About ET Edge

The Tooling Industry in India is estimated to be between Rs 1000-2000cr in India with a demand of Rs 10,000 cr. Considering their usage, dies and moulds form an integral part of production process in almost every industry and are considered the mother industry for manufacturing. Such is the importance of tooling industry that it is universally recognised as a strategic industry for driving industrialisation of a country. India is seeing a rapid growth in the number of industry players who understand the need of innovative products that in turn makes the manufacturing industry take a lead globally.

The advanced technology and globalisation have yielded quality tools for the manufacturers. Historically, the machine tooling industry was dependent on the automobile and auto component sector for majority of its business. Diversification into emerging areas like aerospace, defence, power, railways and heavy engineering has given a new lease of life to the sector with an expectancy of 15-20% year-on-year growth.

The Indian tooling industry can grow further with government initiatives. Major Original Equipment Manufacturers (OEM) in India is working on a plan for indigenisation of components getting into their main assemblies as per the government guidelines. Considering the tool and gauge manufacturing has substantial multiplier effect on domestic economy, policy reforms by government to make the procurement of tooling from indigenous sources will ensure growth in domestic production.

Focus on developing the tooling industry will not only make it the indigenous source for the manufacturing industry within the country but also one of the major exporters that meets the standards of a global competitive market. Despite various liberal government policies the sector has yet to make a mark in the global picture.

The Economic Times has always taken up issues that are important in the larger picture and provided a platform to discuss them amongst the industry leaders and policymakers. The Tool and Gauge Manufacturing industry in India needs a platform to voice its efforts and achievements in raising the potential of the manufacturing industry. The Economic Times is organising a two day Tooling and Gauzing Summit to present to the Indian Manufacturers a platform to present to the world, their state-of-the-art technology and qualitative products despite the lower cost of operations.

Tooling Industry ,despite being called the backbone for product development and production, by its inherent nature is very fragmented one and India is no exception. However in advanced countries, they are far more integrated with the OEMs.

Now that India has become a center stage for manufacturing, R & D gaining its due focus locally, there is urgent need to collaborate than ever before.

We at TAGMA INDIA the apex tooling association in partnership with ET EDGE, Deloitte and the Tooling Fraternity is having the two days ‘International Tooling Summit’ as one of the prominent Silver Jubilee Celebrations are committed to take forward our industry to the next level of PARTNERSHIP with the OEMs and other partners at this forum.

We are a class of manufacturers of Custom Built Tools/Dies for mass production, the Mother Industry of Manufacturing.

Indian Tool, Dies & Mould industry is a B2B business linked to prosperity of the sectors served. Auto Sector being the predominant sector today has a major impact on its growth. The Tooling Industry over the years grew in double digits until 2012 and is now steadily recovering with a single digit at 7% (2014-15).

The Govt. of India since 2012 under its ambitious manufacturing growth policy has initiated a few schemes, our industry happens to be the first recipient of “The scheme Enhancement of Global Competitiveness of Indian Capital Goods Sector’ under DHI -an important milestone and recognition for our association TAGMA- India in its 25th year of formation since 1990.

Tools, Dies and Moulds industry is highly capital intensive being highly sophisticated technology oriented, and hence impacted by issues related to the dynamics of continuously changing technology effecting productivity.

Indian Tooling Industry can meet the ‘Growth Challenges’ coming from present Manufacturing policy if GOI recognize it as a ‘PRIORITY SECTOR’.

Husky's Ultra side-gate nozzle offers molders the opportunity to horizontally direct gate parts that cannot be effectively gated with a regular nozzle. This direct side-gating method allows for high pro-ductivity at fast cycle times without sacrificing gate quality, while eliminating the need for cold runners.

Easy integrationAvailable in two or four-tip configurations the Husky Ultra side-gate has a small footprint, allowing a minimum gate-to-gate (pitch) spacing of 50 mm (1.97"). Its unique design eliminates the need for split cavities. The result is a hot runner solution that moldmakers can more easily integrate into cold halves. It also requires a smaller machine clamp space providing an optimized and cost-effective solution for the molder.

