old Directive, “where possible, guards must be incapable of remaining in place without their fixings”.

The section on interlocking moveable guards has added the following statement: “Where it is possible for an operator to reach the danger zone before the risk due to the hazardous machinery functions has ceased, moveable guards must be associated with a guard locking device in addition to an interlocking device that: prevents the start of hazardous machinery functions until the guard is closed and locked; and keeps the guard closed and locked until the risk of injury from the hazardous machinery has ceased”.

“Essential health and safety requirements and assessment of conformity”

The machine manufacturer must ensure that a risk assessment is carried out in order to determine the health and safety requirements applicable to a particular machine. The machinery must then be designed and constructed taking into account the results of the risk assessment. By the process of risk assessment and risk reduction referred to above, the manufacturer shall:determine the limits of the machinery, which include the intended use and any reasonably foreseeable misuse thereof;identify the hazards that can be generated by the machinery and the associated hazardous situations;estimate the risks, taking into account the severity of the possible injury or damage to health and the probability of its occurrence;evaluate the risks;eliminate the hazards or reduce the risks associated with these hazards by application of protective measures.These five steps form the basis of the Principles for Risk Assessment – Safety of Machinery – according to ISO14121.

GÜNTER GAPA 1100 Bottom Seal Bagmaker

Technimac will be exhibiting the Günter Gapa 1100 at the Propak Africa 2009 show in October 20-23 at the Johannesburg Expo Centre, Nasrec, Johannesburg. With Robert Butschi heading up the Günter Gapa design team at Technimac, modifications and improvement have been made to enhance the quality and performance of the machine. The machine is now being produced in a modular design allowing more flexibility with attachments and accessories. Further enhancements include modifications to meet European and USA safety standards for export purposes.

As an option the machine can be furnished with Technimac or Günter driven unwind which will improve performance capability by at least 30% and enable the machine to operate with jumbo rolls. Another

feature of the new GG 1100, which can run films 1100mm wide, is that the machine frame is 100mm lower which allows easier stacking of bag bundles. The GG 1100 is designed to run thin to medium films (it can process films as thin as six microns), which gives it’s a unique position against its competitors.

Several of the newly design machines have now been built and delivered with the new developments, like the introduction of an extra pair of feeding rollers which respond immediately to the required speed needed by the selection of the machine cycle speed and bag length. This makes the machine more user friendly especially with narrow and printed materials. The new system also eliminates the jumping of the web at high cycles speed and ling bags.
