Assembly Operation Plant (AOP):

HinoPak’s vehicle assembly plant has an efficient and integrated design layout, which comprisesCHASSIS assembly lines, engine and axle assembly plants, paint booths and ovens along withother component manufacturing facilities. This plant is entirely geared to ensure that quality isbuilt into the product at every stage. Special emphasis has been given to the workingenvironment to achieve the ultimate Quality and Productivity.

Sequence of operations involved:

Operations involved in the different areas:

Frame Drilling Shop:In this area frame is prepared, which is main component of the chassis. The work iscarried out in following three stages in this area:

Quality Assurance/Control Department:

Quality control is a process by which entities review the quality of all factors involvedin production. This approach places an emphasis on three aspects:

Elements such as controls, job management, defined and well managed processes, performance and integrity criteria, and identification of records.

Competence such as knowledge, skills, experience, and qualifications Soft elements such as personnel integrity, confidence, organizational

culture, motivation, team spirit, and quality relationships.

The quality of the outputs is at risk if any of these three aspects is deficient in any way.

Quality assurance, or QA for short is the systematic monitoring and evaluation of thevarious aspects of a project, service or facility to maximize the probability that minimumstandards of quality are being attained by the production process. QA cannot absolutelyguarantee the production of quality products.

Two principles included in QA are:

"Fit for purpose" - the product should be suitable for the intended purpose;

And

"Right first time" - mistakes should be eliminated.

QA includes regulation of the quality of raw materials, assemblies, products andcomponents, services related to production, and management, production and inspectionprocesses.

“Quality Control emphasizes testing of products to uncover defects, and reporting tomanagement who make the decision to allow or deny the release where as QualityAssurance attempts to improve and stabilize production, and associated processes, toavoid, or at least minimize, issues that led to the defects in the first place”.

The above explanation of the quality control and quality assurance make things clearabout both of the topics. The HinoPak’s quality control and quality assurance teams are fully aware of all theseand therefore they work with confidence in their respective areas.

“They not only focused to find defective products but also work to reduce theproduction of defective products”.

KAIZEN :

WHAT IS KAIZEN???Kaizen means "good change” which has been interpreted to mean continuousincremental improvement. Renew the heart & make it good.

GOAL OF KAIZEN???This activity is highly focused & action oriented which empowered team sothat they can take immediate action to improve a specific process.

KAIZEN CONCEPT???

Six Basic Rules of Kaizen???1. Respect others: Particularly the local operators, you are in their living room.

2. Document reality: If you make changes based on data, the data should be based onreality.

3. Do your share: Everyone has to contribute.

4. Try something new: Be open minded - try it instead of racking your brain forreasons why it won’t work (try-storming).

5. Ask why (the 5 why’s): Gain complete understanding, assume nothing.

6. Be safe / Think safe: Both in your actions and in what you implement.

Page 24: Hino-Pak Motors Limited

Page 24

Working On Kaizen Activities:During my internship tenure, not only the plant management gives me thetask/assignment of time study but also encourage met to give suggestion regardingKaizen. This allows me to keep in view of all the activities taking place in the plant andalso to identify techniques/ways to further improve these activities/processes.

The kaizen activity which I identify is in the axle shop (as my assignment wasrelated to the axle shop), this is basically related with the fatigue and the problemassociated with the workers. This problem is related with the trolley (also knownas jig) , the work (axle front or rear) are placed on this jig to perform work on it,after performing working the worker has to push it to the next stage for the furtherworking. The problem is that there is no handle or something else in it for worker,so that the worker can push or pull it easily with causing fatigue to the worker.Because when the worker forced on the trolley he never achieve a good/properworking posture.

The design/ drawing shown below will make it further clear:

Before After

The handle or arm is attached on the workers side because it will attach to thefront or back side, then it will make the worker come in working zone i-e dangerzone.

Page 25: Hino-Pak Motors Limited

Page 25

Suggestions and Recommendations:

Problems and their Possible Solutions:

Problems:

1. Availability of Parts is not on time at the assembly line.

2. Workers behavior towards the work.

3. Not adopting scientific ways of doing work.

4. Miss communication between different department (especially Productiondepartment and Warehouse).

Possible Solutions:

1. First problem can be tackle down by adopting MRP (Material RequirementPlanning) techniques. “The purpose of MRP is to ensure that materials andcomponents are available in the right quantities and at the right time, so thatfinished products can be completed according to the master production schedule”.

2. The Second problem is related with the first one, because the On and Off of workon a work place may cause a negative impact on the behavior of the workers.

3. The third problem can be sorted out by distributing the work equally among theworkers.

4. This can done by using a computerized package of MIS (ManagementInformation System)