Leak proof operationUltraSeal® technology at the critical nozzle-to-tip and nozzle-to-manifold interface preloads the components during start-up, which guarantees leak proof operation with a wide operating window. The UltraSeal interface is backed for up to three years with a leak proof guarantee. When combined with an Altanium® hot run-ner temperature controller the Husky side-gate solution delivers unmatched quality and performance.

Simplified maintenanceThe detached tip design of the Ultra side-gate offers simple and fast nozzle tip access. System ramp up and ramp down is quicker and easier when compared to many competing designs. Eliminating the need for split cavities allows for uncomplicated removal and instal-lation of the cavities in case of repair or cleaning needs.

Ultra side-gate nozzles deliver the exceptional balance, wide pro-cess window and precise gate control that customers have come to expect from Husky.

There aren’t many conglomerates left in the world that are as successful in so many disparate market sectors as Mumbai-based Godrej. From humble beginnings in the late 19th century, this well-regarded company, with its ubiquitous tricolour logo, is probably one of the best-known brands on the Indian sub-continent, making everything from engineering products to vegetarian soap to refrigerators.

Godrej employs most of its 10,000 employees at its expansive headquarters in Mumbai. The campus is home for much of the company’s multifarious manufacturing activity and looks more like an immaculately maintained suburb of the country’s second most populous city than the base of a prolific manufacturer. Along its wide streets are its factory blocks, each dedicated to a different product or engineering service. Some of them are unremarkable looking concrete buildings of three or four stories. One or two are cavernous, 100-foot-high hangars with gaping doors that look big enough to swallow an airship.

In one particularly neat enclave is the company’s glass-fronted showroom, where visitors can see an example of each of the many domestic and small-scale industrial products made nearby. In addition to DVD players, washing machines, microwave

ovens, and kitchen tables, there are walk-in safes, vending machines, office chairs – even hospital beds. Products that aren’t suitable for display or won’t fit in the showroom – animal feed, edible oils, satellites, India’s largest radio telescope, and components for the country’s space program, are represented graphically or using detailed scale models. It’s a breathtaking array, by any standard.

Our distinguished host for the day is Mr. D K Sharma, Vice President Tooling Division Godrej & Boyce Mfg Co Ltd. “Godrej is well-known in many different industries,” he says. “It is vitally important that we choose our technology partners very carefully. We have several Haas CNC machine tools, which I’m glad to say are versatile, reliable and capable machines.”

A short walk from the showroom is the company’s busy tooling machine shop, where it makes the moulds and dies used to manufacture countless die cast aluminium parts for its myriad products. Godrej owns 18 Haas CNC machine tools, five of which are used in the tooling department, an operation overseen by Mr. S. M. Nayak, General Manager of Engineering Services. “Three of the Haas vertical machining centres are being used to make electrodes for our sinker EDM machines,” he says. “The other two, VF-3s, are used to make conventional moulds and dies in steel.”

Electrodes for EDM (electrical discharge machining) sinker machines create an imprint or cavity in a machined workpiece. Electrode holders clamp the precision-machined, tungsten carbide electrodes in place to ensure a high degree of accuracy and repeatability. The process is typically used when the surface finish of a component and the dimensions of intricate features are critical, which means the electrodes themselves have to be very finely machined.

“Given the complexity of the electrodes and the accuracy we need to achieve, we originally thought we would have to buy high-end, expensive European or Japanese machines,” says Mr. Nayak, “until we discovered Haas. We couldn’t believe how capable they are; we have no problems regularly achieving tolerances of 10 microns.”

Several of the company’s other Haas machines are employed in its lock-making division, where they operate 24 hours a day in a production configuration for a line of products that Godrej has been making in one form or another for all of its 114 years. The division uses four Haas VF-2s, two VF-2SS Super Speeds, and two SL-10 lathes. Between them, they make pin cylinder locks in brass and stainless steel. Tolerances are typically 20 to 50 microns and batches are 200 to 1000 units per shift, depending on the component being machined. The VF-2 machines are fitted with two rotary tables on each table, with different types of fixtures to accommodate the wide-variety of part shapes and sizes.

“We chose the Haas because we are always looking for the top machines: good quality CNC machine tools that are cost-effective, reliable, and easy to operate,” says Mr. Nayak.

