SUBSEAPRODUCTIONSYSTEMS

A great subsea historyJ P Kenny started life in 1978 in the UK when subseawas little more than an emerging technology. Sincethen we have been involved with the development ofsubsea hardware and systems as they have becomeproven and established in depths of up to 3000m.

In the 1980’s Colin McKinnon launched his subseacareer by working on the Welland, 3 well subseatieback in 34m of water. In 2004, now TechnicalDirector of our London office, he began working onBP’s huge Block 31 programme in 2000m.

The Rhum field is a satellite to the Bruce platformand is operated by BP and consists of three wellstied back to a subsea manifold through 8" pipe-in-pipe insulated infield flowlines. The manifold isconnected to the Bruce platform via a 45km pipe-in-pipe insulated system. J P Kenny engineered allfacilities and was part of the joint management teamresponsible for the whole development.

The subsea system represented a major challengebecause of the well fluid chemistry and extremelyhigh wellhead temperatures and pressures. A pipe-in-pipe system was required to maintain the fluidsabove the hydrate formation temperature.

J P Kenny initiated and managed extensive testing toconfirm reeling feasibility of the pipe-in-pipe system,a measure which saved the project an estimated£10 million when reeling is compared to conventionalinstallation methods.

J P Kenny has acted as the engineering partner forKerr McGee’s (now Anadarko) subsea developmentsin the Gulf of Mexico. We have been part of a multi-project contractor alliance that’s achieved an auditedtrack record of delivering deepwater tie-backs onschedule and well below the median benchmarkcost. So far more than 30 subsea wells have beencompleted and we continue to play a key role inappraising and delivering projects in depths to2500m.

The Gunnison project is a typical example of one ofthe developments. For this field we completed flowassurance analysis, flowline and riser design, andcontrol system and subsea hardware specifications.J P Kenny staff followed the manufacturing andtesting and participated in offshore operations.

Greater Gorgon consists of 12 gas fields containingin excess of 40 tcf of recoverable natural gas. Thefield development concept is to supply untreatedgas from the subsea facilities via two 30", 140kmpipelines to an LNG plant situated on Barrow Island,a class A nature reserve just off NW Australia.

Greater Gorgon presents a series of technicalchallenges that have rarely been encountered in asingle project. The field contains around 15% CO2,high pressure and temperature, factors whichcomplicate material selection. The large diametervalves at the rated class 2500 are new technologyand so qualification programmes are needed. Thestructures to support the manifold equipment arelarge and will require specialist installation equip-ment. With seabed angles of up to 70%, and waterdepths of up to 1350m, the large diameter pipelinesthemselves are at the limit of installation capability.

J P Kenny have assembled an engineering teamfrom around the globe to meet these challenges.Situated together with the Chevron and Exxon team, they are jointly solving the technical and deliveryissues to meet the target project schedule.

As part of the expansion of gas production facilitiesby Woodside, a new 42" trunkline was installedbetween the 30" Goodwyn A Interfield Line and theLNG Facilities onshore Western Australia. J P Kennywas responsible for all engineering of the newsystem, including procurement assistance andoffshore installation supervision.

The scope of work included offshore tie-ins, risers, subsea valve stations, controls, pipeline mechanicaldesign, stability, shore approaches and all associatedactivities. The North West Shelf Area is prone totropical cyclones and there is a history of seabedinstability, which made pipeline stabilisation a majortechnical and commercial issue. J P Kenny engineeredan innovative patented gravity anchor system thatresulted in savings of more than $20 million whencompared to conventional rock dumping.

BP Trinidad and Tobago developed a program forthe expansion of its offshore fields and gastransportation system to supply new LNG trains. The gas transportation system expansion included70km of 48" offshore pipeline from the Cassia B hubplatform to landfall on the east coast of Trinidad. Theengineering and management support for this linewas provided by J P Kenny.

Constructability was a major issue due to the highdesign D/t ratio and the 5" concrete coating. Asa consequence early contact was made withcontractors to determine installation feasibility. Thehigh D/t ratio fell outside of code constraints, whichled to a peer review presentation and the need toperform 3D FE analyses. A detailed schedule andcost estimate was also developed. The project costestimate was the subject of a detailed risk analysisto establish the project budget for sanction at theExecute Stage.

This pipeline will form a strategic link between thehuge gas reserves in Algeria and the centre ofgas demand in northern Italy and Europe, withoutpassing through a third party territory. The pipelineextends over a distance of nearly 1000km andreaches a maximum water depth of nearly 3km.

The scope of work included the determination ofan optimum pipeline configuration for the pipelinesystem, assessment of the feasibility of the pipelinesystem, particularly in relation to the deepwatersection between Algeria and Sardinia, initiating theDetailed Marine Survey, and establishing a projectschedule and cost estimate.

J P Kenny was faced with numerous challenges on thisproject that were overcome through the application ofinnovative design methods. One particular challengewas the maximum water depth which is significantlyin excess of that encountered by previous trunklines, and will in fact become the deepest trunkline inthe world when constructed. Route optimisationthrough the steep continental shelf slopes, includingconsideration of geohazard risk, formed a significantand demanding element of this work.

J P Kenny’s involvement in the project initiallyfocussed on developing the pipeline routing andpreliminary hydraulics to enable cost estimates tobe produced.

A key facet of this project was the heat managementsystem that was required in order to transport theheavy, waxy crude. The final solution adopted wasto use a Skin Effect Heat Management System. Withthis system, a heat tube is welded along the side ofthe pipeline, thus maintaining the correct temperatureof the oil via heat transfer to the pipe wall. Thepipeline is a world first and at nearly 600km, will bethe longest insulated pipeline in the world.

J P Kenny personnel from the London and Indiaoffices, along with their sister company MSi Kenny, undertook the work, highlighting the successfulcoordination and the ability to integrate andmaximise knowledge between our offices.

For the conceptual and basic engineering phasesof this 1400km pipeline system, transporting waxycrude from the Melut Basin to Port Sudan on theRed Sea, the team used J P Kenny’s line sizing toolto model the trade off between CAPEX and OPEX.This enabled the optimum line size to be quickly andefficiently established.

Readily available remote sensed data, merged ina desk-top GIS model, enabled the routing to bequickly developed. Satellite imagery provided detailof the terrain, whilst radar images gave an indicationof the ground conditions, enabling trenching costs tobe factored into corridor selection.

A small team then drove the selected route. Routeadjustments were made in the field directly into theGIS model, aided by a GPS system. The wholerouting exercise took only 8 weeks and cost muchless than the traditional approach.