In the company’s Precision Engineering Systems (PES) division, Haas VF-3 machining centres are used to make critical components, such as the stator ring, hub, carrier arm, and disc rotor for wind turbines, one of Godrej’s latest and fastest-growing manufacturing activities.

“Haas machines are reliable, user-friendly, and flexible,” says S.M. Nayak. “We’re already achieving 65 to 70% cutting time, and we are always looking for ways to make our operations more efficient. We’re also adding more capacity,” he adds. “Later this year we will order two more Haas VF-8 machines for our tooling division, and one for the MHE division.”

The founding family and the senior managers at Godrej know that the company’s future depends on helping India’s disadvantaged. The challenge is to do the right over the expedient, but without sacrificing opportunity. Being privately owned means Godrej can make its own judgement call.

“Our company provides its employees and their families with extensive social support,” says Mr. D.K Sharma. “On our Mumbai campus there is a purpose-built school, and a memorial hospital with 110 beds and a fully equipped intensive care unit. There’s also housing and accommodation for all levels up to senior management, and even a hill-top country club.

“The future of our country depends on the intellectual capacity and the learning capability of the young India,” concludes Mr. Sharma. “Twenty-five percent of our company’s shares are owned by the Pirojsha Godrej Foundation Trust, which provides communities around the country with schooling, medical treatment, education, and disaster relief.”

Godrej’s investment, relentless innovation and wide-reaching philanthropy mean that it will play a very important role in the socio-economic and industrial development of India for at least another 100 years.

Toolox 44 helps rev up productivity in the automotive industry

A specialist in the manufacture of forged parts for the automotive industry, Krenhof Schmiedetechnik AG produces its own tools to make batch production parts. The tools are mostly surface engineered to give them the high wear resistance and durability they need.

The challenge

Even when surface engineering is performed properly, cracking can pose a problem. Material can get caught on the edges of the cracks during the forging process, leaving scar-like marks on the forged items. This results in more rejects than good parts, especially in smaller production batches. The solution

“With SSAB’s Toolox 44, we’ve finally found the material we had long been searching for – a material that isn’t surface engineered, yet still has the same properties,” says CEO Matthias Hartmann.

The first success of the new tool steel has been achieved with the construction of prototypes. Every year, the company manufactures 100 different components for new vehicle models – and these are now produced exclusively using tools made of Toolox engineering and tool steel.

For one of the T1 supplier for Two wheeler Plastic parts: -

Problems to be addressed with their existing plants in terms of:- 1. Less productivitycompare to International standards. 2. High number of manpower involved in the operations on the shop floor. 3. Heavy electricity consumption for the IMM and Auxiliary Equipment’s. 4. Because of conventional molding shop floor; too much space was occupied. 5. Too many suppliers and vendors for the various equipment’s within a plant; which

is not easy to manage during the breakdown and spares management. 6. Individual equipment’swere used with reference to the individual machines

specially Chillers (i.e. 30nos. 10TR Chiller for 30 Machines); it involves lots of maintenance and cost to the company.

7. Lots of resin feeding breakdowns because of Poor vacuum system and low quality of piping.

Then YUDO came into the picture and studied their requirements & problem and came up with solution and offered them the entire project as single source of supplier with not only all the equipment’sbut also with the concepts. Yudo designed their new factory using YUDO’s world-class experience in such a way that this plant has becomea bench marking Injection molding factory in India.

We came up with the smart ideas to increase the productivity, decrease the running cost in term of power and manpower, to utilize maximum space of the shop-floor and below are results:- 1. After installation customer is able to save around 2 Crores rupees annually just

by electricity and manpower which is the benchmark the industry. 2. Productivity is increased by 15-20% 3. Smart layout design and equipment placement resulted into space saving of

20%, which can be used for other work since space is one of biggest constraint on the shop floor.

4. Since most of auxiliary equipments are centralized and provided with best quality, almost zero maintenance of the equipment. It gives immense peace of mind to the customer and they can utilize the time in other productive activities.

Apart from this the ROI of the project was less than three year; which is biggest achievement for YUDO.
